冲压弹簧触点实际上起什么作用?

冲压弹簧触点——通常称为弹簧接触指,业内也因其回弹特性而称为弹片弹簧——是将扁平带材成型为悬臂梁或折叠梁的结构。它同时承担两项工作。在机械方面,它以受控的力压向配合表面:力要足够大以确保可靠接触,但又不能过大以免磨损或产生永久变形。在电气方面,它通过同一受压界面承载电流,这意味着接触表面必须保持清洁、导电且无腐蚀。

由于触点是一个弯曲梁,其关键性能是强度与弹性模量的比值:材料必须在保持在弹性极限内的变形量下产生有用的力。如果超过屈服点,弹指将产生永久变形,接触力骤降,产品将出现间歇性故障。这就是为什么弹簧触点材料以弹簧回火状态的抗拉强度来规定,而不是使用通用数据表中的退火值。

接触弹簧中哪些性能至关重要?

有五种性能决定材料的选择,且它们相互制约。强度决定了弹指在特定几何形状下能产生多大的力。弹性模量决定了力随变形量的增长方式——刚度更高的材料在每毫米行程中产生更大的力,但会更快达到其应力极限。导电率决定了触点在不发热的情况下能承载多大的电流。疲劳抗力决定了弹指在经历10,000次插拔后是否仍能保持弹力。而耐腐蚀性则确保触点接触区域的表面保持清洁。

可成型性也应列入考量。触点通常需要急剧弯曲——内圆角半径通常为材料厚度的1至2倍——材料必须在全硬回火状态下弯曲而不开裂。每种弹簧触点合金都是可成型性与强度之间的折衷:回火硬度越高,弹簧强度越大,但在急弯处越容易开裂。模具设计通过选择材料能够承受的弯曲半径来平衡这一矛盾。

何时选用磷青铜?

磷青铜——C5191和C5210,区别在于锡含量——是当铍铜性能过剩时的默认触点材料。它弹性良好,导电性合理,耐腐蚀和抗变色性能优于黄铜,且成本仅为铍铜的一小部分。锡含量较高的C5210强度更高,但导电性略低;C5191则相反。大多数日常冲压触点都使用这种合金:SIM卡和存储卡触点、电池夹、开关弹簧、消费类连接器中的端子弹簧。

磷青铜的焊接性能也很好,这对于触点组装到连接器外壳并端接到导线时非常重要。它易于镀锡、镀金或镀银,对于干电路信号触点,在接触区域镀金可提供多年的稳定电阻。如果应用环境为室内、常温且循环次数适中,磷青铜通常是正确的选择,而铍铜则显得昂贵。

何时铍铜的价格物有所值?

铍铜在三种情况下值得其4–7倍的价格溢价。首先,高循环次数:额定数千次插拔的连接器、卡槽、探针触点——铍铜的疲劳性能使弹指在磷青铜已松弛的情况下仍能保持弹力。其次,小尺寸触点中的高电流密度:其20–25% IACS的导电率使小弹指能够承载更多安培电流而不发热。第三,严苛环境下的可靠性:电信、汽车和工业触点,在这些应用中,现场故障的代价远高于材料节省的成本。

铍铜触点通常由工厂硬化带材冲压而成,然后在成型后进行时效硬化以达到全强度——这一工艺步骤增加了成本和交货时间。对设计师来说好消息是:在触点所占的小尺寸范围内,单个零件的材料差异通常仅为几厘钱,因此溢价很少决定产品的成本。它决定的是产品的声誉。

何时选用301不锈钢?

全硬状态的301不锈钢是三种弹簧触点材料中强度最高、成本最低的,并且广泛用于一个特定角色:接地和屏蔽。EMI屏蔽弹指、接地夹和弹簧支架压向外壳表面以形成导电路径——在这些应用中电流可忽略不计,导电率差距无关紧要。重要的是弹簧力和价格,而301两者兼备。

需要注意的事项是真实存在的。在约2–3% IACS的导电率下,301触点无法承载电力;它只是一个恰好能接地的机械弹簧。在氯化物环境(海洋空气、含盐粉尘)中承受应力的301存在应力腐蚀开裂的风险,因此应将其用于室内或指定更耐腐蚀的牌号。此外,其高刚度使变形受限的设计变得棘手:产生相同的力需要比铜合金更大的变形量,这可能在紧凑的空间内使弹指超过屈服点。对于电流通过其他路径传导的按压、屏蔽和夹持工况,301在成本上难以被击败——我们的冲压支架和安装件产品线正是生产此类零件。

成型、电镀和轧制方向呢?

三个制造习惯区分了工作良好的触点和过早失效的触点。弯曲半径:铜合金的内圆角半径至少保持一个材料厚度,全硬钢则需要更大——更尖锐的弯曲会导致外纤维开裂或削弱。轧制方向:带材是轧制的,垂直于轧制方向弯曲比沿轧制方向弯曲更安全;良好的模具布局会考虑这一点。应力消除:严重成型后,铜合金受益于低温应力消除,而铍铜需要完整的时效硬化循环才能达到表格中承诺的强度。
