金属冲压工艺:从卷料到成品零件的全过程

金属冲压是将卷状金属带材送入冲床和模具,每一次冲程,模具都对带材进行冲裁、弯曲和成形,最终制成成品零件——对于小型零件,每分钟可生产数百件,关键尺寸通常控制在±0.02–0.05 mm。一旦年产量超过几千件,冲压就是制造金属零件最经济的方式,因为成本集中在模具上,而不是单个零件上。其他一切——卷料、冲床、工位——都是为了尽快收回模具投资而存在的。

冲压工艺制造的是那些你从未注意到的金属零件:连接器内部的端子、开关按钮后面的弹簧触点、固定PCB的支架、无线电模块周围的屏蔽罩。了解这一工艺有助于你设计出易于冲压的零件,也有助于你判断报价的工厂是否专业。本指南将带你走完从卷料到成品零件的完整流程,并揭示成本、速度和公差究竟从何而来。

冲压生产线:卷料、校平机、冲床、模具

冲压生产线以卷料而非板材为起点。卷料每公斤的成本低于裁切板材,且能让冲床连续运行而无需频繁上料。带材进入模具前,先经过校平机以消除卷曲弧度,再通过送料机按每次冲程精确送进一定距离——即步距。步距精度决定了每个特征是否落在图纸规定的位置,因此送料误差会立即表现为废品。

冲床提供冲压力。小型精密零件通常使用几吨到两百吨不等的冲床;较大的成形零件和较厚的材料需要更大的设备。比吨位更重要的是模具——使金属成形的淬硬工具。冲压模具是一对匹配的钢制(或硬质合金)半模:上方为凸模,下方为凹模或型腔。带材在两者之间移动,每一次冲程就是一个完整的工作循环。

级进模如何分阶段成形零件

在级进模中,带材依次通过一系列工位,每个工位完成一项小工序。第一工位冲压用于定位的导正孔;后续工位冲裁外形、弯折凸耳、成形卷边、压印平面,最后一个工位将成品从带材上分离。由于带材始终通过导正孔定位,所有特征之间的相对位置不受加工顺序的影响。

一个具有四处弯折的连接器端子可能需要经过十五个工位才能被切断。冲床的一次冲程即可生产一个完整的端子——这就是级进模冲压的全部经济秘密:模具一旦制成,机器就能以比任何其他金属成形方式更快、更低的成本生产零件。

核心工序:落料、弯曲、成形、拉深

在工位列表之下是四种基本工序,大多数冲压件都是它们的组合。落料和冲孔属于切割:落料是从带材上切出零件外形,冲孔是在零件上切出孔洞。两者都是剪切作用——凸模将金属推过凹模开口,凸模与凹模之间的间隙(冲裁间隙)决定了切边质量。间隙过小会导致切边撕裂和凸模严重磨损;间隙过大则会产生圆角边和较大毛刺。大多数合金的典型冲裁间隙为材料厚度的5–10%(单边)。

弯曲是沿直线折弯成角度,受内圆角半径规则约束:小于约一个材料厚度的锐利弯曲半径会集中应变,并可能导致弯曲外侧开裂。成形是一个更宽泛的术语,指非直线弯曲的成形——卷边、错位、加强筋和拉深特征。拉深是将平板拉成杯形或壳形,其极限取决于材料在撕裂前能拉伸的程度。

并非每个零件都需要全部四种工序。简单的安装支架可能只需落料、冲孔和弯曲。电池触点则需要增加成形和压印。工序组合决定了模具复杂度,而模具复杂度决定了你的模具报价。

材料、速度与冲压的优势所在

冲压的材料选择取决于功能需求。端子和触点需要导电性和弹性,因此铜合金占主导:黄铜用于成本敏感场合,磷青铜用于反复弯折,铍铜用于高循环触点。支架和结构件使用钢和不锈钢;轻量化零件使用铝。电镀则提供表面功能——锡用于可焊性,金用于接触区域,锌或镍用于防腐蚀。

当三个条件同时满足时,冲压相对于机加工具有优势:产量足够高以摊销模具成本;零件足够小,可经济地通过模具送进;公差在冲压无需额外工序即可保证的范围内。如果产量低于这些水平,CNC或原型冲压方案更为合理;如果零件超出这些限制,冲压通常比机加工每件成本低三倍以上。冲压端子和触点支架和安装件以及钣金外壳等产品系列正是该工艺每天发挥价值的领域。

冲压之后:二次工序

冲床很少能直接交付最终产品。大多数冲压件至少需要一道二次工序:去毛刺或滚磨以清理切边、电镀以提高可焊性或耐腐蚀性、热处理(如果零件需用作弹簧),或离线进行的轻度成形操作。有些零件改为在模具中增加压印工位——在模具内完成工作可降低单件成本,但会增加模具费用,这是每一项模具设计决策背后的权衡。

小型精密零件可达每分钟数百冲程;大型或深成形零件降至20–60 SPM。即使按低速端计算,每小时也能生产数千件,这就是为什么模具成本收回后单件成本会急剧下降。

问:金属冲压可处理的料厚范围是多少?

大多数级进冲压在0.05至3.0 mm的带材厚度范围内运行。端子和触点位于薄端,0.05–1.0 mm;支架和外壳使用较厚范围。超过约3 mm时,冲裁力和弯曲半径使其他工艺更为实用。

问:冲压件能达到什么公差?
