冲压铜和黄铜:导电零件正确制造

铜和黄铜在模具中的变化

铜合金比钢更容易冲压,但有自己的习性。这些合金是粘性的——尤其是纯铜——因此模具需要锋利、抛光的边缘、足够的间隙和充分的润滑,否则金属会涂抹而不是剪切,并且每次冲程毛刺都会增长。硬质合金模具是大批量端子模具的标准配置,因为铜合金比低碳钢更快磨损冲头,而磨损的工具正是扩大公差散布的原因。

加工硬化与钢相反:铜和黄铜在成形时硬化,这很有用——由弹簧态黄铜弯曲的端子会在弯曲处更强,而不是更弱。但这也意味着深拉和剧烈成形从软态或半硬态带材开始,因为硬态带材在紧半径处会开裂。弹簧态黄铜的最小弯曲半径通常为1–2倍厚度;软铜几乎可以折平。黄铜的回弹适中但真实存在,在弹簧态带材上,模具需要像任何弹簧材料一样进行过弯补偿。对于尺寸挑剔的多弯端子,成形公差约为±0.05–0.10 mm,孔位置和平面特征更紧。

电流、热量和触点设计

导电率数字只有在确定零件尺寸时才重要。冲压端子是一个电阻器:电阻通过I²R损耗加热它,热量必须通过金属和配合接头流出。两条设计规则占主导。首先,保持电流路径短而粗——端子中每个缩颈部分都是热点,孔之间的薄腹板是端子在过载测试中熔化之处。其次,接头占主导:压接或螺栓连接接口通常比端子主体承载更多电阻,这就是为什么表面处理和电镀与合金一样重要。对于给定电流,铜允许比黄铜更小的横截面——在10 A连续电流下,铜端子主体的横截面可以大约是黄铜端子在相同温升下的一半——但黄铜零件在成本和弹簧行为上可能仍然胜出。电镀是导电率故事的另一半:锡、镍或银镀层控制接触电阻和腐蚀,正确的涂层取决于配合表面和环境——请参阅我们的冲压触点电镀指南进行完整比较。

腐蚀:黄铜的隐藏弱点

黄铜看起来惰性,大多数情况下确实如此,但两种失效模式会咬住冲压零件。第一种是应力腐蚀开裂:成形后处于残余拉应力下的黄铜在氨和某些气氛存在下会开裂,这就是为什么高质量端子供应商在成形后添加低温去应力退火,当零件面临恶劣环境时。第二种是脱锌:在酸性或氯化物环境中,锌从合金中浸出,留下多孔、脆弱的铜。镀锡,或升级到磷青铜或锡黄铜,可以处理最坏的情况。纯铜的问题相反——它会失去光泽,其氧化物没有保护性,因此用于温暖潮湿环境的未电镀铜零件需要涂层或积极的维护计划。这些都不是避免这些合金的理由;而是要在询价单上说明使用环境,以便工厂一起选择合金和表面处理,而不是分开选择。

成本和采购:黄铜何时胜过铜,反之亦然

原材料带材价格是最响亮的成本信号。铜和黄铜价格跟踪LME铜市场,黄铜通常根据锌价差以小幅溢价或折扣定价——但由于黄铜每公斤更便宜,且轻载零件可以使用更薄的厚度,黄铜端子通常是普通连接器职责的低成本答案。铜只有在设计真正需要导电率时才赢得价值论证:大电流接线片、母线式零件和传热组件,其中黄铜的额外横截面无法适应外壳。比较成品零件,而不是金属价格:运行更冷的铜端子可能允许更小、更便宜的壳体和连接器,这种系统节省可以证明材料的合理性。
