卷料优化:料带宽度、排样与废品率

简短回答:在连续模冲压中,你付费的材料是料带,而零件通常只占其 55–75%——其余部分成为边废料、零件间的搭边、导正孔和骨架。两条经验法则决定排样:料带宽度等于零件最宽尺寸加上两侧各约 1.5–2 倍材料厚度的边余量(最小约 1.5 mm),送料步距等于零件长度加上 1.5–2 倍厚度的搭边。收紧排样,典型的 35% 废品率可降至 20% 左右,对于大批量零件而言这是实实在在的钱——往往超过报价中的冲压机时费。

实用的起始规则是每侧 1.5–2 倍材料厚度,对于薄料,由于操作力占主导,下限约为 1.2–1.5 mm。薄而软的料需要按比例更大的边缘以保持骨架刚性;厚料可以相对更紧,因为骨架强度高。模具设计师还会为导正销(在废料或载体上冲出的定位孔)以及必须从料带边缘到达的任何零件特征增加宽度。如果你的供应商报出料带宽度,询问它是如何得出的——在 0.8 mm 铜料上,比理论最小值宽 5 mm 的料带,在 1000 万件产量下不是舍入误差,而是数吨金属。

步距、搭边与送料尺寸

步距是料带每次冲程前进的距离,它决定模具工位间距和送料长度。最小步距是零件在送料方向上的长度加上连续零件之间的搭边——同样通常为 1.5–2 倍厚度,最小约 1.2 mm。搭边存在是因为零件之间的切割发生在上一冲程;骨架必须在该切割后存活并将下一个零件送入位置。过小的搭边在送料时断裂并导致冲床停机;过大的搭边是纯废料。

导正销增加了另一个步距考量。如果模具以骨架上的导正孔定位,这些孔占据料带宽度,其间距必须能整除步距。如果零件本身必须通过载体上的导正销定位——常见于在电镀过程中保持在卷盘上的冲压端子和接触件——载体带成为排样的一部分,客户通常为此支付两次:一次作为材料,一次作为随零件发货的载体。当载体对下游装配有功能作用时这是合理的,当没有作用时则是纯浪费。如果你不需要卷盘送料装配,询问零件能否散装或管装交付,而不是带载体。

排样:布局技巧节省真金白银之处

排样是安排零件轮廓使零件共享切割线并最小化骨架的艺术。矩形排样简单;真实零件有异形轮廓、凸耳和孔,熟练的设计师可以将其互锁。标准技巧:旋转零件使其最长轴沿料带方向(这通常减少宽度多于增加步距),将相邻零件旋转 180° 使一个零件的缺口配合下一个零件的凸起,在几何允许时相邻零件共享一条切割线——经典的“两件一割”排样。镜像对(支架的左手和右手版本)通常以近乎零额外宽度排样。

多件排样将同样逻辑推得更远:每冲程运行两个或四个零件使冲床产量倍增,但材料使用不会成比例倍增,因为边余量和部分搭边是共享的。正确的比较不是每冲程零件数,而是每零件材料。单排 70% 利用率在材料成本上优于双排 55%,即使双排使冲压速度翻倍——这就是为什么高速端子模通常是单排且步距极紧,以 800–1,500 SPM 运行,而不是双排 400 SPM。

一个警告:利用率不是唯一成本。一个排样从卷料中多挤出 5% 材料,但迫使使用更宽的冲床、骨架更弱导致卡模,或模具截面脆弱,其停机成本可能超过节省的金属。最优方案平衡材料利用率与模具稳健性和冲床兼容性——同样的判断区分了能运行数周的模具和只能运行数小时的模具。排样、工位顺序和公差相互作用,这就是为什么连续模设计被视为一个工程问题而非绘图练习。

废料去向及其成本

连续模中的废料有五个去向。边废料是零件轮廓外的料带;搭边是送料方向上零件之间的金属;骨架是所有切割后留下的连接网;废料块是从孔中冲出的金属;导正孔是为定位冲出的孔。每一项都是材料成本,有些是可回收的——骨架和废料块通常作为打包废料出售,返还少量抵扣,而电镀或涂层边角料可能价值更高或更难出售,取决于涂层。

买方的手段比模具方更简单:指定功能,而非料带。如果你给模具厂一个带有将被丢弃的开放内部的零件,询问开口能否减小或切口能否用于第二个零件。如果你接受带载体电镀的零件,确认载体宽度是否计价以及散装零件是否可选。材料牌号也与排样相互作用——冲压材料选择影响最小弯曲半径、回弹和毛刺行为,这可能迫使搭边和边缘大于纯强度计算所建议的。

废品率计算与如何解读报价

废品率就是 1 减去(零件面积 ÷ 每零件料带矩形面积),其中料带矩形是宽度 × 步距。如果零件的成品面积是 320 mm²,它占据 20 mm 宽 × 20 mm 步距的排样(400 mm²),利用率是 80%,废品率是 20%。大多数连续模排样落在 25–40% 废品率;优化良好的大批量排样达到 15–25%;带有大切口、排样困难的深嵌套零件可能超过 50%。当报价看起来每件便宜时,检查假设的料带宽度——宽料带将成本隐藏在材料项中;当看起来贵时,在归咎于冲压速率之前检查利用率。
