银及银包覆触点:冲压实现开关可靠性

为什么银是默认的触点金属

铜是最好的常见导体,那为什么不用铜做开关?因为氧化铜是一种高电阻的半导体:一个在几伏和几毫安下氧化的铜触点在闭合时可能完全不导电。镍和大多数贱金属也是如此。银在实际金属中是独特的,因为它的失去光泽——硫化银和氧化银——仍然具有合理的导电性,并且其自然氧化物在适度温度下分解。结果是:即使经过多年闲置,银触点表面闭合时仍具有低而稳定的电阻,这就是为什么继电器、恒温器、接触器和精密开关使用银触点已有一个世纪。

代价是成本和柔软的表面的。纯银很软,因此纯银触点在重负载下会磨损和粘附;并且在潮湿条件下的直流电压下,银会发生迁移,在绝缘表面上生长枝晶。针对每个问题都有工程解决方案:合金化银以提高硬度和耐电弧性,改用银包覆带材以节省成本,以及设计爬电距离以防止迁移。当电路是干电路——低电流和低电压——时,您不能降级到贱金属,因为在那里任何氧化膜都是不可接受的。这一规则驱动了整个材料选择:干式和低电平开关需要银或金;具有实际电流和电压的功率开关可以烧穿氧化物,并且可以使用更硬、更便宜的材料,并带有银合金触点。

电弧边界对冲压件很重要:纯银在低电压下大约0.3–0.5 A以下且不形成电弧时是合适的;一旦开关电流和电压维持电弧,触点需要银氧化锡或银镍,这些通常不是从带材冲压而成,而是作为烧结触点焊接或铆接到冲压黄铜或铜簧片上。这种双材料结构——冲压弹簧簧片承载焊接触点——是主流继电器设计,而这正是精密继电器触点冲压所制造的零件类型:簧片被冲压,触点被连接,装配逻辑在端子设计中。

实心银与银包覆带材:冲压经济学

银足够昂贵,因此实心银冲压触点在小信号零件之外很少见。经济的结构是银包覆带材:一种贱金属——通常是铜、黄铜或镍银——与银层以带材、条带或嵌花图案轧制复合,然后冲压成触点。包覆将银正好放在触点面,其他地方用廉价金属,与实心银相比,材料成本降低50–80%,同时保持开关表面相同。嵌花包覆更进一步:银只轧制到触点将所在的纵向条纹中,因此一卷带材携带一条薄的昂贵带材,而不是全宽层。

典型的包覆层从约10 µm到几百微米银不等,取决于磨损寿命和电流。模具必须处理复合材料:两种金属变形不同,用银面受拉或受压冲压的包覆触点会改变弯曲行为。一个关键规则:在图纸上标记银面。弯曲、毛刺方向和电镀边缘都取决于哪一面是触点面。银触点面上的毛刺是一个真正的可靠性问题——毛刺集中电流,提前产生电弧,并快速磨损。冲压触点电镀和精加工指南涵盖了电解替代方案(对贱金属零件镀银),这更便宜,但在高循环擦拭中会磨损,因此当触点必须在产品整个寿命内保持银表面时,包覆带材胜出。

开关寿命设计:力、擦拭和环境

开关可靠性是设计出来的,不是希望出来的。三个杠杆是接触压力、接触擦拭和密封或通风环境——冲压设定了前两个。接触压力来自弹簧簧片,因此簧片材料和几何形状决定了界面处的压力:力太小,氧化物或污染会破坏闭合;力太大,柔软的银面会变形,执行器会磨损。冲压弹簧簧片通常是铍铜、磷青铜或弹簧钢,末端连接银触点;力窗口通过簧片长度和厚度调整,就像任何悬臂弹簧一样,附加约束是触点尖端不能旋转或弯曲偏离对齐。擦拭——触点面闭合时的滑动运动——是设计中的礼物:十分之几毫米的擦拭可以擦去失去光泽的表面,使触点落在新鲜金属上。冲压几何形状可以将擦拭构建到簧片形状中;纯垂直的“对接”触点不能。

冲压银触点:工艺和采购说明

银和银合金在模具中柔软且粘稠,这设定了工艺规则。模具间隙收紧以控制涂抹的剪切边缘和毛刺;工具钢必须抛光并良好润滑,以防止银粘附在冲头上;切割速度降低,使软金属剪切而不是撕裂。硬质合金工具是银包覆带材批量生产的标准。同时成形簧片和银面意味着对贱金属进行回弹补偿,并对银进行表面保护——划伤或模具标记的银是触点缺陷,因此处理和包装与冲压本身一样重要。需要额外防止毛刺或电镀缺陷的零件在连续模中获得压印或刷光工位,选择性电镀(仅在接触区镀银)以卷对卷方式用于连接器型零件。

问:为什么开关触点用银而不是铜?
