冲压金属外壳设计:屏蔽、配合与表面处理

简短回答:冲压金属外壳是一个或多个成形钣金件——罩壳、盖板、框架或槽形件——它们封闭在 PCB 或模块周围,提供机械保护、EMI 屏蔽和可重复的配合。设计时选用成形性好的材料(0.2–1.5 mm 冷轧钢、不锈钢或铝),将轮廓保持在 ±0.1 mm,配合特征保持在 ±0.05 mm,并将接缝视为屏蔽问题:保持开口小,使配合表面为裸金属,并增加足够的重叠和夹紧特征,使两半保持闭合。模具是级进模或传递模,因此预计模具将主导首次成本,一旦产量超过几千件,单件成本就会下降。

冲压外壳必须实现的功能

外壳是一个系统,而不是一个零件。同一块折叠钢板可能必须保护电路板免受冲击和灰尘、将接地从一半传递到另一半、阻挡辐射干扰、将热量从发热元件散发出去,并精确定位自身,使连接器穿过壁对齐。每一项任务都将设计推向不同方向,图纸必须同时满足所有要求,而不能过度指定任何一项。

冲压结构适合这一点,因为级进模可以从卷料高速冲孔、成形、压印和切割出完整外壳,特征可重复保持在百分之几毫米内。这就是为什么电源、LED 驱动器、传感器、控制器和小型模块的外壳几乎总是冲压而成,而不是铸造或机加工。当外壳较大或产量非常小的时候,在投入模具之前,从激光切割坯料折叠构建是更好的第一步。

在确定材料之前,先确定功能。一个永不打开的屏蔽外壳可以是单个拉深壳体;一个在现场维修的外壳需要可拆卸盖板,具有可预测的夹紧力,并且每次维修后接缝都能重新闭合到相同的接触电阻。写下哪些接头是永久的,哪些是打开的,设计几乎就自己写出来了。永久接缝可以压接或点焊,而可维修接缝需要螺钉、卡扣特征或滑动配合——每一种选择都会改变公差堆叠和屏蔽方法。

选择材料和厚度

材料必须成形而不开裂,抵抗所处环境,并且——如果屏蔽重要的话——导电。薄厚度可成形更紧的圆角和更轻的零件;厚厚度保持形状并承受更多滥用。常见选择在冲床上的表现差异很大。

冷轧钢是成本敏感型外壳的默认选择,这些外壳将进行电镀或喷漆。铝 5052 最容易成形,提供轻质零件和良好的导电性,这使其成为同时用作散热器的外壳的最爱。不锈钢耐腐蚀并保持清晰边缘,但它会快速加工硬化,因此需要注意弯曲半径和冲床吨位。预镀钢到达时已经涂层,这消除了一个精加工步骤,但需要轻柔处理,以便涂层在成形后存活。

正确配合:公差和堆叠

冲压外壳的评判标准是组装时的配合情况,这就是公差纪律发挥作用的地方。关键尺寸通常不是轮廓,而是必须对齐的特征之间的关系——进入槽的凸舌、与间隙孔相对的螺钉凸台、必须与配合插头齐平的连接器切口。如果这些特征漂移,外壳在量产时将无法关闭,即使每个单独零件都通过了自己的图纸。

对于制造良好的级进模,计划以下典型能力,然后仅在功能允许的地方放宽。

屏蔽:闭合接缝

如果外壳必须阻挡干扰,壁几乎从来不是问题——接缝才是。辐射能量通过两半之间的接头、通风口、连接器切口和螺钉孔进入。设计良好的外壳将一个大泄漏变成许多小泄漏:重叠唇边、一排凹坑或指状物,以及穿过接头的导电路径。

表面处理和电镀

表面处理保护金属,对于屏蔽零件,保持接缝导电。选择通常归结为外壳是否必须在其接头处导电,还是仅仅在户外生存。

陷阱是用绝缘涂层精加工屏蔽外壳。如果两半必须相互接地,请遮蔽接触区域或在这些面上指定导电表面处理。钢上的导电表面处理通常是锌或锡;在铝上,铬酸盐转化涂层或遮蔽阳极氧化在重要地方保持屏蔽完整。

对于将进行搬运和返工的外壳,值得额外成本使用耐磨损的导电表面处理:接缝面上穿过镀层的划痕会产生一个高电阻点,每次打开都会增长。如果外观也很重要,电镀功能区域并喷涂其余部分,这样屏蔽在需要的地方保持完整,可见表面仍然看起来正确。

模具、交货时间和成本

外壳项目就是模具项目。模具是最大的单项成本,它是一次性投资,然后由单件价格摊销。去除不必要的特征,尽可能保持弯曲在一个方向,并为良好的材料排样设计展开图,同时降低模具成本和材料废料。一个简单的单件外壳可能需要 6–12 个工位的级进模;一个带有垫圈和镀金触点的两件式互锁外壳需要更多,交货时间更长。

常见外壳设计错误

同样的几个错误导致大多数外壳在量产爬坡时失败,而且几乎所有这些错误在任何金属切割之前都可以在图纸上看到。

第一个是在所有地方指定公差,而不是只在重要地方。一张在外观和装饰面上标注 ±0.05 mm 的图纸只会带来成本,没有任何好处;紧公差值应放在决定两半是否闭合的配合特征上。第二个是忘记绝缘表面处理和导电屏蔽不能共享同一表面——如果两半必须相互接地,这些区域需要遮蔽或导电涂层。第三个是设计垫圈时将其压缩超过弹性范围,导致指状物在第一次组装后产生永久变形,接触力下降。第四个是忽略展开图:每个弯曲的弯曲余量即使错 0.1 mm,也会在多弯曲零件上累积,并在零件成形时使连接器切口错位。

大多数这些问题在图纸阶段修复比在模具切割后修复要便宜得多。在模具发布前进行简短的设计审查——涵盖接缝、配合表面、弯曲半径和公差标注——可以防止以后数周的模具返工。

问:冲压金属外壳可以达到什么公差?
