耐腐蚀冲压:户外零件的材料与表面处理

简短回答:对于长期暴露在户外的冲压件,选择顺序是:在涂层可能被划伤的部位使用电镀锌或热镀锌碳钢,在涂层无法保护的地方使用不锈钢304,只有在海水飞溅区域才使用316。8–12 µm的电镀锌在中性盐雾测试中通常100–200小时出现红锈,户外仅能维持几个季节;45–85 µm的热镀锌可保护数十年;不锈钢则完全不需要涂层。应将涂层视为设计的一部分,因为大多数户外失效是涂层失效,而非钢材失效。

碳钢的大气腐蚀需要三个条件:水分、氧气和时间。沿海空气或道路融雪盐中的氯化物会显著加速腐蚀,夜间润湿表面、早晨干燥的日常冷凝循环也会加剧腐蚀。对于冲压件,有四个特征使其腐蚀比同种钢材的平板更严重。

切割边缘是裸露金属。当级进模冲裁镀锌或电镀卷料时,剪切边缘没有涂层。其次,弯曲会拉伸并微裂纹脆性涂层,尤其是在小半径处,对锌铁镀锌层尤为明显。第三,毛刺和剪切边缘粗糙度会积聚水分和碎屑。第四,成型残余应力加上氯化物可能导致某些不锈钢牌号发生应力腐蚀开裂,以及硬化弹簧钢的氢损伤。因此,冲压件的腐蚀往往始于边缘、弯曲线和紧固件孔——恰恰是设计师最不可能关注的地方。

带锌涂层的碳钢带材是户外冲压的主力,因为锌具有牺牲性:当切割边缘或划痕暴露钢材时,锌优先腐蚀并保护周围一小块裸露边缘。这种自修复行为就是为什么镀锌切割边缘不会像涂漆边缘那样迅速锈蚀。不锈钢不需要牺牲涂层,但在沿海空气中划伤的304表面可能点蚀,而点蚀常被误认为是涂层失效,尽管从未有过涂层。

冲压后处理:电镀、钝化、粉末涂装

当零件由裸碳钢冲压而成时,表面处理在成型后进行。滚镀锌是小型冲压件(如卡扣、支架和端子)的标准低成本途径;挂镀适用于可能在滚筒中缠绕的较大扁平件。现代三价钝化(透明、蓝色或黑色)取代了旧式六价铬酸盐,为锌提供稳定表面。对于户外使用,应规定最小厚度——8 µm是常见基线,预计有盐环境则用12 µm——因为决定寿命的是镀层厚度,而非钝化颜色。

粉末涂装是较大外壳和壳体的正确选择:在锌磷化表面上固化60–120 µm聚合物,其抗划伤性远优于薄镀层。必须外观良好的户外铝冲压件通常采用透明或彩色阳极氧化,但阳极氧化层很薄(5–25 µm),在零件反复划伤处不能单独依赖。所有电镀冲压件有两点注意事项:电镀每面增加几微米,可能缩小孔并改变压配合;硬化弹簧回火零件电镀后需要进行氢脆消除烘烤。当冲压件同时用作电触点时,镀层选择不仅取决于耐腐蚀性,还取决于接触电阻和磨损——该逻辑在我们的冲压触点电镀指南中单独介绍。

成本系数是生产批量下每零件的指示性比较,当考虑现场涂装或更换时,差异会缩小。诚实的选择方式是生命周期视角:一个比裸钢贵30%但寿命长十倍的镀锌支架是便宜的选择。错误的方式是为每个户外零件都选择不锈钢“以防万一”,因为304的成本约为碳钢带材的三倍,而且在盐空气中仍会点蚀,而实际上需要的是316。

保持涂层完好的设计规则

五条规则对户外零件寿命的作用胜过任何材料升级。第一,增大弯曲半径:最小内侧半径为材料厚度的一到两倍,可让锌和油漆在成型时存活而不在弯曲线开裂。第二,给水留出路——设置排水孔方向,避免在金属上积聚冷凝水的杯状形状。第三,避免堆叠装配中的缝隙,因为缝隙腐蚀始于两表面之间积水处。第四,隔离异种金属,或用垫圈或涂层隔离:在盐空气中,裸铝与钢紧固件接触会形成电偶电池,腐蚀铝。第五,记住腐蚀是表面特性:如果只有一面暴露,请说明,我们可以选择性涂层,而不是电镀所有表面。

第六条规则涉及安装零件的装配,因为大多数户外涂层损伤发生在安装当天:螺丝头和锋利的夹具边缘刮穿镀层,划伤的 flange 会生锈,而未触及的表面保持完好。在紧固件头下指定垫圈或塑料隔离垫,保持滑动零件远离涂层表面,并包括现场修补步骤——与镀锌件匹配的富锌漆,或在划伤不锈钢上涂透明漆——对于任何必须同时承受装配和使用的涂层。储存也很重要:涂层和安装之间等待数月的零件应保持在VCI包装中,因为运输容器内冷凝的湿气腐蚀涂层零件的速度比干燥气候下多年户外暴露还快。

冲压工厂应如何处理户外零件

优秀的冲压车间会为户外级零件改变自身习惯。毛刺控制成为腐蚀问题,而不仅仅是质量问题,因为粗糙边缘会倍增表面积并积聚水分;模具维护到规定的毛刺极限。润滑剂指定为与后续电镀或涂装兼容——某些冲压油残留物会污染锌槽或粉末涂层附着力。指定用于户外任务的成型弹簧和弹簧夹改用不锈钢弹簧回火(301、17-7PH)或电镀琴钢丝,而非裸油钢。包装也很重要:离开工厂时干净的零件,如果在潮湿集装箱中用未处理纸张运输,到达时可能生锈,因此对于任何海运物品,VCI(气相防锈)包装是标准。
