冲压弹片保持力:面向振动的设计

简短回答:冲压弹片的保持力来自悬臂梁的法向力,而不是看起来夹得多紧。对于连接器、接地和固定触点,每个弹片的目标法向力约为3–15 N,将接触挠度控制在弹性范围的约60–70%以内,以免梁屈服,并设计梁的固有频率远高于其将承受的振动。梁的长度、宽度、厚度和材料直接相互权衡:在相同挠度下,梁长度加倍大致使力减半,而从黄铜升级到铍铜可在更高温度下保持力。

冲压弹片本质上是一个恰好用来固定某物的弹簧。无论是固定线缆、为屏蔽罩接地、夹持电池电芯,还是锁扣连接器,它的任务都是在规定的挠度范围内施加受控的法向力——每一次,数百万个零件都如此。保持力是一个弹簧问题,因此要用弹簧数学来解决,而不是凭感觉。

保持力究竟由什么产生

保持力是成形梁压紧配合表面时产生的摩擦力和干涉力。有两个因素决定它:

  • 法向力(N):梁垂直于接触表面推动的力度。
  • 接触几何:接触点的大小、形状和表面光洁度,决定摩擦系数。

拉脱力或保持力大致等于法向力乘以摩擦系数。法向力加倍会使保持力加倍,但也会使梁中的应力和配合表面的磨损加倍。存在一个最佳值——力足以承受振动,但又不至于使梁屈服或划伤接触面。对于压入式弹片,过盈配合增加了不单纯依赖摩擦的机械锁定,这就是为什么许多锁扣弹片的保持力远高于其法向力所暗示的水平。

梁设计:决定法向力的数字

悬臂梁是标准的弹片几何形状。对于矩形梁,力和挠度遵循弹簧关系 F = 3·E·I·δ / L³,其中 E 是模量,I 是截面惯性矩,δ 是挠度,L 是梁长度。实际要点是厚度占主导,其次是长度。

这就是为什么薄而长的梁制成软弹片,短而厚的梁制成硬弹片。如果弹片太弱,加厚是最有效的修复方法——但它也会迅速提高应力。如果太硬,更便宜的修复方法通常是加长梁或增加挠度行程,而不是更换材料。

振动:频率、疲劳和微动

振动是弹片“在台面上夹得好好的”却在现场失效的最常见原因。梁有一个固有频率,如果振动接近它,弹片就会共振,力波动,接头松动。设计弹片时,使其固有频率舒适地高于使用中的主要振动——一个常见目标是第一阶模态频率至少是驱动频率的三到五倍。

其次是疲劳。在振动下经历数百万次循环挠曲,或反复插拔的弹片,会累积疲劳损伤。对于黄铜,将峰值应力保持在大约30–40%的抗拉强度以下;对于铍铜和钢,保持在大约40–50%以下,以获得长寿命。将梁的根部倒圆——尖锐的内角会集中应力,是疲劳裂纹的起点。

微动是安静的杀手。振动驱动弹片与配合表面之间的小幅相对运动,会磨损镀层,暴露基体金属,并提高接触电阻。更高且更稳定的法向力可减少微动;抗磨损的镀层(如金底镍)也能减少微动。

温度和应力松弛

金属在持续载荷下会随时间“松弛”,尤其是在高温下。一个在20 °C下完美保持的黄铜弹片,在80–100 °C下经过数千小时后可能会损失20–30%的力。铍铜、磷青铜和不锈钢弹簧钢的抗松弛性能要好得多。

量产前测试和验证

不要仅凭计算就交付弹片设计。三项测试可以解决问题:力-挠度测试以确认目标挠度下的法向力,组装产品上的振动测试以确认固有频率裕度,以及热循环或高温浸泡以检查松弛。制作几个原型,测量它们,并在开连续模之前调整梁的几何形状。一旦模具制成,几何形状更改就很昂贵。
