级进模排样设计:套料、导正销与废料

简答:排样决定了工位数、材料利用率和零件定位精度。良好的套料可使材料利用率提高 10–20%,对于大批量项目而言,这是实实在在的成本。导正销负责在工位间传递定位,而条料宽度和废料搭边必须留出足够金属以形成稳定送料料带。排样在加工任何模板之前完成,是修正零件成本最低的环节。

级进模使条料依次通过一系列工位,每个工位完成一道工序,直到成品零件脱落。一切都取决于零件在条料上的排列方式——即排样。本指南涵盖三个最关键的决定:为提高材料利用率而套料、为定位而布置导正销、为稳定料带而确定条料宽度。

什么是级进模排样?

排样是显示每个零件在卷料上的位置、每个工位执行哪道工序、条料如何送进以及废料如何排出的方案。它在模具设计之前绘制,因为它决定了工位数、模具尺寸、压力机吨位和材料消耗。

排样按顺序进行。首先,导入并冲导正孔。接着,进行不使零件分离的内部切割和成形。最后,切割外轮廓,使零件分离并落下。每道工序都必须有对应的工位,并且条料必须保持足够刚性,以便在零件被释放之前精确送进。

两个目标相互制约。紧密套料节省材料,但可能削弱料带并挤占工位。宽松套料易于制造,但在数百万件生产中,每个零件都会浪费条料。排样正是工程师体现价值的地方。

套料如何决定材料利用率?

材料利用率是条料中成为零件而非废料的百分比。套料决定这一比率。直边零件可以紧密套料;曲线或斜边零件需要更多空间。

材料通常占冲压单件成本的 40–60%,因此利用率提高十个百分点可使整个项目的零件成本降低几个百分点。在百万件项目中,从 60% 提高到 72% 的利用率可节省约 17% 的材料——通常超过增加的模具复杂度成本。

最有效的技巧是镜像翻转。当零件有斜边时,每隔一个零件翻转一次,使斜边共享同一条切割线,两个零件消耗的材料几乎与一个零件相同。这不增加材料成本,只需精心的排样思考。

为什么导正销是定位的支柱?

级进模不能依赖送料机足够精确地放置条料。导正销完成这项工作。导正销是一根淬硬销,进入先前冲出的孔中,在下一次切割前精确对准条料。

如何确定条料宽度和废料?

条料宽度等于零件宽度加上两侧边废料。边废料是零件与条料边缘之间的材料搭边;它使料带保持足够刚性以便送进。边废料太少会导致条料波浪、不稳定;太多则浪费材料。

废料还来自切断废料和任何载体材料。减少废料意味着收紧套料并选择刚好足够稳定送料的条料宽度。能可靠送料的宽条料仍可能浪费;关键在于最窄的稳定宽度。

排样中常见问题有哪些?

四种故障反复出现。料带薄弱在送料力下断裂,导致卡料和模具损坏。导正销不足使定位漂移,后续特征超差。工位顺序错误使零件过早分离,所有工序尚未完成。废料控制不良使冲孔废料回窜入模具并压伤条料。
