为何我们的冲压触点可承载30A电流而不过热

端子根据您的电流负载选用C1100铜或C5191磷青铜制造。对于30A+系统,我们指定使用0.6 mm厚的C1100,并在接触区域进行选择性镀银(2–3 µm)。这可将接触电阻降至0.5 mΩ以下,并在额定电流下将温升控制在30 K以内。对于弹簧夹片,我们使用C5191-H,其屈服强度为500 MPa——即使经过10,000次插拔循环,夹片仍能持续压紧光伏电线。我们还提供镀锡版本,适用于盐雾环境(经ASTM B117标准测试96小时)。

将毛刺高度降至0.03 mm的模具设计

毛刺是接线盒中电弧产生的主要原因。我们的模具车间制造级进模,冲头和凹模间隙为材料厚度的5–7%。该间隙配合微研磨冲头尖端(Ra 0.2),可将切割边缘的毛刺高度控制在0.03 mm以下。我们还在接触弹簧指上增加二次压印工序——这会使圆角产生加工硬化,并消除可能在振动下扩展的微裂纹。每套新模具在生产前均经过50,000次试冲验证。

我们用于光伏额定零件所采用的材料与热处理

我们常备四种专用于太阳能接线盒组件的材料等级:C1100 ETP铜(导电率101% IACS)、C5191磷青铜(弹簧回火态)、C7521镍银(用于耐腐蚀)以及SUS301不锈钢(用于高温旁路二极管夹片)。由C5191制成的弹簧夹片在300°C下时效硬化2小时,达到HV 350–450,而不锈钢夹片则经过480°C光亮退火以恢复弹性。我们不使用再生铜——每卷材料均附带显示化学成分和导电率的钢厂证书。

每次发货前检验:三坐标测量与拉力测试

我们对每批次测量三个关键尺寸:端子宽度(±0.02 mm)、夹片间隙(±0.03 mm)和焊盘平面度(总0.05 mm)。三坐标测量机(Zeiss Contura)检查每套模具的首件;对于量产批次,我们每小时从冲压机抽取5件,使用数字千分尺和50 N拉力计进行验证。拉力测试模拟光伏电线被拔出——我们要求2.5 mm²电线的最小保持力为80 N。每批发货均附带测试报告,显示实测值与您的图纸标注的对比。

零件在超声波浴中清洗以去除冲压油,然后装入带干燥剂的防静电袋中。我们使用5层瓦楞伸缩纸箱包装,每箱根据零件尺寸可容纳10,000–50,000件。对于卷带包装,我们使用330 mm塑料卷盘,每盘4,000–8,000件,每20个位置贴胶带,便于SMT自动供料。标准交期为15天(无电镀冲压件),镀银或镀锡件为20天。从东莞空运至洛杉矶需3天;海运至鹿特丹需25天。我们也可在香港仓库备货,实现JIT交付。

我们的冲压工艺与此类产品的CNC切削有何不同

冲压是高产量端子的正确工艺,因为零件在一次冲程中成型——无材料浪费,无需二次机加工。我们的冲压机以每分钟200–400次的速度运行,因此10万件订单可在2天内完成。CNC加工所需时间将长10倍,单件成本高4–5倍。然而,如果您的设计包含复杂的3D折弯或要求低于±0.01 mm的严格公差,我们将推荐混合方案:先冲压平面坯料,再对关键接触表面进行CNC加工。请参阅我们的CNC切削刀具选择指南,了解何时切削是更优选择。

在您发送最终图纸前我们提示的设计检查项

我们审查每张图纸时重点关注三个常见问题:(1) 折弯半径小于材料厚度的1倍——这会开裂晶粒结构;我们建议铜材最小为1.5倍厚度,不锈钢为2倍。(2) 冲压特征公差严于±0.02 mm——我们可以达到,但模具成本将增加30%。(3) 整个零件指定电镀——我们建议仅在接触区域进行选择性电镀以节省成本。如果您不确定公差累积,请阅读我们的CNC加工公差指南,了解精密制造中可实现的一般参考。
