CNC齿轮加工:滚齿、铣齿与成形磨齿

三种核心齿轮加工方法

几乎所有机加工齿轮都属于三个工艺系列。每种方法的材料去除方式不同,各有天然的质量上限和成本特征。

滚齿使用形状像蜗杆的旋转刀具,与齿轮毛坯啮合,两者按定时关系旋转。由于滚刀连续展成齿形,绕毛坯一圈即可切出所有齿,速度快。成形铣齿使用与齿槽形状匹配的刀具,逐个分度加工每个齿。速度较慢,但无需专用滚刀,因此对单件、大模数和修复工作经济。成形磨齿使用成形砂轮精加工已切出的齿,通常在热处理后进行,是达到最高精度的途径。

质量等级是诚实的比较方式。更高的DIN或AGMA数值意味着更严格的齿形、齿向和跳动,通常也意味着更安静、更耐用的齿轮。正确的问题不是“最好的等级是什么”,而是“我的应用实际需要什么等级”,因为追求不需要的等级纯粹是增加成本。

滚齿:主力工艺

滚齿成为默认选择是有原因的。它快速、精确且可重复,在CNC控制下,滚刀与毛坯之间的定时关系足够精确,可在长批量中保持质量。CNC滚齿机还可以对齿向进行鼓形或锥形修形,并且通过将刀架倾斜至螺旋角,可用与直齿轮相同的设置加工斜齿轮。对于电机、泵、执行器和齿轮箱中使用的大多数直齿轮和斜齿轮,滚齿是正确且最经济的答案。

滚齿的局限在于内齿轮,滚刀无法触及,以及台肩离齿轮太近、滚刀无法避开相邻特征的情况。这些情况转向插齿或滚插齿。

成形铣齿:灵活但不快

成形铣齿用成形刀具切出齿槽,然后将毛坯分度到下一个齿。它比滚齿慢,因为每个齿单独切削,如果刀具不及时修整或更换,刀具磨损会在毛坯上产生偏差。但它灵活:无需滚刀,设置适合非标模数和单件,能加工需要昂贵滚刀的大齿轮。对于原型、修复齿轮和小批量异形尺寸,成形铣齿通常是唯一合理的途径。

刀具管理是保持成形铣齿可靠的关键。在多齿毛坯上,同一把刀具切削每个齿,因此会逐渐磨损,第一个齿和最后一个齿可能产生可测量的差异。短批量通常可接受;较长批量则定期修整或转位刀具,或将工序分到两把相同刀具上。一家擅长成形铣齿的工厂会告诉你其换刀间隔,而不是假装工艺无磨损。

成形磨齿:淬硬齿轮的归宿

齿轮热处理后会有轻微变形。如果应用要求安静、高速或高负载,这种变形不可接受,因此齿在淬硬后进行磨削。成形磨齿使用成形砂轮修正齿面,恢复齿向、齿形和跳动,达到单独滚齿无法达到的质量。代价是成本和时间:磨齿是三种方法中最慢的,且需要齿轮先切至留有余量,以便磨削去除余量。

砂轮修整是该工艺的隐藏技能。砂轮必须重新成形以保持齿形准确,修整间隔同时控制质量和成本。磨削还会在接触区产生热量,因此必须控制冷却液和进给以避免表面烧伤,烧伤会削弱齿面并可能导致早期点蚀。烧伤的磨削齿轮比未磨的更糟,因此磨齿是一个经验体现在结果中的工艺。

磨齿适用于高速、高温或承受交变载荷的齿轮。对于低速齿轮,如果滚齿已满足图纸要求,磨齿则是错误选择。

为您的齿轮选择正确方法

从应用出发,而不是工艺。如果齿轮运行缓慢且噪音不关键,中等等级的滚齿就足够。如果高速、换向或驱动精密机构,计划热处理后的精加工工序。如果是内齿轮,插齿或滚插齿是您的选择。如果是单件或异形模数,成形铣齿避免了永远无法回本的刀具投资。

然后考虑批量。小批量时,滚齿的刀具成本难以合理化,除非标准滚刀匹配模数和压力角。大批量时,滚齿加磨齿通常单件成本最低,尽管增加了工序,因为磨齿消除了可能导致废品和退货的变形。

交期遵循同样的逻辑。单件齿轮的成形铣齿可以在几天内报价和切削,因为无需制造专用刀具。特殊模数的滚齿可能在首件切削前增加刀具交期。磨齿在热处理后增加工序,延长了路线,但保护了已投入的零件。如果您的日程紧张,尽早说明可以让供应商选择既符合图纸又符合日历的路线。
