我们的连续模具如何在 100,000 次冲程中保持 ±0.01 mm 精度

我们使用 D2 和 M2 工具钢在厂内自制所有连续模具,硬度淬至 HRC 58–62。模具工站采用线切割和坐标磨削加工,确保每个工站相对导正孔的位置精度在 ±2 µm 以内。冲压过程中,我们以每分钟 200–600 次的速度运行,导正销在每个工站重新校准料带位置。这就是我们即使在高产量下也能保持 0.01 mm 位置公差的原因。对于翻边成型等高磨损特征,我们在模具中加入硬质合金镶件,将模具寿命延长至 1,000,000 次以上才需重新研磨。

我们使用的材料:从 SPCC 到 316L 不锈钢

我们常备六种基础金属卷料:SPCC 冷轧钢、SECC 电镀锌钢、SUS 301/304/316L 不锈钢、5052 铝、C1100 铜和 65Mn 弹簧钢。针对每种材料,我们都有经过预认证的厚度范围——0.1 mm 至 6.0 mm——以及记录在案的屈服强度数据,您无需自行猜测。如果您的零件需要特定镀层,我们会将冲压毛坯送至合作电镀线进行镀锌、镀镍或镀锡,并在镀层后重新检查表面光洁度,因为电镀会使 Ra 值变化 0.1–0.2 µm。

毛刺控制与边缘光洁度:您真正需要的数据

冲压边缘的毛刺高度是装配线上最先被拒收的指标。我们将其控制在材料厚度的 5% 以内,对于厚度小于 1.0 mm 的材料,毛刺高度保持在 0.05 mm 以下。我们通过将冲头与模具之间的剪切间隙控制在料厚的 5–8%(单侧)来实现这一目标。对于需要光滑边缘以满足电接触或密封要求的零件,我们会增加二次修边或压印工序,将边缘光洁度降至 Ra 0.8 µm。我们使用数字千分尺对每件首件进行毛刺高度测量,并在生产过程中每 500 件抽检一次。

当您的设计变更时,我们的内部模具车间如何应对

您的图纸一定会发生变化——这是必然的。我们的模具车间配备三台 CNC 线切割机和两台坐标磨床,专用于模具修改。典型的设计变更——如移动孔位 2 mm 或改变折弯角度 5 度——从模具修改到首件冲压样品只需 36 小时。在原始模具范围内进行的变更,我们不收取额外工程费。对于全新模具,我们会提前报价模具费用,如果模具寿命期内订单量超过 50,000 件,该费用将摊销至零。

每次发货前的检验:超越卡尺的精度

每批产品都会在三坐标测量机(CMM)上进行完整的首件检验(FAI),精度为 1.5 µm。我们使用轮廓仪测量关键尺寸和表面光洁度,并使用洛氏硬度计对每卷材料的样品进行硬度测试。对于批量生产零件,我们每 500 次冲程在冲压机旁使用通止规进行检测,并在最终出货前随机抽检 5% 的批次。您将收到一份数字检测报告,包含 CMM 数据点、材料证书以及带有比例尺的冲压件照片。如果我们漏检了某个尺寸,我们将自费更换该批次——这一政策在过去 14 个月内从未被触发过。

热处理与硬度:当冲压不是最后一道工序时

对于弹簧钢零件(如卡簧和垫圈),我们以退火状态(HRC 20–25)进行冲压,然后送至热处理生产线进行等温淬火至 HRC 44–48。这一顺序可避免模具磨损和开裂。对于需要更高强度的不锈钢零件,我们使用沉淀硬化型牌号(SUS 630)并时效硬化至 HRC 38–42。我们会在检验报告中记录每个热处理批次的硬度值。如果您的零件不需要热处理,我们仍会验证冲压态硬度,以确保卷料未过度加工硬化而超出您的规格要求。

交期与运输:从东莞到您的码头

标准交期为 12 个工作日,适用于数量不超过 100,000 件的冲压件,包含模具制造时间。对于单个原型件,我们可在 7 天内发货。小批量订单(1–50 kg)我们通过 DHL 或 FedEx 发货,超过 500 kg 的批量订单通过海运发货。每个包装均包含用防锈 VCI 纸包裹的冲压件,并用隔板分隔以防刮伤。运费作为单独项目报价,让您清楚了解实际费用——无隐藏操作费。
