薄壁加工:变形控制与进给策略

简短回答:薄壁移动是因为切削力、残余应力和热量推动其偏离位置的速度快于刀具去除材料的速度。为了在铝材中保持约0.5 mm的壁厚或在不锈钢中保持1 mm的壁厚,车间会减小径向切深、提高主轴转速、使用锋利的正前角刀具进行顺铣、用蜡或软爪支撑壁面,并在两侧进行对称精加工。变形是工艺问题,不是机器问题——进给、刀具和装夹对结果的决定作用远大于机器型号。

每位机械师都遇到过图纸上完美但加工后弯曲的零件。薄壁就像弹簧:用刀具推它,它会偏转,然后弹回,因此成品壁面不均匀。壁越薄越高,影响越严重,而且这种关系不是线性的。壁高加倍,偏转大约增加八倍,这就是为什么在2 mm时加工良好的壁,在相同设置下0.5 mm时可能无法加工。

薄壁为何变形

三种力作用于薄壁。首先是切削力,它将壁推离刀具;壁偏转,切屑负载变化,表面最终呈波浪状。其次是毛坯内部的残余应力,随着材料去除而释放,加工后使零件弯曲。第三是热量,它使壁局部膨胀,冷却时收缩,在走刀之间移动几何形状。这三种力都可以管理,但前提是必须预见到它们。

偏转是人们低估的因素。壁的刚度随其厚度的立方增加,因此厚度减半的壁柔度是原来的八倍。这一事实解释了大多数薄壁失败以及下面大多数策略。

组合比任何单一技巧都重要。只降低进给的车间无法保持精确的薄壁;支撑壁面并采用轻对称切削的车间可以。当您收到薄壁报价时,要问的问题是壁如何支撑以及毛坯是否去应力。

薄壁装夹

装夹是薄壁加工成败的关键。虎钳会压碎薄壁,永远不能信赖它来保持直线,因为夹紧力本身会使零件变形。更好的选择包括按零件轮廓加工的软爪,可分散夹紧力,以及真空夹具,可固定平面而无侧向压力。对于非常易变形的零件,用低熔点化合物进行罐装和蜡封,包围壁面并在切削时支撑它,然后干净地熔化掉。这很慢,但通常是制造精密零件达到公差的唯一方法。

夹具还必须允许零件在释放后放松而不移动。夹紧时加工的零件在释放时会弹回,因此车间应规划夹紧,使释放后的零件是正确零件,而不是夹紧状态下的零件。这与在夹紧负载下保持尺寸的原理相同,这就是为什么经验丰富的薄壁车间谈论释放和切削一样多。

壁厚、高度与风险

仅壁厚不能描述薄壁加工;高度同样重要。高度与厚度的比率是真正的难度指标,这就是为什么低凸台上的0.5 mm壁容易,而高筒上的0.5 mm壁困难。

这些是实用的起点,不是要突破的极限。壁高加倍使其保持难度远大于两倍,因为刚度随厚度立方下降,而弯曲臂随高度增长。需要高薄壁的买家应预期车间会询问支撑、毛坯状态和精加工顺序,并应对此类零件的低价持怀疑态度。

进给、速度与刀路

薄壁铣削颠覆了正常直觉。不是重切削和低速,目标是在高速下进行多次轻切削,使刀具稳定去除材料而不会加载壁面。锋利的高前角刀具和较少刃数保持低力,顺铣将切削力导向支撑而不是远离它。摆线刀路以恒定的浅弧接合刀具,保持切屑负载一致并减少开始颤振的峰值。

精加工值得有自己的走刀计划。如果壁在一次切削中加工到最终尺寸,该切削的偏转会固化在表面。进行一两次轻弹簧走刀,或留出小精加工余量慢慢去除,让壁在最后切削前稳定。将壁的两个面作为匹配对加工,而不是在开始另一面之前完全精加工一面,也有助于保持壁平衡并减少弯曲。

残余应力与毛坯选择

残余应力是加工后数天弯曲的零件的安静原因。轧制和挤压毛坯带有来自轧机的内应力,去除材料使其不平衡,因此零件弯曲以找到新的平衡。两种应对措施有帮助。第一种是在零件敏感时选择已经去应力的毛坯,如去应力板材。第二种是粗加工零件,让其放松,然后精加工,使最严重的移动发生在最终尺寸之前。对于最严格的薄壁零件,车间甚至可能粗加工、去应力,然后在单独工序中精加工,接受额外的处理以保护几何形状。

对称去除余量在这里也很重要。从相对两侧去除等量材料使应力平衡,而仅从一侧去除材料会引发弯曲。好的工艺计划均匀去除余量并晚精加工,因为切削越早,零件移动的机会越多。

测量薄壁

检测本身就是一个挑战。用正常力使用千分尺会挤压薄壁并读数偏小,因此必须控制测量力,首选非接触或轻触方法。零件还应在自由状态下测量,而不是夹紧状态,并尽可能在稳定期后测量,因为壁可能仍在放松。在虎钳中夹紧时检测薄壁零件的车间是在测量虎钳,而不是零件。

薄壁设计规则

在壁与底座或其他特征相接处给予大半径,因为尖角集中应力,是首先开裂或弯曲的地方。避免不必要的高度,因为偏转随壁高急剧增长。如果零件是盖或外壳,考虑壁是否真的需要那么薄,或者带肋或稍厚的设计是否以更小的加工风险实现相同功能。在真正需要薄壁的地方, upfront说明并描述功能,因为功能性0.5 mm壁和装饰性壁承担不同风险。最后,允许现实的公差;保持±0.01 mm的薄壁与保持±0.05 mm的薄壁是非常不同的工作。

问:机加工壁可以多薄?

答:在铝材中,通过正确的支撑和轻切削,壁厚可加工到约0.5 mm。在不锈钢和更硬材料中,约1 mm是可靠结果的实用下限。低于这些数值,工艺变得专业,废品风险迅速上升,因此厚度应始终由功能证明合理。
