LED工矿灯散热:工业照明中的被动散热与主动散热对比

简短回答:对于大多数功率不超过约150–200 W的LED工矿灯,被动散热是合适的默认方案,因为尺寸正确的压铸或挤压铝散热器没有运动部件、不会因风扇积尘堵塞,也无需维护计划。主动散热(风扇辅助)在功率超过约200–250 W、密封高棚灯具中,或灯具外形被刻意做紧凑时才有价值。这本质上是一个热预算问题:一旦结温超过约85–105 °C,LED效能通常会下降,流明衰减会加速,因此散热器必须在工厂可能遇到的最恶劣环境温度下将Tj保持在LED数据手册限值以下——屋顶附近通常为40–50 °C。

为什么LED工矿灯的热问题比看起来更难

150 W的LED工矿灯并不会发出150 W的光。现代LED封装将大约30–45%的输入功率转换为可见光,这意味着其中55–70%的能量以热量形式离开灯具——约85–105 W的废热集中在比硬币还小的封装内。在白炽灯中,大部分“热”以红外辐射形式从大型发光灯丝散发出去。在LED中,热量必须通过焊点、金属基PCB、热界面材料,最后到达散热器,然后才能通过对流和辐射带入空气中。

将灯具安装在仓库8–12米高处,三件事会变得更糟:

  • 环境温度随高度升高。高棚建筑中的分层现象可能使灯具处空气达到45–50 °C,而不是办公室暖通工程师假设的25 °C。
  • 空气流动不可预测。货架、管道和屋顶结构会形成死区和再循环回路。
  • 维护通道成本高昂。租用升降机和维护人员的成本远高于采用主动散热可能节省的风扇。

最后一点推动了大部分工程设计。比风扇冷却方案大15%、重20%的被动散热器,通常第一次避免清洁或更换风扇时就能收回成本。

被动散热在工矿灯灯具中如何工作

被动LED热管理依赖三种叠加机制:从LED到散热器基板的热传导、在基板中的扩散,以及从鳍片到环境空气的对流加辐射。

传导与扩散热阻

LED的热垫位于MCPCB上,MCPCB通过螺栓或粘接固定在散热器上。每个界面都会增加热阻。应预算的典型值:

扩散项是设计师最常低估的。一个150 W灯具如果只有100 × 100 mm的小基板和6 mm厚度,无论上面加多少鳍片,散热效果都很差。基板厚度和占位面积与鳍片数量同样重要——这一主题在我们的散热器基板厚度指南中有详细说明。

对流、方向与鳍片几何形状

鳍片通过将表面积暴露于流动空气来工作。在工矿灯中,灯具通常水平安装,鳍片垂直或径向,这很有利——垂直通道让浮力驱动烟囱效应。实际限制:

  • 鳍片间距低于约6 mm会在静止空气中抑制自然对流;边界层合并,额外表面积被浪费。
  • 鳍片高度超过约40–50 mm在自然对流中收益递减,因为空气上升时会变暖。
  • 径向或针状鳍片设计比直挤压型材更能适应任意安装方向,这对通道照明布局很重要。

对于会倾斜或壁挂安装的灯具,压铸径向散热器通常比直挤压型材更好的选择。

主动散热何时值得其复杂性

主动散热意味着风扇、热管、均热板或某种组合。在工业照明中,几乎总是鳍片散热器上的风扇,有时用热管将热量从远端LED集群移到灯具边缘的散热器。

支持风扇的诚实理由

风扇在以下情况下是合理的:

1. 功率超过约200–250 W,且灯具外形受客户天花板开孔或替换灯形式限制。

2. 灯具密封防尘或可冲洗。在密封外壳中,内部空气无法与环境交换,因此风扇使内部空气在散热器上循环,外壳壁成为最终热交换器。这是一个不同的设计问题,不是简单“加个风扇”。

3. 环境温度确实很高——铸造厂、玻璃厂、某些食品加工——被动散热器需要大得不切实际。

4. LED被故意超驱动用于短占空比。

反对风扇的诚实理由

风扇引入了被动散热器没有的失效模式:

在铸造厂或木工车间,风扇冷却的工矿灯可能在几个月内堵塞。然后灯具运行温度比它所替代的被动设计更高,而且失效是无声的,直到流明输出崩溃或驱动器因过温跳闸。

一个有用的经验法则:如果被动设计能在灯具允许外形和质量的约25%范围内满足热目标,选择被动。只有当被动散热器必须超出该外形时,主动散热才成为理性选择。

决定结果的材料与制造选择

大多数LED工矿灯散热器是铝制,合金和工艺比买家预期的更重要。

  • 压铸铝(ADC12、A380)可实现复杂3D几何形状、集成安装凸台,并在量产时降低单位成本。导热率低于纯铝——通常为92–110 W/m·K——因此压铸散热器需要更大横截面才能达到相同性能。

  • 铲齿和粘接鳍片组件将鳍片密度推高到超过挤压允许的水平,当灯具宽而浅时很有用。
  • 铜基板或铜热管使用较少——铜的导热率约为铝的两倍,但密度约为三倍,且贵得多。

选择前的设计检查清单

在确定被动或主动之前,请逐项检查此清单:

1. 最坏情况环境温度。不是平均值——而是灯具高度处最热一天最热小时。

2. LED数据手册Tj限值和降额曲线。注意目标Tj下的L70和L90流明维持小时数。

3. 总废热。输入功率 × (1 − 效能)。使用实际驱动电流和温度下的效能。

4. 可用外形。来自灯具规格或客户天花板的直径、高度和质量限制。

5. 安装方向。水平灯具中垂直鳍片;方向不确定时用径向鳍片。

6. 环境。粉尘、湿气、腐蚀物、冲洗、振动。

7. 服务模式。谁清洁、多久一次、每次访问成本。

8. 界面堆叠。MCPCB平面度、TIM厚度、紧固件扭矩,以及接头能否承受热循环。

如果第1–4项可由被动散热器满足,就到此为止。

常见问题

问:被动散热器能处理200 W LED工矿灯吗?

答:通常可以,如果灯具外形允许约3–5 kg、鳍片35–50 mm、基板至少8–10 mm厚的散热器。限制因素通常是环境温度和可用表面积,而不是200 W这个数字本身。在45 °C环境中超过约200 W时,被动设计会变得又大又重,许多客户更倾向于风扇辅助或热管解决方案。

问:风扇实际能改善多少热性能?

答:即使1–2 m/s的强制空气也能将鳍片到空气的热阻比静止空气降低40–60%,这意味着在相同结温下可使用更小、更轻的散热器。增益取决于鳍片间距和风道。在肮脏的工业环境中,随着风扇和鳍片积尘,这种增益会减弱,因此实际优势通常小于数据手册曲线所示。

问:为延长LED寿命,应目标什么结温?

答:大多数照明级LED额定结温为105–150 °C,但流明维持远在此之前就会退化。在最坏环境温度下设计稳态Tj为75–95 °C是常见的工业目标,通常支持50,000小时范围内的L70额定值。始终根据您的具体LED数据手册确认,而不是一般规则。

问:散热器表面处理会影响冷却吗?

答:略有影响。黑色阳极氧化将发射率提高到约0.8–0.9,而裸铝约为0.05–0.2,这改善了辐射传热。在中等温度的自然对流中,辐射可占总散热的10–25%,因此值得指定黑色阳极氧化。它还提高了耐腐蚀性和外观,这对可见灯具很重要。

问:定制LED散热器的合理交货期是多少?
