弹簧疲劳寿命:按循环次数设计,而非静态载荷

仅按静态载荷设计的弹簧,在载荷循环时可能在其设计寿命的十分之一处失效:限制其寿命的是疲劳,而非强度。经验法则如下——未喷丸弹簧的长寿命最大工作应力应保持在最小抗拉强度的约45%–55%以下,而经过喷丸处理后,该值可提升至约60%–65%。按循环次数进行设计,然后依次降低应力、消除缺口、进行强压处理和喷丸强化——按此顺序效果递减。

现场大多数弹簧失效都是设计工程师从未明确检查过的疲劳失效。零件曾承受过一次载荷,因此被假定为永远安全。然而,一个本应承受1亿次循环的气门弹簧在500万次循环时就开裂了,或者一个锁扣弹簧在客户使用一年后就断裂了。弹簧之所以接近其极限应力,正是因为其结构紧凑,而接近这些极限的循环应力就是一个疲劳问题。本指南涵盖循环区间、适用的应力极限、延长寿命的处理方法,以及在机构循环运行时如何对弹簧进行规格设定。

疲劳区间:您在设计多少个循环?

弹簧的疲劳寿命通常分为三个区间。低周疲劳,大约低于10,000次循环,其行为仍主要类似于静态设计,只需进行少量降额。高周疲劳,大约在10,000到1000万次循环之间,是经典应力-寿命曲线的应用范围,也是大多数产品弹簧的工作区间。超过大约1000万次循环后,许多弹簧钢表现出疲劳极限平台——低于某个应力幅值时,它们能承受几乎无限次的循环。

循环次数是设计输入,而非事后考虑。"机构每分钟循环20次,持续10年"与"每周启动一次"是完全不同的弹簧需求。在选择线径之前先进行乘法计算:每分钟20次循环,每天8小时,每年300天,大约每年290万次循环——该弹簧需要真正的疲劳设计,而500万次循环是验证的合理测试目标。

实际限制弹簧疲劳寿命的因素

弹簧的疲劳裂纹始于钢丝表面或应力集中处,然后穿过截面扩展直至弹簧断裂。三个因素起主导作用。表面状态是首要因素:拉丝痕迹、搬运造成的划痕以及热加工弹簧的脱碳层都是裂纹萌生源。其次是缺口:弹簧圈的内侧纤维应力高于外侧纤维,端部挂钩、腿弯和孔洞会使局部应力放大1.5至3倍。第三是平均应力:大部分寿命期间处于预压状态的弹簧承受高平均应力,在此平均应力之上叠加交变行程会降低疲劳极限。

材料及其疲劳行为

该表为典型指导,并非规格书——实际数值来自线材厂针对您所用具体线径发布的曲线,因为疲劳强度随线径增粗而下降。6毫米的弹簧钢丝不会表现出与同等级0.6毫米钢丝相同的疲劳极限。

强压处理、喷丸强化及其他延长寿命的方法

工作温度也会影响疲劳极限:超过约120°C时,琴钢丝会失去承载能力;超过250°C时,即使是不锈钢302也会发生蠕变,改变应力水平并缩短寿命。如果弹簧在高温下运行,在花钱进行喷丸之前,应先降额或更换合金。

如何为特定循环次数设定弹簧规格
