我们如何在保持弹簧刚度的同时成型复杂几何形状

大多数工厂难以处理具有多道弯曲、闭合钩或不等节距的线材成型件,但我们没有问题。我们的CNC线材成型机可处理直径从0.1 mm到12 mm的线材,最小弯曲半径可达0.5 mm,弯曲角度精度保持在±0.5度。对于需要冲压操作的形状(如扁平凸耳或冲孔端部),我们使用位置精度为±0.01 mm的级进模。这种混合方法(CNC弯曲+冲压+CNC加工)意味着我们可以生产出将锥形段、扭力臂和扁平安装板组合于一体的单件弹簧,无需二次焊接或组装。

我们使用的材料与热处理工艺

我们采用符合ASTM A228(琴钢丝)、ASTM A313(不锈钢302/304)和ASTM A401(铬硅钢)标准的弹簧钢线材,以及用于非磁性或导电应用的铍铜。成型后,我们在可控气氛炉中进行热处理以防止脱碳。对于琴钢丝,我们实现45–48 HRC的硬度;对于铬硅钢,为46–50 HRC。我们还提供成型后在180–230°C下进行30分钟的应力消除烘烤,以去除残余应力,在循环载荷测试中可将疲劳寿命提高多达30%。如果您需要钝化或锌镍镀层表面,我们也可在内部完成,涂层厚度为8–12微米。

异形线材成型弹簧系列的每一个零件都经过两阶段检验。首先,三坐标测量机(CMM)以±0.005 mm的测量不确定度,根据您的CAD模型检查线材成型件的3D几何形状——节距、自由长度、钩角及垂直度。其次,使用10倍至50倍放大倍率的光学比较仪验证表面光洁度和边缘状态,捕捉成型过程中产生的任何毛刺或微裂纹。我们随每次发货附上完整的尺寸报告(PDF),显示实际测量值与您的公差对比。如果零件不合格,将被报废而非返工,因为返工线材成型件通常会改变其弹簧刚度。

为什么我们的线材成型件比冲压替代品更耐用

冲压弹簧常因剪切边缘的微撕裂而断裂。我们的成型工艺是弯曲线材,使晶粒流向沿弯曲半径排列,与相同材料的冲压件相比,疲劳强度提高25%。对于每天循环10,000次的弹簧,这意味着在失效前可额外获得2,500次循环。我们还将所有内角半径最小化至0.5 mm,消除应力集中点。如果您的应用涉及高速压缩(超过100 Hz),我们推荐铬硅钢选项,其在高达150°C的温度下具有更高的屈服强度和更好的抗松弛性能。

混合组装的包装与可追溯性

如果您的订单包含用于单个组装的多种线材成型形状,我们不会混装。每个零件编号均单独装袋并贴有条形码,关联至其炉号、材料批次和检验报告。这对于需要每个弹簧到原材料批次完全可追溯的医疗、汽车和航空航天应用至关重要。我们使用防腐蚀VCI纸进行长期储存,对于海外运输,我们采用带泡沫内衬的伸缩纸箱包装,防止运输过程中变形。由于我们真空密封每组产品,您绝不会收到弯曲或缠绕的弹簧。

尺寸报告之外的质量控制

我们对生产批次采用3-2-1抽样计划(AQL 0.65)。这意味着对于10,000件的批次,我们检验80件的随机样本;如果超过1件超出规格,整批将被隔离并进行100%检验。我们还使用载荷传感器精度为±0.5%的万能试验机测试弹簧刚度(N/mm)。对于大批量订单,我们使用自动分选机检查自由长度和指定高度下的载荷,剔除超出公差范围的零件。这不是一次性检查;我们在班次开始时、午休后和班次结束时各进行一次——每天三次。
