我们如何消除导向孔和法兰端面的跳动

跳动会缩短刀具寿命并破坏零件同心度。我们在Mazak五轴铣床上将导向孔和法兰端面在同一夹紧工序中加工完成。这意味着基准特征无需重新装夹即可切削,因此几何关系不依赖于操作人员的技术水平。对于关键联轴器,我们会使用CBN刀片进行最终刮削加工——这能去除粗加工产生的加工硬化层,使表面粗糙度达到Ra 0.4 µm。我们的检测报告显示实际跳动值,而非仅标注"符合规格"。

我们用于法兰和联轴器的材料及热处理

我们常备1045、4140、4340和17-4PH不锈钢的圆棒和板材。对于标准法兰,我们使用正火状态(HB 170-210)的1045钢,并硬车配合面。如果您需要耐磨性,我们可将4140整体淬硬至28-32 HRC,或对孔和键槽进行感应淬硬至50-55 HRC。对于腐蚀性环境,17-4PH以H1025状态(33-38 HRC)供应。我们还加工6061-T6和7075-T6铝法兰,用于对重量敏感的伺服电机安装座。

孔精加工:珩磨 vs. 精镗 vs. 内圆磨削

孔是大多数联轴器失效的起点。对于25 mm以下的孔,我们使用PCD刀片精镗,保持H7公差和0.8 µm Ra表面粗糙度。对于25-80 mm的孔,我们改用Sunnen珩磨——这能产生交叉网纹,有助于保持润滑脂并减少键轴上的微动磨损。对于80 mm以上的孔或需要高于45 HRC硬化表面的孔,我们使用CBN砂轮进行内圆磨削。我们不用铰刀进行最终孔的加工;铰刀会复制现有孔的位置误差。镗削或磨削可以修正这一问题。

高速旋转的平衡和键槽标准

如果您的联轴器转速超过3,000 RPM,不平衡振动会损坏轴承。我们对所有直径超过150 mm的法兰按ISO 1940-1标准进行G2.5级动平衡。对于键槽,我们使用拉刀而非立铣刀,按DIN 6885或ANSI B17.1标准加工。拉削键槽具有平行侧面和平底——立铣刀会留下圆角,使有效剪切面积减少高达15%。我们还可根据要求提供渐开线花键(DIN 5480)。每个经过平衡的零件都会在法兰端面上标记残余不平衡量值。

每次发货前的检测:三坐标测量机和硬度报告

每个法兰联轴器出厂时附带三份文件:来自Zeiss三坐标测量机(精度±1.5 µm)的尺寸报告、表面粗糙度曲线打印件,以及带有炉批号的材料证书。我们不进行批次抽检——我们对100%零件的关键尺寸进行100%测量。对于跳动,我们使用Talyrond圆度仪而非V型块加百分表。这其中的差异很重要:V型块测试可能漏检多棱圆误差。如果零件带有键槽,我们会在去毛刺前使用光学投影仪验证键槽位置。

表面处理选项:从机加工态到发黑到化学镀镍

裸露的机加工钢件在潮湿空气中一周内就会生锈。我们提供三种标准表面处理。发黑(MIL-DTL-13924)适用于室内使用,厚度0.5 µm,具有良好的保油性。化学镀镍(AMS 2404)厚度25 µm,用于耐腐蚀——这是我们推荐用于冲洗环境的选择。对于铝法兰,我们进行硬质阳极氧化,硬度相当于60 HRC(按MIL-A-8625 Type III标准),涂层厚度50 µm。我们默认不提供镀锌处理,因为除非经过烘烤去氢,否则会导致40 HRC以上的高强度钢发生氢脆——我们可以做,但需要您签署免责声明。

法兰联轴器报价前的设计检查

请将您的图纸发送给我们,但请先检查三件事。第一:导向孔应为基准,而非螺栓孔分布圆。第二:如果法兰外径超过200 mm,请告知所需的平衡等级——G2.5会增加一小时的加工时间。第三:注明所有螺纹孔的螺纹等级(2B为标准,3B用于高振动环境)。我们也会在图纸审核中指出同样的问题。我们的工程师会在收到文件后4小时内指出任何缺失的GD&T标注。对于未标注尺寸的特征,我们按ISO 2768-mK加工,但我们更希望您标注所有尺寸。
