动力卡盘与弹簧夹头:第一序与第二序

简短回答:当零件为圆形、棒料进给、薄壁或需要 0.005–0.02 mm 同心度时,使用弹簧夹头;当零件为方形、铸件、锻件、预加工件或多种尺寸系列时,使用动力卡盘。经典分工正如工序名称所示:棒料第一序属于夹头,已加工零件的第二序通常属于带软爪的卡盘——因为夹头夹持固定的圆形直径,而第二序零件到达时已带有成品表面,不能留下夹痕。

第一序和第二序不是同一问题的两个名称,而是两种不同的夹持问题。第一序中,夹具夹持毛坯棒料,只需抵抗切削力。第二序中,夹具夹持已具有加工特征、成品直径和必须尊重的基准的零件——且不能使其变形或留下夹痕。这一差异比任何规格表对比更能驱动夹头与卡盘的选择。

第一序:棒料属于夹头

车床第一序通常从棒料开始,棒料是圆形、连续且直径已知的——正是弹簧夹头最适合的条件。夹头包裹整个圆周,以棒料自身轴线定心,在匹配的夹持孔内重复精度可达 0.005–0.02 mm。通过夹头进给棒料在机械上也很简单:松开、进给、夹紧、切削。

同一工件上使用三爪动力卡盘仅三点夹持,以卡爪几何而非棒料轴线定心,在良好状态下重复精度通常为 0.03–0.08 mm。它也无法在没有附加机构的情况下进给棒料。对于圆棒加工,夹头在同心度、零件变形和简便性上均胜出。唯一在第一序棒料加工中使用卡盘的理由是极端夹持力需求——大直径重粗加工,6 英寸以上卡盘的夹持力达数十 kN,超出实际尺寸夹头的能力。

夹头卡盘有效地模糊了界限。安装在动力卡盘主轴上的夹头卡盘可接受夹头用于棒料加工,并可在第二序中为同一零件系列切换为卡爪顶爪,这就是许多车削中心标配一个的原因。获得的同心度仍取决于系统的夹头侧,因此将卡盘视为载体,根据夹头座的跳动而非卡爪规格来评判。

第二序:零件决定

第二序夹持已存在的零件:车削的台阶、六角头、铸件、支架。出现第一序从未有过的两个问题。

夹痕。第一序的成品表面正是即将夹持的表面。钢制夹头以全力闭合在成品直径上会留下夹痕。标准答案是带软爪的卡盘——铝或低碳钢卡爪加工成零件精确轮廓,使夹紧力以低压分布在较大面积上。

变形。薄壁或易变形零件在三点加载下会塌陷。夹头的 360° 夹持单位面积更温和;加工成全零件轮廓的软爪接近此效果。对于薄环或精密套筒,三个硬爪会在零件上压出三角形,夹紧后无论如何加工都无法完全消除。

轴向定位是第二序的第三个关注点。零件每次夹紧必须在相同 Z 位置停止,因为第二序特征参考第一序长度。第一序中,棒料靠在夹头内的固定挡块上;第二序中,零件通常靠在卡盘端面、软爪中加工的凹槽或后挡销上——且该定位面必须保持清洁,因为零件下 0.05 mm 切屑会直接反映为长度误差。加工有定位凹槽的软爪在一次装夹中同时提供轮廓夹持和轴向挡块。

同心度:通常决定选择的特征

如果第二序必须相对于第一序直径(车削凸台、镗孔)保持跳动,夹具必须在同一轴线上定心。夹头夹持成品外圆直接在其上定心,夹持表面与新切削面之间为 0.005–0.02 mm。卡盘夹持同一外圆以其卡爪定心,除非卡爪在卡盘上就地加工,否则继承卡盘的 0.03–0.08 mm 误差带。

一条规则与同心度相伴:除非工艺计划强制,切勿夹持即将加工掉的表面。如果第二序必须车削凸台相对于第一序孔保持同心,夹具应夹持孔的外径——或用涨力夹头夹持孔本身——而不是夹紧即将切削的凸台。破坏自身基准的夹具是最常见的第二序设计错误,表现为零件在机床上合格但在三坐标测量机上不合格。

速度、力与离心问题

动力卡盘标称夹持力达数十千牛,低速时确实如此。问题在于离心力:随着主轴转速升高,卡爪向外飞,夹持力下降——200 mm 级卡盘静态夹持 60 kN,在 3,000–4,000 rpm 时可能损失 30–50%,更高转速损失更多。离心补偿设计通过杠杆机构补偿,但成本更高。弹簧夹头通过拉杆力夹持,不会以同样方式衰减,这是高速棒料加工仍使用夹头的原因之一。

力还与零件质量相互作用。动力卡盘全力夹持薄零件会使其变形;减小夹持力可能打滑。夹头施加更温和、均匀的压力,适合精加工,但其绝对夹持力受拉杆和锥面几何限制,因此重断续切削更适合卡盘。决策顺序:圆度和精度优先,然后夹持力需求,最后速度。

走一遍两序工件:两个实例

以 10 mm 黄铜棒车削的连接器销为例。第一序:夹头夹持棒料,机床车削外圆、钻孔并按长度切断。第二序:零件需要倒角和相对于车削外圆的横孔,夹具夹持成品 9.8 mm 直径——尺寸为 9.8 mm 的夹头或夹头卡盘以 0.01–0.02 mm 精度夹持基准面,横孔按位置钻削。硬爪卡盘会三点夹持同一外圆,且黄铜易留痕,每个销都会显示卡爪痕迹;按零件加工的软爪可行但每个尺寸增加切爪步骤。

现在看相反情况:矩形带两个铸造凸台的压铸铝壳体,从铸造线到达进行铣削攻丝第二序。没有夹头能夹持矩形;该工件属于动力卡盘或带按铸件轮廓加工软爪的虎钳,夹持两个凸台以将载荷分布在薄壁上。相对于铸造基准的同心度不是 0.01 mm 问题——铸造特征本身在 ±0.1 mm——因此卡盘的重复精度带远不如其灵活性和夹持力重要。两个例子说明了全部规则:让基准和几何形状选择夹具。
