金属冲压与压铸:外壳选型指南

简短回答:当您的外壳是薄壁壳体(0.4–3.0 mm)、年产量高、EMI屏蔽或弹簧接触很重要,或者您需要在几周而不是几个月内获得零件时,请选择金属冲压。当外壳是结构性的厚壁主体(通常壁厚1.5–6.0 mm),必须承受载荷、密封防液体,或将凸台和加强筋集成在一个刚性件中时,请选择压铸。用于小型外壳面板的级进冲压模具通常只需几千美元,而类似零件的压铸模具通常要高出数倍。BQUQ在我们东莞工厂的12个工作小时内对两种方案进行报价。

为什么这个决定比图纸更重要

外壳设计看起来像包装问题。实际上,这是一个商品成本问题,在您发布模具的那一刻就被锁定了。

这两种工艺——级进金属冲压和高压压铸——处于光谱的两端。冲压通过在一系列模具工位中进行切割、弯曲、拉深和压印,将平板成形为壳体。压铸将熔融的铝合金或锌合金注入硬化钢模具中,然后顶出一个近净形状的实体零件。

两者都可以生产容纳PCB的盒子。但它们不能以相同的成本、重量和功能生产您的盒子。选错通常表现为以下三种失败之一:未列入预算的模具费用、无法实现的壁厚,或者即使量产也永不下降的单价。

好消息是:这个决定遵循少数几个工程变量。按顺序处理它们,答案通常很明显。

两种工艺的根本区别是什么?

模具费用是买家最先感受到的。用于普通外壳面板的级进模成本仅为类似尺寸压铸模具的一小部分,因为模具必须承受650–700 °C的高压注射,并需要强大的冷却和顶出系统。

随着零件变大,这种差距会缩小。非常大的冲压面板需要大型模具和大型压力机;非常小的铸件可以使用多腔模具,摊销效果很好。

何时应为外壳选择金属冲压?

冲压在五种情况下胜出。如果适用两种或更多,请停止评估压铸。

1. 外壳是薄壁壳体

大多数电子外壳是盖板、机箱、屏蔽罩和支架——不是压力容器。0.8 mm冷轧钢板或1.2 mm铝板是天然的冲压件。铸造相同的几何形状会迫使铝壁厚至少达到1.5–2.0 mm,增加重量和材料成本,却没有功能上的收益。

2. 产量高且几何形状稳定

级进冲压是一种大批量工艺。一旦模具制造完成,循环时间以几分之一秒计,每件人工成本接近零。在每年数万件的产量下,摊销后的单位成本通常远低于压铸。

3. 需要EMI屏蔽、接地或弹簧接触

这是冲压的主场。连续的金属外壳是出色的EMI屏蔽,冲压的指形簧片、夹子和接触弹簧可以在与外壳相同的模具中成形。压铸铝屏蔽效果尚可,但锌和铝铸件无法匹配成形铍铜或不锈钢触点的弹簧性能——无论如何那都是单独的零件。

4. 需要对孔图案和边缘有严格公差

在BQUQ的CNC支持模具上,冲压特征可保持±0.005 mm,级进模可极其重复地保持孔到孔的位置。铸件需要拔模斜度,铸态公差较松;您通常需要支付机加工操作的费用来恢复精度。

5. 上市速度很重要

冲压外壳可以在几周内到手。压铸模具是一个更长的项目。如果您的项目有硬性发布日期,冲压通常能先达到。

压铸何时胜出?

