端子冲压材料:铜、黄铜与合金带材对比

简短回答:对于仅承载电流的冲压端子,选择纯铜或低锌黄铜并进行电镀;对于还必须提供弹性的端子——接触梁、夹子、插座——选择磷青铜C5210或铍铜C1720,因为导电率和弹性强度相互制约。大致来说:铜带导电率约为100% IACS,但几乎没有弹性;黄铜C2680约为27% IACS;磷青铜C5210约为13% IACS,具有良好的弹簧力;铍铜C1720达到约22% IACS,具有最佳的疲劳寿命,但带材成本约为黄铜的10-20倍。正确的牌号由应用中的电流、循环次数和温度决定,按此顺序。

选择牌号的权衡

端子设计始于一个问题:这个端子仅承载电流,还是还必须通过弹性变形产生接触力?仅承载电流的部件——母线片、焊片、电源接线片——可以使用柔软、高导电的金属。产生力的部件——插座梁、音叉触点、电池夹——需要金属在导电的同时充当弹簧。两者不能同时达到最大值:导电率来自纯金属晶格,而强度来自合金化和冷加工,这会散射电子。

这就是为什么行业保留少数标准牌号,而不是一种完美的金属。每种牌号在导电率与弹簧曲线上占据不同位置,每种价格反映了轧制成带材的难度。

铜和黄铜:简单即正确

纯铜带(C1100 ETP或C1020 OFC)是参考导体。它冲压干净,焊接和熔焊性能优异,在任何实用端子金属中每横截面承载电流最大。其弱点是机械性能:软铜在负载下会产生永久变形,因此不能作为弹簧。将其用于电池连接片、电源接线片、分流连接和接地片,其中夹紧力由其他组件提供。如果零件需要在接近满导电率下稍高的刚度,指定硬拉回火的C1100,而不是更换合金。

黄铜是铜的成本策略,值得其受欢迎。C2680带材约为27% IACS,对于信号和中等功率端子仍能很好地承载电流,易于成形和冲压,是制造必须承受轻微弹簧变形的端子的最便宜方式。黄铜是许多连接器的默认框架材料,也是消费电子产品中镀锡和镀金触点的基体。其局限性:在高温下,黄铜比特种合金松弛更快,在潮湿的硫或氯化物环境中会失去光泽——因此电镀对黄铜不是可选项,而是设计。选择镀层厚度和类型与基体金属同样重要;我们的冲压触点电镀指南涵盖了配对规则。

磷青铜和铍铜:当梁必须弹性变形时

一旦端子必须产生并保持接触力——由配对插针偏转的悬臂梁——设计驱动因素就变成弹性极限和应力松弛,而不是原始导电率。磷青铜C5210是主力:良好的疲劳强度,优异的成形性,可进行紧密弯曲,耐腐蚀性足以满足大多数室内和许多汽车环境。其约13% IACS对于信号电流和适度功率足够;它不是50 A电源端子的金属。

模具车间如何处理这些金属

带材选择改变模具设计,整天冲压黄铜的车间不能简单地换入铍铜。回火与合金同样重要:相同的带材化学成分在模具中的行为完全不同,取决于您订购的冷轧状态。

按合金的关键差异:硬回火合金回弹更大,因此弯曲补偿增加——硬磷青铜中的90°弯曲可能需要3–6°的过弯。软态铍铜易于成形,但必须在冲压后时效(通常315–330°C,2–3小时)以达到全强度,这会略微改变尺寸,需要提前计划,而不是事后发现。高强度合金磨损模具更快:在C1720和C7025型带材上预期使用硬质合金或涂层模具,而黄铜在工具钢上运行良好。毛刺行为也不同——较硬的合金产生更细、更一致的毛刺,这有帮助,但它们也在剪切区加工硬化,因此模具间隙和润滑剂选择更重要。这些都不是奇特的;对于专业从事精密冲压端子的模具车间来说是常规操作,但这就是为什么“用最便宜的材料冲压我的端子”会导致现场故障,而不是节省。

电镀完成材料决策

基体金属决定弹簧和电流;电镀决定接口。锡是可焊接和低成本触点的默认选择;金(或钯镍加金闪)用于低压、高可靠性信号触点,其中氧化锡会阻挡微电流;银用于大电流电源触点,其氧化物保持导电;镍作为底镀层,防止铜扩散通过表面。经验法则:如果您的端子承载低于约0.5 V且必须可靠开关,不要依赖裸锡——在该电压下氧化膜是绝缘体。将电镀与基体金属的热膨胀系数和使用温度匹配,并在图纸中指定厚度(例如,1–3 µm金 over 1–2 µm镍,或2–5 µm锡)。合金带材和电镀是一个系统;将端子作为系统设计是区分样品阶段有效和十年有效的关键。
