冲压件首件检验:需要检查什么

简短回答:冲压件的首件检验(FAI)应验证完整图纸——每个尺寸、公差、毛刺限制、材料牌号和表面处理——使用来自生产意图模具的零件,而非原型。检查料带、零件和过程:材料认证、模具设置、毛坯排样、弯曲角度、孔位、毛刺高度、平面度、镀层厚度以及至少30个连续零件的能力运行。只有当FAI报告与图纸匹配、样品保留且模具锁定到记录设置时,才签署确认。报价阶段预算12个工作小时,新级进模的完整FAI包预算3-10个工作日。

首件检验是“模具能工作”和“我们能发货数千件”之间的关口。对于冲压件,风险比许多机加工零件更高,因为级进模一次性将数十个特征赋予淬硬钢。如果一个孔偏差0.05毫米,你不是在调整程序——你是在磨削模具镶件。

什么是冲压件首件检验?

首件检验是一种正式的、有记录的验证,确认从生产工装设置中生产的首批零件符合所有工程要求。对于冲压,这意味着模具、压力机、卷料、润滑剂和操作员设置都处于生产意图状态——不是手工制作的样品或软模原型。

FAI报告是一份记录。通常包括:

  • 被验证的图纸版本和零件编号
  • 带有编号特征的标注图纸
  • 每个标注尺寸的测量值,包括公差和合格/不合格
  • 材料和表面处理认证
  • 目视和功能检查(毛刺、裂纹、涂层、回弹)
  • 使用的测量设备及其校准状态
  • 保留的首件样品,签名并注明日期

对于汽车、医疗或航空航天供应链,FAI通常纳入PPAP或类似提交。对于工业和消费电子买家,一份构建良好的FAI报告仍然是你买到的最便宜的保险:它在模具还软、还在工作台上、修复成本还低时发现模具问题。

FAI vs. PPAP vs. 全尺寸检验

这些术语容易混淆。FAI是首批生产零件的尺寸和目视验证。PPAP是更广泛的提交包,包括FAI加上过程流程、PFMEA、控制计划、能力研究和样品零件。全尺寸检验是对每个图纸特征的完整尺寸检查,本质上是FAI的尺寸核心。如果你的供应商说“我们做了全尺寸”,询问是否在生产工装上完成,报告是否签署。

表中两行值得强调,因为它们最常被低估:毛刺和平面度。买家经常在图纸上写“去毛刺”而没有数字。这留给模具制造商和检验员决定,下次订单会有不同解释。

毛刺规格:在图纸上标注数字

毛刺高度是模具间隙、冲头锋利度和材料的函数。维护良好的级进模在合理间隙下运行,通常能将薄规格钢的毛刺高度控制在0.05毫米以下,但这是典型值,不是保证——取决于材料、厚度和模具冲程数。

将毛刺高度指定为最大值,并指定允许毛刺在哪一侧。在许多装配中,毛刺方向比毛刺大小更重要,因为错误面上的毛刺可能干扰配合触点或划伤相邻零件的涂层。

平面度、扭曲和镰刀弯

冲压件很少完全平整。卷料有残余应力,每次剪切和弯曲都会重新分布。将平面度定义为在定义区域上的测量值,将镰刀弯定义为沿料带长度的偏差。如果你的装配对堆叠敏感——如垫片、隔片、引线框架或接触弹簧——平面度通常是真正影响良率的特征,而非孔径。

哪些尺寸实际上最重要?

并非所有特征承担相同风险。有用的FAI按功能而非图纸顺序优先排序。下表显示我们通常如何分类冲压件特征。

实际要点:一份测量40个次要尺寸而跳过两个关键配合特征的首件报告比无用更糟——它制造虚假信心。推动你的供应商在模具切割前识别关键功能特征,并确保FAI报告用正确仪器测量这些特征。

FAI报告包应包含什么?

冲压件的完整FAI包应作为单一、版本控制的文档集到达。要求:

1. 标注图纸——每个特征编号,与报告逐行匹配。

2. 尺寸结果表——标称值、公差、实际值、偏差、合格/不合格。

3. 材料认证——轧制证书,炉号可追溯到使用的卷料。

4. 表面处理认证——镀层厚度读数,适用时附着力测试结果。

5. 目视检查记录——附签署的边界样品或照片集。

6. 能力数据——连续零件运行的关键特征Cp/Cpk。

7. 模具设置记录——压力机、吨位、闭合高度、送料长度、润滑。

8. 保留样品——至少一个首件零件,标记并存储。

应该测量多少零件?

单个零件不能证明过程;它只证明存在一个零件。对于有意义的FAI,对关键特征从同一设置测量至少30个连续零件,对完整标注尺寸集至少测量5-10个零件。30件运行给你粗略能力图——足以看出过程是居中还是漂向公差极限。

对于非常大批量项目,在最重要的两三个特征上运行100个或更多零件是合理的。注意30件研究给出指示性能力估计,而非统计稳健的Cpk;将其视为筛选工具。

FAI应捕获的常见失效模式

好的FAI围绕冲压中实际出错设计。审查来料首件时我们看到的最常见问题:

  • 模具间隙过大——撕裂剪切边缘、毛刺过大、边缘光洁度差。
  • 模具间隙过小——二次剪切、毛刺、冲头快速磨损。
  • 压料或弹簧压力不足——扭曲、镰刀弯、弯曲角度不一致。
  • 回弹未补偿——高强度材料上弯曲角度漂出公差。
  • 料带送料误差——级进节距漂移,导致累积孔位误差。
  • 导正销错位——偏心孔在一个零件上通过FAI但在卷料末端失效。
  • 拉毛——模具表面材料粘着,表现为随运行恶化的划痕。
  • 卷料厚度变化——尺寸在卷料开始通过,在末端失效。

最后两个是FAI应在卷料上取样而非从一个方便边角料取样的原因。如果你的供应商只测量前几米的零件,你没有验证过程——你验证了设置。

常见问题

问:首件检验应在何时进行?

答:FAI在新模具制造后、任何影响图纸特征的模具维修或镶件更换后、工装转移到不同压力机后,以及零件或材料的任何工程变更后进行。如果模具长时间闲置,在新生产活动开始时也是标准做法。原则很简单:任何可能移动尺寸的变化都需要在发货前重新验证。

问:冲压FAI应测量多少零件?

答:对至少5-10个零件测量完整标注尺寸集,并对关键特征运行30个或更多连续零件以评估能力。在卷料上取样而非一个位置,以捕获厚度和回火变化。30件研究给出指示性能力估计而非统计稳健的Cpk,因此将其视为筛选工具并跟进持续SPC。

问:冲压金属零件可接受的毛刺高度是多少?
