我们如何在薄弹簧钢上实现±0.01 mm公差

薄弹簧钢在冲压过程中以不稳定著称——它容易回弹、扭曲和翘曲。我们通过三步工艺来应对这一问题。首先,我们使用高精度Bruderer冲床(最高600次/分钟),模具间隙控制在材料厚度的5%。其次,在落料工序后进行精压(coining)工序,以平整零件并消除内应力。第三,在电镀前于320°C真空炉中进行90分钟的应力消除处理。这一系列工序确保开关上的关键接触点保持在0.01 mm的位置公差范围内,从而使您的驱动力在数百万次循环中保持一致。

我们用于接触可靠性的材料和热处理

我们为开关零件备有三种弹簧钢牌号:C75S(用于一般触觉反馈)、65Mn(用于滑动接触中更高的疲劳寿命)和SUS301(用于电镀前的耐腐蚀性)。所有零件均经过830°C油淬,然后在400°C回火,以达到48-52 HRC。我们不会跳过回火工序——没有回火,零件会变脆,在弯曲半径处会断裂。热处理后,我们施加5-8微米的化学镀镍层(符合ASTM B733),使表面硬度达到550 HV,与铜触点之间的摩擦系数为0.15。该镀层即使经过180度弯曲测试也不会剥落。

多极开关组件的平面度和跳动控制

如果您的开关在单个载体条上使用多个冲压触点,极间跳动是最大的敌人。我们将总跳动量(包括弯曲和扭曲)控制在50 mm长度上不超过0.01 mm。如何实现?我们在冲压线上使用激光测量系统——每第500个零件自动检测一次。如果跳动量发生偏移,系统会实时调整模具垫片。对于长度超过30 mm的零件,我们在电镀前增加一道二次校平辊工序。这就是为什么我们的冲压件无需人工返工即可直接装入您的开关外壳,也是为什么您可以从第一个零件到第100,000个零件都获得一致的驱动力。

用于PCBA贴装的镀镍厚度和可焊性

开关触点通常需要直接焊接到PCB上。我们的标准镀镍层为5-8微米,与无铅SAC305焊料具有优异的可焊性。我们对每批产品进行润湿平衡测试——在245°C下的润湿时间必须小于2秒。如果您需要更厚的镀层以承受更高的循环磨损,我们可以做到15微米,但这会增加2天的交期。我们还提供哑光表面(Ra 0.4)以降低光学传感器中的反射率,或亮光表面(Ra 0.2)以获得更低的电阻。请告知您的最大接触电阻规格——我们将匹配相应的镀层。

每次发货前的全检——不仅仅是抽样

我们不采用AQL抽样检验。每个零件在包装前都会进行尺寸、硬度和镀层厚度检查。我们使用Keyence IM-8000视觉系统进行尺寸检测(精度±0.5微米)、Wilson维氏硬度计进行HV验证,以及X射线荧光(XRF)测厚仪检测镀层厚度。每批发货均附带检测报告——您会收到一份包含实际测量值的PDF,而不是合规证书。如果尺寸超出规格,该零件将被报废,不会发货。在过去12个月中,我们的出厂缺陷率为0.03%(以PPM计)。

定制开关冲压件的模具成本和交期

对于简单的开关触点(2-3个弯折,一个孔),我们的新模具成本在800至1,500美元之间,首件在7天内交付。对于具有5个以上弯折和弹簧指的复杂零件,模具成本为2,000-3,500美元,首件交期为12-15天。我们保持模具的模块化设计——因此如果您后续更改弯折角度或增加槽位,修改成本仅为150-400美元。我们还提供模具摊销选项:如果您订购超过100,000个零件,模具成本将分摊到零件单价中,您无需预付任何模具费用。

从原型到量产的生产速度和数量灵活性