压铸不是劣质工艺——它是适合不同工作的正确工艺。

结构性、承重外壳

电机外壳、泵体、齿轮箱盖和安装框架受益于刚性、厚实、整体的主体。铸件吸收振动并承受螺栓载荷,而不会像薄冲压壳体那样弯曲。

集成的凸台、加强筋和厚截面

压铸允许您将螺纹凸台、散热片、电缆入口和加强筋直接放置在模具中。在冲压中,这些特征变成单独的焊接或铆接零件,每个都有自己的成本和公差堆叠。

密封和环境保护

如果外壳必须满足防水或防尘的IP等级,带有加工垫圈槽的刚性铸件主体比具有多个接缝的折叠钣金盒更容易密封。

热质量和散热

铸铝具有出色的导热性和足够的质量来散发电力电子设备的热量。具体到散热器,两种工艺都有竞争力——冲压铝散热器对于翅片阵列具有成本效益,而压铸铝散热器可处理更厚、更复杂的几何形状。

锌用于小型、精细、装饰性零件

锌压铸(Zamak)可填充薄截面并复制精细细节,适合具有外观要求的小型外壳、面板和五金件。它也易于电镀。

模具成本和单位成本实际如何比较?

诚实的答案是曲线会交叉——交叉点取决于零件尺寸、复杂性和产量。下表显示了比较的形状,而非报价。

工程师使用的实用规则:如果零件本质上是带孔和弯曲的成形板材,则冲压。如果零件是具有内部特征的实体体积,则铸造。

材料选择如何与决策相互作用?

材料可用性通常比成本更早地解决争论。

  • 冷轧钢(CRS)和不锈钢:仅冲压。您不能压铸钢。
  • 铝:两种工艺均可。冲压使用5052、6061或3003板材;压铸使用A380或A413。
  • 锌:实际上仅压铸。
  • 铜和黄铜:仅冲压——对于端子、触点和母线至关重要。
  • 铍铜/磷青铜:仅冲压,并且是弹簧触点的标准选择。

如果您的外壳兼作接地路径或承载电流,您几乎肯定是在冲压。这就是为什么端子和触点外壳通常是带有嵌件成型或铆接触点的冲压壳体。

混合和基于组件的设计呢?

许多生产外壳既不是纯冲压也不是纯压铸。常见的混合方案:

1. 冲压壳体+铸造框架。铸铝框架提供刚性和安装点;冲压盖板将其封闭。这在工业和汽车电子中很常见。

2. 冲压底盘+铸造散热器。底盘承载PCB;铸造散热器处理热负载。

3. 多个冲压件+焊接或铆接。深外壳通常由底座和盖板构建,而不是一体拉深。

4. 铸造主体+冲压EMI垫圈。铸件提供结构;冲压指形簧片提供屏蔽。

混合方案通常增加组装成本,但让每种工艺发挥其最佳作用。它们还增加公差堆叠,因此尽早定义哪个零件控制关键尺寸。

应如何指定冲压外壳?

如果答案是冲压,一些规范习惯可以防止昂贵的模具修改。

  • 保持弯曲半径等于或大于一个材料厚度。更小的半径有开裂风险,尤其是在高强度合金中。
  • 设计孔距任何弯曲至少一个材料厚度。更近的孔会变形。
  • 标准化孔尺寸以减少模具工位和冲头更换。
  • 避免倒扣,除非您愿意为凸轮工位付费。
  • 有选择地指定公差。对每个尺寸应用±0.005 mm会成倍增加成本;仅在功能需要时应用。
  • 为将深度成形的零件规划晶粒方向。
  • 在开模前决定表面处理。电镀和涂层会影响平整度和孔尺寸。

问:对于外壳,金属冲压比压铸便宜吗?

答:对于大批量薄壁外壳,是的——一旦模具摊销,通常便宜得多。冲压使用更薄的材料,量产时每件人工接近零,并且需要更便宜的模具。压铸对于厚壁、结构性或特征较多的外壳,或者在产量太低而无法证明任一模具合理时,变得具有竞争力。交叉点取决于零件尺寸和复杂性,因此对两者进行建模。

问:冲压外壳能达到IP密封吗?

答:可以,但需要设计纪律。当配合法兰平整、垫圈槽在一个零件中成形而不是由接缝组装、紧固件间距足够近以均匀压缩垫圈时,冲压外壳可靠密封。铸造或机加工主体更容易密封,因为垫圈槽可以直接切割到刚性壁中,没有拔模斜度或回弹。

问:每种工艺能保持什么壁厚?
