碳素弹簧钢是默认选择:便宜、强度高,在室内或电镀后表现良好。其局限是腐蚀——裸弹簧钢会生锈,因此卡扣需镀锌(通常 5–12 µm)、锌镍或采用浸涂涂层;使用温度应保持在镀层极限以下。不锈钢 301 完全消除腐蚀问题,但带材成本约为两倍且更难成形,因此尖锐弯曲需要更大半径。如果卡扣还承载电流或必须非磁性,则铜合金登场——但那时您设计的是接触弹簧,我们的弹簧材料选择指南中的材料逻辑适用。

插入力与保持力:两个数字,一种平衡

每个卡入式紧固件都有两个相互制约的力要求。插入力必须足够低,以便舒适地手动或自动安装;保持力必须足够高,以承受冲击、振动和温度。设计者通过调整卡扣导入斜面的角度与保持台肩的角度来调校——平缓斜面便于进入,陡峭台肩增加拆卸难度。典型小型卡扣的插入力为 20–60 N,保持力为 50–300 N,但具体组合取决于应用。

冲压卡扣的力由材料厚度、臂长、宽度和成形角度决定——厚度影响最大,因为力大致与其立方成正比。温度会改变平衡:在高温下,弹簧钢会松弛(随时间失去力),因此在 25°C 下保持的卡扣在 100°C 时可能变软。如果产品运行温度高,要么升级材料(301 不锈钢、17-7 PH),要么在设计时增加力余量。反复插拔循环也会使臂疲劳——大多数卡扣规定仅能承受几次循环,而非数千次,数据表应说明这一点。

冲压卡扣的设计规则

保持卡扣臂短且足够厚,以在不产生过大应力的情况下提供力:在满偏转时工作应力应保持在大约屈服强度的 60–70% 以下,以免卡扣在首次使用时产生永久变形。每个弯曲半径至少为一个材料厚度——硬弹簧钢上的尖锐内角是裂纹起点。将保持台肩放在载荷路径直接的位置,并给导入部分一个宽裕的斜面,使安装力保持可预测。

在图纸上标注材料、回火和带材厚度,以及镀层及其厚度。由于卡扣的力来自几何形状,公差很重要:在我们的级进模上,成形角度通常保持 ±1°,弯曲位置保持 ±0.1 mm,厚度由带材采购决定,而非机加工。二次工序——电镀、PH 级材料的热处理,有时还有去毛刺的滚光——属于冲压二次工序的讨论范畴,它们对成本的影响超出大多数买家的预期。卡扣上的毛刺影响双重:它可能在安装时割伤操作员,也可能在插入时划伤配合零件,因此需规定毛刺面和最大高度。

开模前先验证。在短跑模具上成形的原型卡扣能在几天内告诉您插入力、保持力和间隙在真实装配中是否合适,并且可以在切割任何生产模具之前用简单量具测量力。在您最严苛的工作温度下测试原型,因为温度下的松弛是室温装配永远无法揭示的失效模式。为插入力和保持力保留书面目标——卡扣是弹簧,弹簧以力来规定,而不仅仅是尺寸。如果卡扣需要维护,请说明安装/拆卸循环要求:大多数卡扣仅能承受几次循环,如果答案是数百次,整个设计都会改变。
