冲压模具故障排除:常见缺陷与修复

简短回答:大多数冲压模具问题可归结为五个根本原因之一——凸凹模间隙、条料定位、模具磨损、润滑或材料变化——每个根本原因都会留下可识别的缺陷特征。毛刺和撕裂边缘指向间隙错误;孔位偏移指向导正销或送料机问题;开裂指向圆角或硬度;拉毛指向润滑或模具表面光洁度;回弹指向过弯不足。要修复原因,而不是零件:一个尺寸逐渐失稳的模具需要刃磨和间隙检查,而不是在条料上打补丁。

当压力机开始生产不良零件时,人们容易去调整零件——这里弯一点,那里锉一点。这能换来一小时,却要付出一周的代价,因为模具的根本状况会持续漂移。真正的故障排除是读取缺陷、验证假设并修正模具。这是当客户的工装遇到问题时我们使用的系统方法,无论模具是否由我们制造。

从根本原因开始,而不是零件

每个冲压缺陷都有一个物理原因,源自六个变量:模具间隙、条料定位、工具磨损、润滑、材料性能和压力机状况。当某些东西发生变化时,其中一个变量先变了。任务就是找出是哪一个。

一个有用的纪律是按顺序问三个问题。缺陷是突然出现还是逐渐累积?它影响每个零件、一个工位,还是条料的一侧?换新卷料后会变化吗?突然的、特定工位的缺陷通常是机械问题——凸模崩刃、镶件松动、弹簧断裂。逐渐的、全零件范围的缺陷通常是磨损或材料问题。依赖卷料的缺陷是材料或平直度问题。

五个根本原因

  • 间隙:凸模与凹模之间的间隙。间隙错误会导致毛刺、撕裂或凸模载荷过大。
  • 定位:在每个工位定位条料的导正销、送料机和条料导板。
  • 磨损:凸模和凹模刃口的逐渐损失,改变间隙和零件尺寸。
  • 润滑:过少会导致拉毛和粘附;过多会导致打滑和污垢。
  • 材料:模具未设置为可吸收的厚度、硬度或平直度变化。

几乎每个症状都对应其中之一。确定原因可将修复范围缩小到少数几个选项。

间隙与毛刺:最常见的问题

间隙是最容易被误解的变量。它通常设置为条料厚度的百分比,并且必须与材料匹配。过大会导致零件撕裂和毛刺;过小会导致凸模快速磨损并可能崩刃。

模具磨损、刃磨与涂层

模具刃口通过磨料磨损和崩刃而磨损。随着刃口变圆,间隙实际上会增大,零件质量会漂移。刃磨可恢复刃口,但会降低凸模高度,因此垫片可保持正确的闭合高度。保留刃磨日志——两次刃磨之间的冲次是模具是否被正确运行的最佳指标。

在磨损或拉毛严重的地方,涂层可延长模具寿命。TiN、TiCN和DLC涂层可减少凸模和凹模的摩擦和磨损,特别是在不锈钢和高强度钢中,拉毛很常见。涂层前期成本更高,但可以成倍延长刃口寿命,因此在高产量工具上物有所值。模具维护指南涵盖了调度和记录保存。

压力机与设置条件

最好的模具在不对中或闭合高度设置错误的压力机上也会运行不良。在责怪模具之前,检查压力机平行度和闭合高度。送料长度、送料时机和导正销啮合都会影响定位;一个打滑0.05毫米的送料机会表现为孔位分散。润滑输送,无论是类型还是数量,都值得定期检查——大多数拉毛问题实际上是润滑问题。

何时重新加工模具

有时修复不是修理而是重建。如果刃磨不再能恢复零件,如果镶件开裂,如果模具是为零件不再使用的材料制造的,或者如果零件尺寸已漂移超出模具的可调范围,那么就该重新加工了。重建比忍受废料更便宜。在重建之前,审查图纸和工艺——通常正确的答案是稍微重新设计零件,使其更容易运行,而不是忠实复制一个困难的零件。

问:冲压零件上出现大毛刺的原因是什么?

答:大而粗糙的毛刺通常意味着凸凹模间隙过大或模具刃口钝化。检查材料的间隙,然后刃磨或垫片调整模具。小而干净的毛刺是正常的;凸起的撕裂边缘则不是。

问:为什么我的孔位会漂移?

答:定位问题来自导正销、送料机或条料本身。检查导正销配合和送料机精度,并检查卷料宽度和镰刀弯。送料机即使打滑0.05毫米,也会在卷料上表现为孔位分散。

问:为什么我的冲压零件在弯曲处开裂?
