定制电子散热器:挤压、CNC加工、冲压与铲齿工艺对比

每个电子外壳最终都会遇到同一个难题:芯片越来越小,功率却没有降低,总得有什么东西把热量带走。解决这个问题的散热器可以通过四种根本不同的方式制造,而制造工艺对成本和交期的影响,不亚于热设计本身。以下是四种工艺的对比以及各自的适用场景。

制造定制散热器的四种方式是什么?

挤压是将热铝材通过钢制模具推出,形成连续的翅片型材,再按长度切割。CNC加工是用旋转刀具从实心铝块上铣削出翅片。冲压是将薄金属板材冲裁并折叠成翅片形状。铲齿是用刀具从实心铝块上铲起细密的翅片,如同木工刨子刨起木屑。目标相同——最大化空气可带走热量的表面积——但四种工艺的成本结构完全不同。

挤压散热器:量产主力

挤压工艺始于模具——一块带有型材截面形状通孔的模具钢。铝棒加热后通过模具被挤压成型,产出连续的翅片型材,再切割成所需长度,随后进行机加工以加工安装孔和台阶。目录中90%的标准散热器都出自这一工艺。

限制来自模具本身。翅片不能太薄,也不能相对间隙过高,因为铝材必须均匀流过狭窄的槽缝。实际限制约为最小翅片厚度1毫米,最小翅片间隙约1.5毫米,翅片高度限制在间隙的约10–15倍。挤压在实际生产中也是两步工艺:型材从挤压机出来后,还需CNC加工底座、孔位和台阶。许多供应商(包括我们)在厂内完成二次加工。

模具成本适中——通常为800–2,500美元(仅供参考,视型材复杂度而定)。在1,000件以上时,单件成本是四种工艺中最低的,这就是挤压散热器主导量产电子设备的原因:LED驱动器、电源、IGBT冷却器、电信机箱。

CNC加工散热器:零模具成本,设计完全自由

CNC加工散热器从实心铝块(通常为6061或6063)开始,通过铣削去除材料形成翅片。无需模具,也没有与模具摊销挂钩的最低订购量。批次之间更改设计,唯一成本是重新编程。

CNC加工铝散热器:铣削翅片与高精度安装特征

权衡:机加工比挤压慢,因此单件成本更高,翅片几何形状受刀具伸长度和直径限制——深窄槽需要细长刀具,容易偏摆。机加工翅片通常最薄约0.8–1毫米,间隙1毫米以上。机加工带来的优势是自由度:阶梯底座、安装凸台、一体式支柱、异形轮廓,以及后续将转用其他工艺的原型散热器。

最佳适用区间是1到数百件、复杂形状以及任何有交期要求的项目。对于量产散热器,高复杂度设计的CNC加工方案仍然合理——例如带一体翅片和精密安装面的底板。

冲压散热器:狭小空间中的薄翅片

冲压工艺使用铝板或铜板成型散热器。级进模冲裁出翅片图案并将翅片折起,通常形成手风琴式或折叠翅片结构。由于原材料是薄板——通常为0.3–0.8毫米——冲压翅片远比挤压翅片薄,这意味着每厘米可容纳更多翅片,在相同占位面积内获得更大表面积。

问题在于模具。折叠散热器的级进模成本不菲,通常为3,000–20,000美元(仅供参考,视零件尺寸和工站数量而定),因此冲压工艺在高产量下才划算。冲压散热器常见于CPU散热器、LED组件和功率模块中的折叠铝翅片组,有时与机加工底板结合。

铲齿散热器:高密度专家

铲齿是最不为人知却最令人惊喜的工艺。锋利的刀具从实心铝块或铜块上连续铲起翅片——每片翅片与底座为一体式连续金属,因此翅片与底座之间没有界面热阻。翅片可以极薄——0.2–0.5毫米——且排列紧密,单位体积表面积优异。

铲齿无需模具,从简单铝块开始加工,因此适合中等批量和高性能设计:逆变器模块、激光二极管、高密度LED阵列。单件加工速度比挤压慢,因此需要为散热性能付出更高成本。它填补了低量CNC加工与超大量挤压之间的空白。

  • 原型或1–50件,或形状无法用模具实现? → CNC加工。无模具费,交期5–10天,单件成本较高。
  • 批量1,000件以上,且型材在挤压限制内(翅片≥1毫米、间隙≥1.5毫米)? → 挤压。模具摊薄后单件成本最低。
  • 低功率LED/CPU、5,000件以上、需要极薄折叠翅片? → 冲压。薄板翅片,单片成本最低。
  • 高功率密度(逆变器、激光),需要挤压达不到的密翅片? → 铲齿。实心材料切出薄翅片,翅片与底座无接缝。

哪种类型的散热器最便宜?

答:量产条件下是挤压散热器。模具成本数百至数千美元,超过1,000件后单价大幅下降。对于小批量,CNC加工无模具成本,通常在总成本上胜出。

冲压散热器的性能与挤压散热器一样好吗?

答:冲压翅片更薄,因此冲压散热器可在相同空间内容纳更多表面积——有时单位体积散热性能更优。但折叠翅片组通常需要与底板结合,如果结合工艺不佳,接缝会增加热阻。

铲齿和CNC加工散热器有什么区别?
