摄像头模组EMI屏蔽罩是一个拉深不锈钢杯,薄到可以用两根手指弯曲。在0.15mm厚度下,SUS304提供了智能手机摄像头所需的屏蔽性能,但几乎不给模具留下抓取余量,也几乎不给冲模留下推送空间。再乘以每月五百万件的产量,这个零件就不再是一张图纸,而变成了模具寿命和一致性的问题。

项目背景与挑战

深圳一家消费电子OEM需要为旗舰摄像头模组提供屏蔽罩。屏蔽罩直接位于图像传感器及其驱动IC上方,因此必须在模组周围阻挡电磁干扰,同时保持足够低的高度以适配手机内部堆叠。他们之前的供应商能够处理平直壁,但无法保持深拉深角部:拉深后底部圆角出现微裂纹,且镀层厚度在整个杯体上漂移,最终导致终检时出现间歇性屏蔽失效。

材料是0.15mm的SUS304不锈钢——选择它是因为其屏蔽性能和耐腐蚀性,而非成形性。它加工硬化很快:每次拉深都会提高屈服强度并降低剩余延展性,因此在较厚材料上单次拉深能干净成形的杯体,在0.15mm厚度下尝试相同几何形状时会在角部开裂。图纸要求杯深2.5mm,公差±0.03mm,总高±0.05mm,底部圆角无裂纹,电解镍镀层均匀,厚度1-2µm。

产量目标是级进模上月产5,000,000件。在这种速率下,模具磨损和拉毛不再是维护项目,而成为整个工艺的核心:0.15mm不锈钢会很快与模具钢发生拉毛,一个粗糙的拉深圆角会撕裂而不是成形。在高冲次下处理如此薄的料带而不使其拉伸或折叠,是问题的另一半。

屏蔽性能是零件存在的理由,但最先失效的是拉深几何形状。底部圆角处的裂纹既是屏蔽泄漏,也是手机内部松散碎片的来源,因此客户的来料检验将任何裂纹视为拒收而非返工候选。屏蔽罩占位也很小——大约6mm见方——这使得杯体上的每个公差都按比例收紧。

BQUQ工艺解决方案

我们的方法:在级进模上将深拉深分成温和的多道次,设计模具以抵抗拉毛,并在一条连续线上完成低应力镀镍。

级进模与多工位拉深

杯体分四个阶段拉深而非一次成形,每个阶段去除受控比例的深度,使材料永远不会达到其成形极限。相对于0.15mm壁厚,拉深圆角设计得较宽裕,压边力按工位调整,中间去应力步骤在最终拉深到尺寸前恢复延展性。导正孔贯穿每个工位,因此零件从首次成形到最终修边都从同一基准定位。由于0.15mm不锈钢的延伸率有限,坯料尺寸设计得较宽裕,最终修边在最后一次拉深之后进行,因此没有工位需要拉伸已经接近极限的材料。

超薄料带处理与拉毛控制

0.15mm料带在闭环张力控制下送进,使其在工位之间不会拉伸或屈曲。拉深区域的模具表面采用低摩擦涂层,间隙专门针对不锈钢设定,而非沿用碳钢规则,专用的润滑和料带清洁计划使拉深液将磨损碎屑带离圆角。这就是在每月五百万件而非一百万件时保持角部无撕裂的原因。料带张力被连续监控,一旦偏差压机就停止,而不是带病运行,因为这种厚度下的拉伸料带在明显变形之前早已超出公差。

电解镀镍

成形后,零件经过清洗并电镀1-2µm电解镍。电流分布经过安排,使厚度在拉深壁和底部圆角上保持均匀,并调整工艺顺序以避免氢吸收导致薄不锈钢壁脆化。厚度和覆盖在运行过程中按样品检查。零件下线后直接干燥和包装,因此在成形和发货之间的任何环节,薄壁都不会被散放处理。

质量控制与交付

首件检验包括完整的CMM尺寸布局、拉深角部的冶金裂纹检查以及镍层厚度分布图,然后才放行模具。生产中,模具内传感器监控送料和吨位,同时100%视觉检测以线速检查杯深、圆角存在和表面缺陷。杯深和高度用SPC图表控制并保持在CPK≥1.33,全部在ISO9001:2015体系下运行,每批附检验报告。

模具状态按冲次对照计划维护间隔进行跟踪,因此在磨损达到会标记或撕裂零件的程度之前,拉深圆角就会被修整。

结果:图纸批准后6天出样品,15天内首批生产,然后按每月滚动计划以5,000,000件/月运行。角部微裂纹消失,镍层厚度变化降至整个杯体1-2µm范围内,归因于屏蔽罩的终检屏蔽失效降至之前速率的一小部分。一旦拉毛得到控制,模具维护间隔得以延长,从而消除了计划外停机并稳定了产出。
