大批量冲压:百万件生产中的质量保障

为什么长跑会悄然失败

冲压件在长跑中失败,不是因为过程突然中断,而是因为它会漂移。失效模式都是缓慢的:冲头边缘变圆,零件上的毛刺从 0.02 mm 向极限爬升;模具间隙随着磨损去除材料而有效扩大,剪切边缘轮廓发生变化;润滑膜随卷料温度和车间湿度变化;前一次冲压的废料卡在模具中,在任何人注意到之前压伤接下来的一百个零件;卷料与卷料之间的厚度和硬度变化使尺寸偏移几百分之一毫米。这些都不会自我宣告。每一个都是微小的、看似合法的变化,在零件 400,000 左右累积成不合格品。

因此,防御是分层的:当过程异常时停止冲压,按计划测量以在漂移超出公差之前捕捉到它,并在磨损在零件上变得可见之前维护模具。

模具内传感:第一道防线

现代连续模配备了仪器。传感器在带料通过模具时监视它:送料错误传感器检测导正孔落在错误位置,并在一两个冲次内停止冲压;废料传感器检测未能弹出的坯料被重复冲压;料厚和材料末端传感器保护卷料进给;零件计数和模具保护系统记录每一次冲压。在每分钟数百冲次的高速冲压机上,如果几个冲次内没有发现堵塞,可能会损坏价值数万美元的模具——传感系统的存在既是为了保护工具,也是为了保护零件。

模具磨损与维护计划

冲压模具会磨损,磨损按基于冲次的计划进行管理。高碳、高铬工具钢的冲头和模具镶件通常在规定的冲次后重磨——对于软钢和铜合金,通常在几十万次范围内,对于磨蚀性材料和切割厚料的薄冲头则更少。硬质合金镶件将间隔延长数倍,在运行非常长或带料磨蚀性强的场合是标准配置。当冲头重磨时,模具被清洁,间隙被检查,工具恢复到已知状态;运行以文档化的基准重新开始。

材料、润滑和环境

长跑暴露了短跑隐藏的材料变化。卷料厚度公差、硬度分布和表面清洁度都会影响冲压尺寸和电镀结果,因此生产冲压运行放行时附带材料规格,包括带料牌号、回火状态、厚度公差和表面光洁度,每个进厂卷料在到达冲压机之前都经过验证。润滑剂根据具体工序选择——足够的油膜保护模具并产生干净的边缘,但不要多到弄脏零件或污染后续电镀。在直接进入电镀或装配的运行中,车间控制清洗和包装,使零件到达下一工序时清洁无锈。
