接地弹片与屏蔽罩:冲压EMI与RF触点

简短回答:冲压接地弹片是一种弹簧触点,其唯一作用是在两个金属部件之间建立可靠、低电阻的电气连接——通常是屏蔽罩与PCB接地焊盘之间,或两个机壳部件之间。决定其是否有效的关键参数是接触力:量产接地弹片通常在0.2–0.8 mm的形变下施加0.3–1.5 N(30–150 gf)的压力,从而将接触电阻保持在约10–50 mΩ以下,并可承受10,000次以上的压缩循环。材料为铍铜、磷青铜或弹簧回火不锈钢,镀锡、镍或金。冲压使其单价仅为$0.005–$0.05。

接地屏蔽罩或弹片有两项任务。第一是电气方面:在被接地物体与接地平面之间提供低阻抗路径,且无需焊接——弹片的弹簧力就是连接。第二是机械方面:在产品寿命期内,通过热循环、冲击和反复装配保持该力。当设计师说“屏蔽罩接地不良”时,故障几乎总是触点失去了弹力、表面氧化膜或镀层磨损。

法向力:决定性能的关键数值

两个清洁金属表面之间的接触电阻随压力增大而降低,因为更多微观凸点发生接触。但压力并非没有代价:更高的压力意味着更硬的材料、更大的应力,并且迟早会在弹片形变时产生永久变形。设计师的任务是选择能可靠击穿表面膜并保持电阻的最小压力,然后证明弹片在寿命末期仍能提供该压力。

为什么这么小的零件需要这么大的力?因为镀层并非完美的导电膜:锡会形成氧化物,镍会钝化,即使是金也需要压力来保证穿过灰尘和操作残留物的金属对金属接触。压力在0.3 N或以下的弹片是可靠性赌博。设计经验法则:选择材料和厚度,使弹片在最大形变下提供所需压力,且应力低于屈服强度的约60–70%,然后用样品验证——对于如此小的零件,回弹和实际应力无法通过手工计算可靠预测。

规格书中还应包含另一个数值:弹片可能需要承载的电流。大多数接地弹片仅引导静电和ESD,但有些会通过实际电流——天线馈电、接地带、机壳回流——此时导电性和横截面积就很重要,而不仅仅是压力。告知供应商最坏情况下的电流及其持续时间;即使机械图纸相同,这也会改变合金和厚度的选择。

材料:弹簧合金,而非结构钢

接地弹片首先是弹簧,其次才是导体。材料必须能承受弯曲成形,在提供压力的同时不产生永久变形,并具有足够的导电性以完成接地功能。这将选择范围缩小到几种铜合金和弹簧回火不锈钢。

为什么冲压是唯一认真的工艺

接地弹片是大批量、薄型、有弹性的形状,具有严格的成形公差——典型的级进模产品。带材通过工位进行冲裁、成形、压印,有时在模具内电镀或分离,速度达200–600次/分钟,每次冲程多个零件,生产的弹片成本为$0.005–$0.05,且无需人工干预即可保持一致。在大批量生产中,没有其他工艺能接近:加工0.1 mm的弹簧指慢得离谱,而线切割或激光切割在数百万件级别无法匹配冲压的边缘质量和速度。

设计一次通过的接地弹片

从所需的力和可用空间开始,然后选择厚度:弹片的力大致与厚度的立方成正比,与宽度成线性关系,因此厚度是最快的杠杆,但也是最快导致过应力的途径。将工作形变保持在弹性范围内并留有余量——对于大多数弹片设计,可用行程的30–70%是合理窗口。每个弯曲处的半径至少为一个材料厚度;弹簧回火材料上的尖锐弯曲是裂纹源。考虑零件的固定方式:接地弹片通常压入PCB孔或槽中,因此保持特征(倒刺、凸点)是同一模具的一部分,它们需要自己的力预算。

电镀方向也很重要:如果带材是预镀的,成形在电镀后进行,尖锐弯曲可能会在触点擦拭处正好使镀层开裂。指定哪些表面是功能性的、擦拭长度是多少,以及触点是应滑动(擦拭)还是压紧(对接)配合表面。0.2–0.5 mm的擦拭可清除氧化物,比纯对接触点提供更可靠的连接。然后将图纸发送给每天运行冲压端子和触点的模具厂——接地弹片上的DFM反馈比模具本身更有价值。

验证相对于其防止的故障来说成本很低。我们在指定形变下用测力计对测试砧测量弹片力,用微欧计通过镀层界面检查接触电阻,并在生产模具切割前将样品批次循环至预期寿命。这三个数值——工作形变下的力、通过接头的电阻、循环后的力——比任何图纸尺寸都能捕获更多接地故障。如果你的产品必须通过EMC或ESD测试,请尽早在实际组件中验证弹片:通过和失败的屏蔽罩之间的区别往往是一个在纸上看起来力没问题但实际上不行的弹片。

问:接地弹片需要多大的接触力?

答:量产接地弹片通常在0.2–0.8 mm的形变下施加0.3–1.5 N的压力。低于约0.3 N时,连接变得不可靠,因为表面膜和镀层氧化物不再能被可靠击穿。
