热管折弯与压扁:设计规则

简短回答:弯曲半径保持为管外径的3倍或更大(2倍是薄壁铜管的实际下限),烧结吸液芯管的压扁率限制在原直径的50–60%,沟槽吸液芯为30–40%。尽可能在同一工序中完成折弯和压扁,保持压扁段短,且绝不在距密封端盖5 mm内变形。这些限制可保持传输热量的蒸汽通道和吸液芯接触。BQUQ在同一家ISO9001东莞工厂加工和组装热管散热器,CNC特征公差±0.005 mm,并在12个工作小时内返回报价。

为什么折弯和压扁比管材规格本身更重要

热管数据表给出的最大传热能力——对于6 mm铜管,通常为30 W至150 W,取决于长度和方向。该数值假设管道是直的、圆的。当你将其绕机箱壁弯曲或压扁以适配12 mm间隙时,会同时改变三件事:

  • 蒸汽通道横截面缩小,提高蒸汽速度和压降。
  • 吸液芯结构在弯曲内侧压缩,外侧可能与管壁分离。
  • 热阻在每个变形处局部升高,恰好在最不希望出现的地方形成热点。

这并不意味着应避免折弯或压扁。几乎所有笔记本电脑、LED路灯、电信无线电和逆变器模块都使用变形热管。这意味着变形必须经过设计,而不是在车间临时发挥。

热管的最小弯曲半径是多少?

行业经验法则是3倍外径(3D)可实现安全、可重复的弯曲2D是薄壁铜管配烧结吸液芯的实际最小值。低于2D,弯曲内壁开始起皱,吸液芯可能分层。

另外两个约束与半径同样重要:

壁厚与弯曲方向

壁厚0.3 mm的6 mm管比壁厚0.2 mm的管弯曲性能好得多。如果设计接近2D,应指定较厚壁厚并接受轻微重量代价。另请注意,对于沟槽管,逆着接缝弯曲比平行于接缝弯曲风险更大——询问供应商其模具支持哪种方向。

弯曲之间的距离

两个弯曲之间至少留2倍管径的直段。背靠背放置两个弯曲会集中应力,使芯棒难以抽出。如果布局要求紧凑的S形,考虑用两根独立的管在共用块处连接,而不是一根剧烈成形的管。

安全的压扁比是多少?

压扁将圆管变为椭圆或扁平轮廓,以便置于基板下方或显示器后方。压扁比是最终厚度除以原始直径。

将6 mm烧结管压扁至3 mm(50%),在200 mm长度上通常保留约70–85%的直管能力。将同一管压扁至2.4 mm(40%),可能仅保留50–60%。这些数字仅供参考——务必索取样品并在自己的方向下测试,因为重力辅助和重力对抗的性能差异巨大。

仅在必须处压扁

性能最佳的设计仅在短而确定的长度上压扁管——通常是接触热源或翅片堆叠的部分——其余保持圆形。在250 mm管上60 mm的压扁接触区,能力损失远小于全长压扁。

弯曲与压扁分开

如果管必须同时弯曲和压扁,应在不同区域进行,两者之间至少3D的直圆管。在同一工位成形两个特征会同时从两个方向塌陷蒸汽通道,这是热管通过来料检验但现场失效的最常见原因。

折弯和压扁如何改变热性能?

变形通过三种方式提高热阻:横截面减小、吸液芯压缩和填充因子敏感性增加。下表显示了6 mm烧结铜管、长250 mm、水平、40 W时的典型指示性变化。

将这些视为方向性指导,而非规格。唯一可靠的数字来自测试实际几何形状。

设计规则清单

在发布图纸前,请逐项检查此清单:

1. 弯曲半径 ≥ 3D,仅在供应商确认且壁厚较厚时使用2D。

2. 弯曲之间的直段 ≥ 2D。

3. 烧结吸液芯压扁比 ≥ 50%,沟槽 ≥ 40%,除非测试证明否则。

4. 压扁长度 ≤ 总管长的40%,如可能。

5. 距任一端盖5 mm内无变形。

6. 如果管长且功率高,保持蒸发段圆形。

7. 在测试条件中指定方向——重力比任何弯曲都重要。

8. 考虑回弹——铜在芯棒移除后恢复弯曲角度的2–5%。

应标注在图纸上的制造公差

变形热管难以保持严格公差,因为成形过程会使材料移动。6 mm管的实际标注:

如果组件需要比成形工艺更平的接触面,答案通常是在成形后机加工或压印接触垫——BQUQ在同一CNC加工散热器线上进行二次加工,在接口要求处保持±0.005 mm。

模具、夹具与过程控制

折弯和压扁使用硬化钢芯棒、旋转拉弯机和匹配的压扁模具。三项过程控制区分优秀供应商与勉强合格的供应商:

  • 芯棒尺寸——太小则管塌陷;太大则无法在不划伤吸液芯的情况下抽出。
  • 退火状态——铜到达时具有适合成形的回火状态。成形后有时需要重新退火以消除应力,但不得干扰工作流体充注。
  • 成形后泄漏和性能测试——每个变形管都应进行氦泄漏测试,每批样品应进行热特性测试。参见我们的散热器质量检验方法,了解如何融入生产流程。

由于在大多数工艺中变形发生在管充注和密封之前,顺序很重要:先成形,然后清洁,然后充注,然后密封,然后测试。颠倒顺序有污染吸液芯的风险。

将变形管集成到散热器组件中

管成形后,必须粘合到基板和翅片堆叠。三种集成选择占主导:

  • 焊接到沟槽基板中——最佳热路径,要求压扁面平整清洁。
  • 环氧树脂粘合——更便宜,性能较低,对间隙厚度敏感。
  • 夹紧或压配合——用于需要返工处;性能很大程度上取决于接触压力。

何时重新考虑整个方案

如果布局要求弯曲低于2D、压扁比低于40%,或变形区与端盖重叠,热管可能是错误的几何形状。选项包括:

  • 将热路径分成两根直管,共用一块。
  • 改用均热板,在紧凑、扁平的包络中更好地处理扩散。
  • 使用机加工或挤压基板,具有更大横截面且无相变。

问:铜热管的最小弯曲半径是多少?

答:标准推荐值为外径的三倍,薄壁烧结管的实际下限为直径的两倍。低于2D时,内壁起皱,吸液芯可能与管壁分离,后期表现为局部热点。如果布局强制要求更紧的半径,请指定更厚的壁厚,并在发布图纸前与供应商确认模具。

问:热管可以压扁多少而不损失性能?

答:烧结吸液芯管可耐受压扁至原直径的50–60%;沟槽管接近40–50%。6 mm烧结管压扁至3 mm通常保留约70–85%的直管能力。将这些视为指示性数据,并在实际安装方向进行热测试验证,因为重力对抗性能差异显著。
