级进模布局:如何在10万次冲压中保持±0.01 mm精度

我们不使用简单的落料成型模具。每个端子均通过12至18工位级进模加工。导正孔在第一工位冲制,随后料带由凸轮驱动送料器步进,重复精度达±0.005 mm。成型工位分段设置:先进行90°折弯,再压印,最后进行15°过弯以补偿回弹。这就是我们的压接筒内宽即使在连续10万次冲压后仍能保持在±0.01 mm范围内的原因。模具钢采用D2材质,硬度为58-60 HRC,每30万次冲压后重新刃磨,以保持刃口质量稳定。对于工程师遇到的冲压端子在焊片处翘曲的问题——我们通过增加压印工位将基材厚度公差控制在±0.008 mm以内来解决。

压接端子所用材料及热处理工艺

我们常备三种基础合金:C26000黄铜(半硬态)用于通用电力端子,C52100磷青铜用于弹簧接触件,C17200铍铜用于高循环挠曲应用。黄铜硬度为80-90 HRB,磷青铜为90-100 HRB,铍铜在成型后时效硬化至36-40 HRC。对于必须承受500次以上插拔循环的端子,我们仅在接触梁上指定选择性硬化工艺,压接筒保持软态(70 HRB)以便于导线变形。切勿接受一刀切的硬度方案。我们还提供镀锡(2-5 µm)或仅在接触区域选择性镀金(0.76 µm)——与全镀相比,这可使您的单件成本降低18-22%。

每个冲压端子必检的关键尺寸

在任何模具批准前,我们会对300件试制批次中的5个零件进行全尺寸CMM(三坐标测量机)检测。我们锁定的关键尺寸:压接筒内宽(公差±0.01 mm)、绝缘压接内径(±0.02 mm)、总长(±0.05 mm)及接触梁高度(±0.015 mm)。我们还使用激光轮廓仪测量毛刺高度——目标为切割边缘0.03 mm以下,因为毛刺会划伤线芯并导致间歇性电气短路。压接区域表面光洁度最大Ra 0.8 µm,使用触针式轮廓仪验证。每个尺寸均记录在PPAP(生产件批准程序)报告中,随首件检验报告一并交付。

每次发货前检验:不止于抽检

没有最终审核,我们不会发货任何一卷产品。对于每个生产批次,我们从生产开始、中间和结束阶段各抽取32件。每件均检查压接高度(使用通止规)、端子宽度(千分尺)和表面缺陷(20倍放大)。随后对5个压接样品进行破坏性拉力测试——线径22 AWG至10 AWG——要求拉脱力至少为线材额定抗拉强度的1.5倍。如有任何样品不合格,整批隔离并重新调整模具。我们还随每次发货提供材料证书(MTR),可追溯至卷料批号。这是标准精密制造流程,而非附加服务。

卷对卷包装:无缠线端子,无停机

我们的端子包装在塑料卷盘上(标准直径330 mm),载带与您现有的压接机兼容。我们提供2.0 mm、2.5 mm、3.0 mm和4.0 mm的间距选项。载带抗拉强度为150 N,高速送料时不会拉伸。每个卷盘均标注零件号、批次日期和数量——我们使用光电传感器计数而非称重,确保您的库存数量精确。如果您的工具使用振动盘供料,我们还提供散装端子链式连接选项。标准卷盘尺寸无起订量要求,您可以订购500件进行试产。

精密冲压压接端子系列有起订量要求吗?

本系列所有标准端子均无起订量——您可以订购单卷500件用于打样,定制模具起订量为5,000件以分摊模具成本。

能否根据我现有的连接器外壳定制端子几何形状?

可以,我们根据您的具体外壳尺寸修改模具镶件——通常为增加或移动保持倒刺,或更改压接筒长度——模具修改费用起价为800美元,模具修改交期为10天。

每次发货随附哪些质量控制文件?

每次发货均包含材料测试报告(MTR)、尺寸检验报告(含CMM数据)以及符合性证书(CoC),以证明我们的精密制造流程。
