钛合金加工:切削速度、刀具与可实现公差

简短回答:加工Ti-6Al-4V时,表面速度采用30–60 m/min,使用锋利硬质合金刀具,顺铣并采用小径向切深,大量使用 flood 冷却液,大多数特征的实际公差按±0.01 mm规划(仅小型刚性特征可达±0.005 mm)。钛的金属去除率约为钢的三分之一到五分之一,因此循环时间和刀路策略比机床功率更重要。忽视这一点的买家会遇到刀片崩碎、表面烧伤和零件弹变超差。5级Ti-6Al-4V是你实际报价的基准;2级工业纯钛切削稍易,但速度一旦漂移就会涂抹和胶合。

为什么钛合金惩罚常规加工

三种材料特性同时与机械加工者作对。第一,热导率:Ti-6Al-4V的导热系数约为7 W/m·K——约为钢的七分之一、铝的二十分之一——因此切削热留在刀尖和工件表面,而不是随切屑排出。第二,该合金在高温下仍保持强度且容易加工硬化,这会使稍微变钝的刃口变钝,然后使下一次走刀更加困难。第三,其弹性模量低,接近114 GPa,而钢为200 GPa,因此薄壁截面会偏离刀具并在之后弹回。

钛还会胶合。新切出的钛会焊接到未涂层或钝化的切削刃上,积屑瘤撕裂表面,循环重复。在实践中,这表现为2级和工业纯钛牌号表面质量差,以及Ti-6Al-4V断续切削时灾难性刃口失效。针对这四种行为的加工对策相同:保持刀具锋利,以恒定每齿进给保持移动,绝不让它摩擦,并用冷却液带走热量。

实际有效的切削速度和进给

对于Ti-6Al-4V中的硬质合金立铣刀,可加工窗口大致为30–60 m/min表面速度。同样的刀具在低碳钢中为100–180 m/min,在铝中为300–600 m/min,这就是为什么对于习惯铝报价的买家来说,钛的循环时间看起来如此缺乏竞争力。每齿进给约为0.05–0.15 mm,但更重要的控制是径向切深:粗加工时径向为刀具直径的5–10%,轴向可达一个刀具直径,使用自适应或摆线刀路以保持恒定切屑厚度。

这些是起始窗口,不是戒律。更硬的变种如Ti-6Al-4V ELI、Ti-5553或10-2-3切削更慢,需要更韧的牌号;买家应期望供应商根据图纸调整,而不是根据图表。两条规则处处适用:绝不干切,绝不让刀具在切削中停顿。

刀具:牌号、几何与刀路策略

在钛合金上,刀具选择比任何常见量产金属都更重要。富钴粘结剂(6–10%)的微粒硬质合金是铣削的标准答案;它保持刃口足够锋利以剪切而不是摩擦。几何应为正前角且锋利,具有充足的排屑空间以排出切屑——钛屑呈长条状且灼热,容屑槽堵塞就是断刀的前兆。立铣刀上的小刀尖圆角可增强刃口抗崩性,变螺旋设计可抑制低模量钛容易引发的颤振。

跳动是刀具寿命胜负的关键。液压或热缩刀柄将跳动保持在0.01 mm以下,通常比承载相同立铣刀的标准弹簧夹头刀柄寿命长得多,因为每个齿都在实际切削,而不是一个齿做功其余刮擦。涂层是判断题:锋利无涂层微粒硬质合金对于粘性牌号是合理选择,而AlTiN类涂层在良好冷却液供应下将速度推向窗口上限时有帮助。

冷却液策略:热量必须有去处

大流量 flood 冷却液是最低要求,40–70 bar的高压主轴内冷是钻孔、攻丝和深腔的严肃答案。冷却液的首要任务不是润滑——而是在热量迁移到刀具刃口或零件表面之前将其从切削区拖走。水溶性半合成液浓度5–8%是常见车间选择;纯油很少见,雾化系统通常不够。

切屑控制既是安全问题也是质量问题。细钛屑如果在干燥或近乎干燥的环境中积聚可能点燃,长条热切屑是搬运危险。 flood 冷却液抑制这种风险,同时防止二次切削,这很重要,因为二次切削加工硬化的切屑正是新刃口过早失效的原因。询问冷却液如何到达切削区:没有主轴内冷能力的机床仍可完成工作,但在深特征上预期更长的循环和更多换刀。

可实现公差与表面质量

钛合金保持公差的方式与铝不同,不是因为机床不同,而是因为材料会移动。切削热无法逸出,因此零件在加工时局部膨胀,冷却液到达时又松弛;薄壁即使在轻切削力下也会偏转并弹回。生产Ti-6Al-4V零件的现实计划如下:
