多轴加工趋势:采购商须知

简短回答:多轴加工是指在基本三个直线轴的基础上增加旋转轴,使机床能够到达3轴机床无法触及的角度。4轴机床增加一个旋转轴;5轴机床增加两个旋转轴,可以在工序之间重新定位零件(3+2),或沿连续倾斜路径进行切削(五轴联动)。轴数越多意味着零件可达性越好、装夹次数越少,但机床的购置和运行成本更高,所以正确的问题不是“需要多少轴”,而是“我的零件实际需要多少轴”。

多轴加工的语言充满了听起来很厉害的数字,但不同的人对这些数字的理解各不相同。作为采购商,你不需要编程机床,但你需要了解当供应商报价5轴工艺时你在为什么付费,以及什么时候3轴机床本可以以更低的成本完成工作。这是采购商对多轴加工发展趋势及其不值得投入之处的诚实看法。

“多轴”到底意味着什么

传统CNC机床使刀具沿三个直线方向移动:X、Y和Z。这覆盖了绝大多数加工特征,但无法到达背向主轴的面。为了到达这些表面,机床需要增加旋转轴,可以通过倾斜零件或倾斜主轴头来实现。

3+2和五轴联动之间的区别比采购商意识到的更重要。3+2机床实际上是一台3轴机床,可以将零件倾斜到某个角度并在切削前锁定。它无需连续倾斜运动即可加工斜面,运行成本更低,编程也更容易。五轴联动在切削过程中保持两个旋转轴同时运动,从而产生平滑流畅的轮廓并到达倒扣区域。许多报价为“5轴”的零件只需要3+2,在你不需要时支付五轴联动的费用纯属浪费。

最突出的优势是装夹。每次重新装夹零件,误差就会累积:跳动、基准偏移、操作员差异。一个在3轴机床上需要五次装夹的零件会累积五次偏移的机会。一台5轴机床一次装夹完成加工,消除了大部分累积误差,这就是为什么多轴往往是更精确的选择,而不仅仅是更快的选择。

最突出的成本是机床费率。一台5轴加工中心的成本是3轴机床的数倍,小时费率也更高,并且需要更高技能的编程。因此收益必须真实存在。对于单面有孔的简单板件,用5轴机床是故意亏损。对于五个面都有斜向接口的复杂壳体,总体成本往往更低,因为装夹次数消失了。

塑造多轴加工的几大趋势

几个方向正在改变采购商对多轴加工的看法。

自动化和无人化运行。托盘交换器、机器人上下料和刀具数据管理让机床可以无人值守地持续切削。对采购商而言,这意味着在批量生产中,即使加工能力提升,机床小时成本也可能下降,因为机床在批次之间不再闲置。

多轴在哪些方面改变成本计算

评判多轴报价的方法是比较总成本,而不是机床费率。对于复杂零件,3轴路线的小时费率可能更低,但需要五次装夹、五套夹具、五次首件检验和五次报废机会。5轴路线的费率更高,但只需一次装夹和一次检验,通常总时间更短、精度更好。

将夹具成本加入比较,差距会进一步扩大,因为多轴零件通常需要更少的定制工装。这就是为什么对于真正复杂的零件,最经济的答案往往是每小时看起来最贵的机床。

何时不应使用多轴

多轴并非自动更好。对于基本上是棱柱形的零件,即在一两个面上有特征的扁平棱柱零件,使用3轴机床配合好的夹具更快、更便宜。对于简单的圆柱形零件,车床是正确的工具,车削与铣削之间的选择比轴数更重要。对于几何形状仍在变化的原型,过度设计工艺会浪费设计变更本来就会抹去的资金。
