金属冲压缺陷:毛刺、回弹及预防方法

大多数冲压缺陷可追溯到四个根本原因:模具间隙错误、模具磨损、回弹失控和润滑不良。毛刺源于间隙和磨损,撕裂源于间隙和材料极限,回弹源于材料和折弯设计,而磨损(galling)源于润滑——因此缺陷图谱实际上是一棵故障排查树。解决根本原因,缺陷就会在整个批次中消失,而不仅仅是在你发现的零件上。

冲压机每分钟运行数百次,这意味着缺陷绝不是一次性的:当出现问题时,在有人注意到之前,它已经重复了数千次。这使得冲压中的缺陷预防成为一种工艺纪律,而非检验问题。本指南涵盖了生产中实际出现的缺陷——每种缺陷的成因、如何识别,以及阻止其发生的改变。

毛刺:最先被注意到的边缘缺陷

毛刺是冲头剪切金属后留下的凸起、粗糙的边缘。每个剪切边缘都有一些毛刺;问题在于高度。当冲头和模具之间的切割间隙错误或切削刃磨损时,毛刺就会增大。间隙过大使金属弯曲和撕裂而非干净地剪切;间隙过小则导致二次剪切和冲头负载过大。随着模具运行,边缘磨损使切削角变圆,毛刺高度稳步上升。

回弹:无法保持的形状

回弹是金属成形后的弹性回复:折弯张开,卷曲松弛,零件离开模具时的角度与模具不同。这不是模具缺陷——而是物理现象——通过补偿来管理。模具设计为略微过弯,或者通过压印(coining)工序使材料局部超过其屈服点,从而使其保持在模具设定的位置。

生产中途出现的回弹——零件之前没问题,然后角度开始漂移——并非设计回弹;通常是材料变化(不同的卷料回火)或模具磨损。跟踪材料证书并将折弯角度纳入SPC控制图,漂移问题就能在数小时内被发现,而不是等到客户投诉。

撕裂和开裂:材料失效

撕裂和裂纹发生在金属被要求拉伸超过其极限的地方。在切割中,原因通常是间隙:间隙过小会使冲头撕裂而非剪切金属,留下粗糙、断裂的边缘,一侧带有过大的毛刺。在成形中,裂纹源于过小的折弯半径、平行于轧制方向的折弯,或已超过其延展性的加工硬化材料——这就是为什么一卷材料开始时冲压正常的零件,在装入更硬的卷料后可能开始开裂。

一般规则:撕裂要么是模具几何问题,要么是材料问题,而材料更容易先测试。如果缺陷仅出现在特定批次中,应首先怀疑卷料而非模具。

磨损和粘着:表面缺陷

磨损(galling)——也称为粘着(pick-up)或焊接——是带材上的材料转移到模具表面,然后被压回下一个零件,形成粗糙、涂抹的痕迹。当金属与模具之间的接触压力高到足以破坏润滑油膜时就会发生。铝和不锈钢是典型的易磨损材料;柔软、粘性大的合金会使情况更糟。

预防主要在于润滑和模具表面工程。TiN或CrN等模具涂层可减少摩擦和粘着,抛光或涂层表面可抵抗引发磨损的微焊接。磨损的模具也会加速毛刺增长,这就是为什么磨损和毛刺投诉经常同时出现。

尺寸漂移:缓慢偏离规格

尺寸漂移是一种隐蔽的缺陷:零件在前50,000次冲程内保持在公差范围内,然后开始逐渐偏离。原因是渐进性的模具磨损——冲头变圆、模具开口变大、导正销失去定位精度——解决方法是计划性维护和测量。没有SPC,漂移由客户发现;有了SPC,趋势线在零件仍然合格时就已发出问题预警。

问:什么原因导致冲压件产生毛刺?

切割间隙错误或冲头/模具刃口磨损。间隙过大会使金属撕裂而非干净剪切,磨损会随时间使切削角变圆。在模具制造时解决间隙问题,并按毛刺驱动的计划进行刃磨。

问:如何消除冲压件的回弹?

进行补偿:将模具略微过弯,或对折弯区域进行压印,使材料超过其屈服点。低碳钢仅需0.5–2°的补偿;高强度钢和弹簧回火合金需要更大的补偿或压印。

问:为什么我的零件在折弯处开裂?

内侧半径可能对该材料来说过小,或者折弯方向平行于带材轧制方向。增大半径,垂直于晶粒方向折弯,或检查是否装入了比规定更硬的卷料回火状态。

问:什么是冲压件上的磨损(galling)?

带材上的材料焊接到模具上,然后被压回后续零件形成粗糙痕迹。原因是高接触压力破坏了润滑油膜。增加或改善润滑、抛光或涂层处理模具、降低压边力可防止此问题。
