清单比大多数买家预期的要长。电池触点和连接器端子传输电力,屏蔽罩和框架抑制射频噪声,天线和接地卡扣与机壳形成弹簧加载接触,锅仔片位于按键下方,SIM 卡托和摄像头支架提供结构支撑,而耳机盒和智能手表上的充电触点要承受数千次插拔。它们的共同点是几何形状:它们是二点五维的——一个带有几处折弯的扁平落料件——这正是级进模最经济生产的形状。

薄到什么程度?带材厚度与操作难题

手机和可穿戴设备将带材厚度推低到材料本身成为公差问题的程度。这些零件大多在 0.05–0.5 mm 范围内运行,而卷材厂自身的厚度公差也很重要:在 0.1 mm 带材上,厚度通常偏离标称值 ±0.005–0.01 mm,这种变化直接影响接触力、弹簧刚度和折弯精度。钢厂以受控硬度供应薄带材——例如 301 不锈钢有 1/2H、3/4H 或全硬——硬度选择对零件的影响比任何模具特征都大。用于接地卡扣的全硬 301 带材可达到约 1,400 MPa 的屈服强度;同样材料在退火状态下第一次偏转就会产生永久变形。

薄材料也改变了模具和压力机必须表现的方式。硬质合金模具镶件、精密导柱和以 300–800 次/分钟运行的高速压力机是标准配置,因为零件太小、数量太多,无法慢速运行。将成品零件从冲头上脱模而不使其弯曲,需要工程化顶出器、气吹或油喷射。随着厚度降低,毛刺控制变得更难——毛刺高度通常控制在带材厚度的约 10%,并且必须位于你指定的一侧,因为在 0.1 mm 的零件上,0.02 mm 的毛刺是功能缺陷,而不是外观缺陷。平整度和翘曲通过带材张力、矫平道次和压印工位来管理,而不是指望材料自行表现。

微小零件上真正重要的公差

买家倾向于在整张图纸上标注一个通用公差。在小型冲压件上,三种不同的精度很重要,并且由不同方式保证。扁平落料几何形状——轮廓、孔、槽——由模具的冲裁间隙和导向精度保证,通常为 ±0.02–0.05 mm。成形几何形状——折弯、高度、角度——由材料硬度一致性和模具对回弹的补偿保证,实际为 ±0.05 mm 和角度 ±0.5–1.0°。沿带材的位置——步距和孔到孔位置——由压力机送料和导正销保证,通常在零件长度上为 ±0.03–0.05 mm。

对于表面贴装零件,还有第四个数字不在大多数图纸上,却决定组装是否可行:共面度。连接器触点和 SMT 屏蔽罩必须足够平整以便焊膏接触,零件上 0.05–0.10 mm 的共面度规格很常见。这是用光学系统或夹具上的 CMM 测量,而不是用卡尺。当我们报价小型冲压件时,我们会说明哪些特征被测量、用什么测量、在运行中多久测量一次,因为没人验证的公差就是没人保证的公差。模具试模时的首件报告、运行中的过程检查以及每批次的尺寸报告,是我们精密金属冲压服务生产线的标准做法。

为模具设计薄零件:省钱的规则

微型冲压的大部分成本在模具切割之前就已确定。遵循薄带材冲压所依据的规则,模具更便宜,压力机运行更快,良率保持高位。延展性材料的内侧折弯半径低于约 0.5–1.0× 厚度——弹簧硬度材料低于 1–2×——会导致折弯线开裂,应加大或避免。尽可能使孔和槽距离边缘和折弯至少一个厚度,因为附近折弯导致的金属流动会进入孔中并使其变形。在弹簧臂必须弯曲的地方,如果布局允许,将其垂直于带材轧制方向放置,因为折弯和弯曲性能遵循轧制方向。并且设计时考虑对称性:左右对称的零件在折弯时受力平衡,比向一侧拉扯的零件更平整。

电镀与表面处理:在薄带材上做好

大多数手机和可穿戴设备冲压件都经过电镀,而顺序——先镀带材再成形,还是先成形再镀零件——是一个真正的设计决策。预镀带材常用于触点和端子:卷材到达时已在所需区域选择性镀金、锡或镍,模具不会接触会磨损镀层的已镀边缘。权衡是成形预镀带材可能在紧折弯半径处使脆性镀层开裂,因此当涉及电镀时,上述最小半径规则会变得更严格。成形后滚镀或挂镀覆盖所有表面,包括落料件的原始边缘,这对切割边缘的腐蚀很重要,但也可能镀到你不希望金属对金属摩擦的表面,比如接触擦拭区。

在投入完整模具之前进行原型制作

生产级进模是一个 $3,000–$15,000+ 的决定,不应在第一次设计迭代时就做出。风险较低的路径是原型阶段:用软模切割和成形零件,用 CNC 加工落料件并手工或压力机成形,或使用简化的单工位试模模具,在切割完整多工位模具之前验证材料、折弯半径和功能。几百到几千件的原型数量让你测试接触力、在实际外壳中的配合和镀层行为,并在更改仍然便宜时修改设计。原型样品通常在图纸批准后两到四周内交付,生产模具——取决于工位数——再需几周。
