冲压金属支架:设计、材料及何时选择冲压

支架看起来是组件中最简单的零件——一块带孔和几个折弯的平板——但正是它,工艺选择在多年内悄然决定您的成本。同一个支架可以激光切割、CNC加工或冲压,成品零件功能可能完全相同,但价格相差一个数量级。本指南涵盖冲压支架能做什么、不能做什么、选择哪种材料,以及如何设计零件以使模具便宜且零件一致。

冲压支架优于CNC和钣金加工之处

支架是定位零件:它将某物(PCB、电机、传感器、线缆)固定在固定位置,抵抗振动,并且通常同时充当接地路径或散热路径。除非支架本身带有精密基准面,否则这项工作不需要机加工的额外自由度。

冲压在三方面胜出。首先是速度:连续模以每分钟50–400冲次从卷料生产成品支架,因此10,000件的订单只需数小时,而非数周。其次是一致性:每个零件来自同一模具,因此孔位和折弯角度在模具能力范围内逐件重复,而不会随每次装夹漂移。第三是成本:模具费用支付后,增量零件仅为卷料金属加上冲压时间——在批量生产时通常比CNC加工等效件便宜30–70%。

选择材料:钢、不锈钢、铝

冷轧钢是默认的支架材料,原因充分:便宜、坚固、冲压性能极佳。如果支架位于外壳内部且仅用于固定,钢加镀锌或粉末喷涂在成本上很难被超越。镀锌钢完全省去电镀步骤,适用于不焊接的零件(焊接会烧掉锌层)。当支架在腐蚀性环境中可见或必须无涂层通过盐雾测试时,选择不锈钢——301比304每厚度单位提供更高强度,可让您减薄一个厚度规格仍通过振动测试。当重量或导热性重要时,铝支架胜出:铝支架可兼作MOSFET或LED板的散热路径,而5052是冲压友好合金,因为它在小半径折弯时不会像6061-T6那样有开裂风险。如果支架在冲压后要阳极氧化,请在确定合金和折弯半径之前阅读系列中的铝冲压注意事项

保持模具便宜的设计规则

模具成本随工位数、公差紧密度和几何形状的复杂性而增加——而非零件尺寸。一个需要八工位连续模(导正孔、落料、成形、攻丝、压印、切断)的支架,其模具成本高于更大但更简单的两工位零件。设计时考虑模具,可同时降低模具和单件价格。

孔到边缘距离是经典错误。孔中心距边缘或另一孔小于约1.5倍厚度会使模具钢成为易碎薄片,在生产中破裂。折弯半径比大多数图纸承认的更重要:钢的內半径低于1倍厚度(铝或硬不锈钢低于2倍)会开始使外侧纤维开裂并迫使多次成形。槽宽应保持在约1.2倍厚度以上,折弯底部的尖锐内角应倒角或倒圆,因为模具无法在不使用昂贵压印工位的情况下产生真正的零半径角。

买家忘记的另一条规则:说明材料状态。"钢支架"不是规格——SPCC、SECC、SGCC和301半硬在模具中和使用中表现不同。必须在碰撞或跌落测试中抵抗变形的支架需要更高屈服材料或更厚规格;必须折弯而不开裂的支架需要更软的状态。在RFQ上发送厚度、牌号、状态和表面处理,模具制造商第一次就能获得所需信息。冲压支架的公差在冲压件公差指南中有深入介绍;简而言之,平面特征比成形特征保持更紧,与导正孔同一工位冲出的孔保持最好。

公差、毛刺和表面处理

冲压支架不是机加工支架,试图将机加工公差强加于它是多付钱的最快方式。平面孔位±0.05 mm是常规;成形孔到折弯距离±0.1 mm是好的;100 mm支架上整体成形包络±0.15 mm是正常的。如果定位孔必须±0.01 mm,经济的答案通常是冲小一点,让二次加工——CNC铰孔或模具中的压印工位——来完成。

何时对冲冲压说“是”——何时说“不”

在要求模具报价之前先算账。估算模具费用为1,000–8,000美元(指示性,连续多工位或紧公差模具更高),将冲压单件价格与您年产量下的CNC或激光+钣金加工进行比较,并计算设计保持冻结的年数。经验法则:在5,000件/年、两年内、3,000美元模具和每件比CNC节省0.30美元的情况下,模具在第一年内回本。如果支架设计每季度更改,或年产量只有几百件,冲压是错误的工艺,任何模具厂都不应卖给您。
