冲压垫圈与垫片:薄型零件的精度

厚度是冲压不改变的特征:您继承卷材的厚度公差。如果您的设计需要精确的0.500 mm垫片,请购买精密轧制带材并在收货时检查,或指定压印(整形)垫圈,其中最终压印操作同时设定厚度和平面度。压印增加一个模具工位和成本,但这是制造真正符合图纸测量值的冲压垫片的标准方法。

毛刺:导致现场失效的隐藏缺陷

每个冲裁边缘在模具侧都有毛刺,在设置良好的模具上通常为材料厚度的5-15%,随着模具磨损而增加。1 mm垫圈上的0.3 mm毛刺听起来不多,但在连接器堆叠中,它可以割断漆包线,使配合面偏离超过其公差,或在夹紧载荷下嵌入软铝外壳。

毛刺控制是一种维护纪律,不是一次性设置:模具间隙(钢每侧通常为材料厚度的4-8%)、冲头锋利度和对齐都会影响毛刺高度,而级进模需要定期刃磨间隔以保持规格。如果应用敏感——薄绝缘、密封面、任何移动的东西——在图纸上指定最大毛刺高度(例如最大0.05 mm)并增加去毛刺步骤。选项包括振动光饰、滚光和刷光,根据零件尺寸和批次,每1000件增加约1-5美元。对于非常薄、毛刺关键的零件,尽早讨论权衡:源工厂应该告诉您何时去毛刺成本与零件成本相当,而不同的边缘设计更合理。

平面度和翘曲:薄垫圈为何卷曲

薄扁平零件卷曲的原因很简单:冲压使材料不均匀地冷作硬化。冲裁边缘加工硬化,带材带有轧制内应力,而宽薄坯件几乎没有刚度抵抗它。一个0.2 mm厚、20 mm宽的垫圈可能在冲压后明显碟形,尤其是在冲孔在孔周围产生不平衡应力后。

冲压垫圈和垫片的材料

测量三个关键数值

垫圈图纸应标注三个测量值,每个都需要定义方法,否则检验报告毫无意义。平面度在平板上测量,零件搁在其自然接触点上,使用塞尺或千分表在指定区域上测量——一个25 mm的垫圈在整个面上平面度在0.05 mm内,如果规格只在中心检查,仍可能在螺钉上摇晃。毛刺高度在冲裁边缘用光学比较仪或模具侧千分尺测量,并且应在孔周围多个点检查,因为磨损很少均匀。厚度用球砧千分尺从多个点取平均值,而不是在边缘单次读数,因为卷材厚度变化和压印痕迹会改变局部值。孔对坯件OD的同轴度在简单的销和表夹具上测量;在薄零件上,它受模具对齐的影响大于冲头本身。

批次控制遵循与任何冲压检验计划相同的逻辑:完整的尺寸首件报告,然后在每次生产运行中按约定的AQL水平抽样。对于经过压印的垫圈,压印工位应每班验证,因为磨损的压印模具会在任一数值明显失效之前很久就使厚度和平面度一起漂移。在图纸或采购订单上指定方法,供应商可以将检查纳入工艺,而不是在您的来料检验时发现分歧。

成本:为什么10,000个垫圈比一个机加工环便宜

从棒料机加工垫圈的大部分机床时间花在切空气中——与车削循环相比,切屑体积很小,而您为整个循环付费。冲压每小时数千冲次,每次冲程生产一个垫圈,因此在几百件以上的任何批量下,比较都是戏剧性的。

冲压并不总是答案。如果零件需要用于精密轴的封闭公差孔、磨削ID、用于计量用途的方形和平行面,或比带材厚度控制更紧的厚度公差,那么机加工或精冲零件是诚实的建议。如果数量是一次性维修批次,激光切割一叠坯件比模具更快更便宜。如果垫圈必须像碟形弹簧一样承载受控预紧力,那是弹簧工程问题,不是平垫圈问题——几何形状、堆叠和热处理属于弹簧设计。好的供应商在报价前会说明这一点,因为满足图纸的最便宜工艺是在您产品生命周期内保持便宜的工艺,而不仅仅是在采购订单内。
