弹簧负载测试:QC方法与验收标准

简短回答:负载测试验证弹簧是否能提供其设计所需的力,而不仅仅是其图纸尺寸。当在指定挠度下测量的负载保持在图纸公差范围内(商业弹簧通常为±10%,精密弹簧为±5%),并且样品中的速率、自由长度和永久变形一致时,生产批次被接受。在经校准的力-位移仪器上测试,按照定义的方案抽样(通常每批5-10件用于尺寸/负载检查),并记录曲线沿2-3个点的负载,而不是单个值。BQUQ在东莞的同一ISO9001生产车间对弹簧进行负载测试,该车间进行机加工、冲压和成型,报价在12个工作小时内返回。

为什么仅尺寸检查不能证明弹簧有效

弹簧可以测量得完美——线径在标称值、外径在标称值、自由长度在标称值——但在装配中仍然失效。原因是负载是多个变量的函数:线径的四次方、有效圈数、平均线圈直径和材料的剪切模量。2%的线径偏差,在±0.05 mm公差下不可见,会使负载变化约8%。多一个有效圈会使速率变化几个百分点。来自不同炉次的材料,或未进行相同去应力处理的线圈,会改变整个曲线。

弹簧负载测试实际测量什么?

在几乎每个弹簧验收讨论中,三个量很重要。

指定长度下的负载(或指定挠度下的负载)

将弹簧压缩(或拉伸)到指定安装高度所需的力。这是最有用的验收数字,因为它直接反映使用条件。指定为“12.5 N at 15 mm安装高度”的压缩弹簧应在该高度下测试。

弹簧速率

力-位移曲线的斜率,以N/mm或lbf/in表示。速率通常在两个测量点之间计算,而不是在单个点,这减少了端部线圈就位和测量噪声的影响。对于线性弹簧,速率应在工作范围内稳定。

自由长度和永久变形

自由长度在循环前后测量。第一次压缩后失去长度的弹簧已经产生了“永久变形”——由于应力超过材料弹性极限而导致的永久变形。第一次循环中有些永久变形是正常的;过度或持续的永久变形是缺陷。

你应该指定哪种测试方法?

正确的方法取决于产量、公差和弹簧的使用方式。下表比较了常见选项。

如何制定经得起考验的验收标准?

验收标准应写入图纸,而不是事后协商。一个规格良好的弹簧图纸包括:

  • 在一个或两个参考高度下的负载,带公差(例如18.0 N ±1.0 N at 20.0 mm)
  • 速率,带公差(例如1.20 N/mm ±8%)
  • 自由长度,带公差
  • 密实高度作为最大值

比±3%更紧是可以实现的,但需要更严格的线径控制、过程中速率调整,并且通常需要100%测试——所有这些都会提高单位成本。买家应指定装配实际能容忍的最宽松公差带。

抽样方案:你应该测试多少弹簧?

抽样应匹配失效的后果,而不是检查员的便利。

批次定义

将批次定义为来自同一线材炉次、同一机器设置和同一连续生产运行的弹簧。将不同设置混合到一个批次会掩盖变异。

对于安全关键或生命关键的弹簧,抽样是不够的——指定100%负载筛选。在带有定制嵌套的电动测试仪上,小压缩弹簧的100%筛选在生产速度下是现实的,这是保证每个单元满足负载窗口的唯一方法。

首件和设置批准

每个新模具、新线材炉次或重大机器调整都应触发首件检验,并带有完整的力-位移曲线,而不仅仅是单个负载点。曲线显示弹簧是否线性、端部是否正确就位以及速率是否匹配设计意图。一旦曲线获得批准,生产抽样可以减少到指定长度下的负载检查。

负载测试在完整QC流程中的位置

负载测试是序列中的一个关口。一个稳健的弹簧QC流程如下:

1. 进料线材检查——直径、拉伸、涂层、炉次可追溯性

2. 设置批准——首件带完整曲线和尺寸报告

3. 过程中检查——在定义间隔检查自由长度和指定长度下的负载

4. 后处理验证——在去应力、喷丸、涂层或热预压之后

5. 最终检验——按方案抽样,检查负载、尺寸和外观

6. 文档——带有实际值的检验报告,而不仅仅是通过/失败

第4步比大多数买家预期的更重要。去应力和涂层都会轻微改变负载。在涂层前通过的弹簧在涂层后可能处于公差边缘。在最终工艺步骤后测试是证明交付状态的唯一方法。

弹簧负载测试中的常见错误

在错误的高度测试。参考高度必须与装配中的安装高度匹配。在自由长度加10 mm处测试的弹簧,如果安装在6 mm处,则毫无意义。

忽略夹具效应。压缩板直径、平面度和平行度会改变读数。两个实验室在不同夹具上测试同一弹簧可能相差几个百分点。在图纸中指定夹具。

使用一个点判断速率。单个负载读数无法区分自由长度短的硬弹簧和自由长度长的软弹簧。始终在两个点测试。

跳过永久变形测试。对于安装在超过其卷制长度的弹簧,预压是规格的一部分。在第一次压缩循环前后测试自由长度。

不记录实际值。通过/失败印章不提供趋势数据。实际数字让你在漂移成为拒收之前检测到它。

在错误的工艺步骤后测试。如上所述,始终在交付状态下测试。
