散热器设计检查清单:从瓦数到量产

简短回答:从你需要散去的瓦数和可用空间开始。自然对流铝挤压散热器通常每 10 mm 鳍片高度、每 100 mm 长度可处理 0.5–2 W,但唯一重要的数字是所需热阻(°C/W)。用允许温升除以瓦数,减去界面和扩散损耗,然后围绕剩余部分设计鳍片、基板厚度和材料。确认型材确实可以挤压、机加工或冲压成型,并在开模前锁定表面处理。BQUQ 在中国东莞的一家 ISO9001 工厂,12 个工作小时内提供定制散热器报价。

为什么瓦数会误导你?

大多数散热器项目都从一个数字开始:“我们需要散去 40 W。”这个数字几乎从来不是全部。真正重要的是连续瓦数、峰值瓦数、占空比以及峰值持续时间。

40 W 稳态负载和持续 200 ms 的 40 W 脉冲是完全不同的热问题。前者需要按稳态传导选型的散热器。后者可能仅靠热质量就能满足,散热器充当缓冲器而非散热器。

建立负载曲线,而不是单一数字

在进行任何几何设计之前,请写下:

  • 连续功率(W)和峰值功率(W)
  • 峰值持续时间和占空比
  • 环境温度范围,包括机壳内最坏情况
  • 元件允许最高温度(结温、壳温或表面温度)
  • 可用气流:无、风扇辅助或强制风道

如果这五项无法全部填写,你就是在盲目设计。大多数过热故障都可追溯到过于乐观的环境假设,而不是鳍片形状不佳。

转换为所需热阻

控制方程很简单:

R_total = (T_component_max − T_ambient) / P

如果器件必须在 45 °C 环境中保持低于 95 °C,同时耗散 30 W,则总热路径必须低于 1.67 °C/W。该预算由结到壳、界面材料、基板扩散和对流到空气共同分摊。对于中等功率模块,一个现实的分配可能如下:

注意,散热器本身很少能获得超过一半的预算。先设计鳍片、最后检查界面的工程师通常最终需要重新开模。

应该选择哪种材料?

铝和铜占据主导地位是有充分理由的。铝的密度约为三分之一,成本也只是一小部分;铜的导热性约好 1.7 倍,但重量是三倍,每公斤成本也高出数倍。

何时铜是合理的

铜在三种情况下值得其成本:小热源产生极高热流密度、扩散预算紧张且基板必须横向传热,以及鳍片面积有限的紧凑设计。铜基板配铝鳍片——有时称为铜基铝鳍散热器——以总成本的一小部分获得了大部分扩散优势。这是电力电子和高亮度 LED 模块中的常见架构。

何时铝完全胜出

对于占地面积大约超过 100 mm 且热流密度适中的任何应用,挤压铝散热器几乎总是正确答案。挤压可获得连续鳍片型材、大批量低单位成本以及出色的尺寸一致性。如果你的设计是自然对流机壳面板,挤压是默认选择。

如何不靠猜测确定鳍片尺寸?

鳍片几何是表面积和气流之间的权衡。更多鳍片意味着更大面积,但更紧的间距意味着更厚的边界层和更少的空气流动。存在一个最佳值,并且它会根据是否有风扇而变化。

这些是起点,不是定律。自然对流散热器采用 4 mm 鳍片间隙会比相同型材采用 10 mm 间隙明显更热,即使前者表面积更大。

鳍片效率和收益递减点

只有当热量真正到达尖端时,鳍片才有帮助。随着鳍片变高、变薄以及受导热限制,鳍片效率会下降。对于空气中的铝鳍片,当鳍片高度超过约 25–30 mm 且厚度为 1.5 mm 时,效率通常会降至 70% 以下。超过该点后,增加高度只会增加材料和成本,而性能不会成比例提升。

基板厚度比人们预期的更重要

薄基板可节省重量,但会阻碍扩散。对于大基板上的小芯片,铝基板厚度通常为 5–10 mm。如果你要从 20 mm × 20 mm 热源传递 200 W,基板中的扩散热阻很容易成为预算中仅次于对流的第二大项。

制造路线会改变什么?

相同的热几何可以通过多种方式生产,选择会影响成本、交期和可实现的鳍片比。

挤压

最适合大批量恒定横截面型材。铝挤压散热器型材的鳍片长宽比可达约 10:1 至 15:1,具体取决于合金和壁厚。模具是一次性成本;单件成本随数量急剧下降。挤压无法在不进行二次机加工的情况下生产交叉钻孔、倒扣或沿长度方向变化的鳍片高度。

铲齿

铲齿从实心块体上折叠或刨削出鳍片,产生非常密集、高耸的鳍片,并具有出色的基板到鳍片连续性。它适用于挤压无法达到所需鳍片密度的铜和铝。模具成本低于挤压模,但周期时间更长。

冲压和粘合组件

对于低矮或空间受限的设计,冲压铝散热器和粘合鳍片组件可让你混合材料和形状。粘合鳍片允许铜基板配铝鳍片,或将折叠鳍片高密度地装入浅空间。

压铸和锻造

压铸铝散热器可在一个零件中处理复杂 3D 形状、安装凸台和外壳,但导热系数低于变形合金,且鳍片厚度必须足够。锻造散热器比铸件具有更好的密度和导热性,但模具成本更高。

CNC 加工

CNC 加工处理基板、安装孔、热管腔体、平面度关键界面和小批量生产。对于型材无法挤压的定制散热器,或数量在数百件时,加工整个零件通常比等待模具更快。BQUQ 在界面平面度关键处将散热器加工至 ±0.005 mm。

哪些表面处理和界面决策会在后期带来问题?

表面处理和平面度

平面度为 0.05 mm、Ra 低于 1.6 µm 的机加工基板可提供可预测的界面。粗糙或翘曲的基板会迫使使用更厚的热界面材料,而每增加 0.1 mm 的 TIM 都会增加热阻。如果你要粘合或使用相变垫,请在图纸上明确指定平面度。

阳极氧化、电镀和裸面处理

黑色阳极氧化为自然对流和辐射增加几微米的发射率优势,但它是介电层——不要依赖阳极氧化表面进行电气接地。镍镀层用于可焊性或耐腐蚀性重要的场合。裸铣面最便宜,在强制风冷设计中通常足够。

安装和风扇集成

螺丝扭矩、弹簧夹和风扇安装都会影响接触压力。从一开始就设计风扇安装凸台的散热器可避免支架和二次硬件。尽早决定风扇安装在散热器上还是机壳上。

如何从原型过渡到量产?

用热规格表进行验证

在投入模具之前,定义验收标准:瓦数、环境、气流、允许壳温和测得的热阻。结构化的热规格表可让供应商和设计团队保持一致,并防止“感觉更凉”的争论。

用真实材料制作原型

用生产合金机加工的原型与 3D 打印塑料或树脂模型表现不同。如果你需要快速迭代,用最终合金机加工的原型可提供真实热数据。

为你实际使用的工艺而设计

最常见的成本错误是设计出看起来可挤压的型材,但随后需要五道机加工工序。如果数量是 500 件,挤压加机加工可能仍然胜出。如果是 50 件,就机加工。如果是 50,000 件,就投资模具并为其设计。

常见问题

问:散热器设计需要的第一个数字是什么?

答:所需热阻(°C/W),由允许温升除以瓦数得出。其他一切——鳍片几何、材料、基板厚度——都是该数字的结果。从尺寸而不是瓦数开始的工程师通常会迭代更多、花费更多。在画任何草图之前,先把热预算写下来。
