我们发出的每一片过滤网均来自中国东莞一家拥有20年历史的冲压工厂。我们运行25吨至160吨高速冲床,冲压速度达每分钟400次。我们用于模具的工具钢经过热处理至58-62 HRC,确保数百万个零件的一致刃口质量。如果您正在设计燃油喷射器、气动消声器或医用通气孔,这些过滤网在压力和振动下能保持形状和孔径不变。

孔形几何与毛刺控制:过滤器与节流器之间的区别

冲压微过滤网失效的原因在于冲头将材料推出而非干净剪切。我们通过定制模具间隙(材料厚度的4%至6%)解决这一问题。这个数字至关重要。间隙过大会产生较大的翻卷毛刺;间隙过小则会导致冲头开裂。我们的工艺将剪切区控制在0.008毫米以内,确保孔缘锋利且方正。

我们生产圆孔、方孔和六角孔。圆孔直径公差为±0.005毫米。方孔边长公差为±0.008毫米。开口面积率可根据您的流量需求在15%至45%之间调整。如果您需要用于压配组装的阶梯形过滤网,我们会增加一道压印工序,将厚度过渡控制在±0.01毫米以内。出口侧的微毛刺通过两段式滚筒抛光去除,我们每次生产都会使用激光轮廓仪验证毛刺高度。

我们用于耐腐蚀和抗疲劳的材料及热处理

本系列常备七种材料。304和316L不锈钢是大多数流体应用的首选。对于更高温度或更高强度要求,我们使用17-7PH不锈钢,通过沉淀硬化处理至45 HRC。对于导电性或特定热性能需求,我们提供铍铜C17200,硬化至38-42 HRC。镍合金200适用于腐蚀性环境。

所有不锈钢过滤网在冲压后均经过钝化处理。这能去除游离铁并恢复铬氧化层,防止点蚀。如果您的应用涉及盐雾环境,我们会在QC流程中增加500小时中性盐雾测试。我们不使用任何残留润滑剂——我们使用挥发性合成油,在真空烘箱中完全蒸发,使平面区域表面清洁度达到Ra 0.4微米。冲压边缘本身的微观粗糙度为Ra 1.2微米,适用于密封表面,但如果您需要刮油密封,则可能需要二次研磨。

我们如何保持薄板零件的平面度和跳动

薄金属(0.03毫米至0.3毫米)在冲压后容易变形。我们通过两段式矫平工艺控制这一问题。首先,卷料通过矫平机送入冲床以消除卷曲应力。其次,冲压后零件通过设定特定间隙的辊式矫平机,在25毫米长度上实现0.02毫米的平面度。对于需要堆叠或焊接的过滤网,这一平面度可防止错位。

外径(OD)相对于孔图案的跳动控制在0.015毫米总指示读数(TIR)以内。我们通过在模具中使用导向销,以前一工位冲出的导向孔为定位基准来实现这一点。这不是事后考虑——导向孔在第一工位冲出,用于定位后续所有工位。如果您的图纸指定了基准A和基准B,我们将保持该关系。对于直径大于50毫米的零件,我们可以将TIR控制在0.02毫米,但建议尽可能设计为更严格的0.015毫米。

每次发货前的检验:您可以信赖的数据

没有完整尺寸报告,我们不会发运任何一批产品。我们的内部实验室配备蔡司三坐标测量机(CMM),分辨率为0.0005毫米,以及基恩士光学比较仪用于孔形检测。每批5000件或以下的零件,我们进行100%光学检测,检查缺孔或桥接断裂。对于更大批量,我们采用基于ISO 2859-1的AQL(可接受质量限)0.65。

我们还对每个热处理批次进行维氏硬度检测。您将获得一份符合性证书,列出材料批号、模具编号、冲压速度和5个随机样品的实际测量尺寸。如果您需要PPAP Level 3提交文件,我们可在首件检验后5个工作日内提供。

生产速度、模具和单件成本

如果您有批量需求,冲压是制造微过滤网最快的方式。我们的高速冲床对简单平面过滤网可达到每分钟400至600件。对于具有4个以上成型步骤的复杂形状,速度降至每分钟150件。新级进模的模具成本在1,800美元至6,500美元之间,具体取决于工位数量和材料厚度。

模具制造完成后,单件价格极低。例如,直径10毫米、厚度0.1毫米的304不锈钢平面过滤网,含200个直径0.1毫米的孔,10万件时单件成本为0.04美元。1万件时,同款零件单件成本为0.12美元。由于我们自有模具,我们还可以提供“模具维护”计划,每50万次冲程重新刃磨冲头,将模具寿命延长至500万件以上。这使您的持续成本保持可预测。

您的微过滤网设计规则:我们能做和不能做的

为获得最佳零件,请遵循以下规则。最小孔径为0.05毫米,但我们建议0.08毫米以确保可靠冲压。孔径必须至少为材料厚度的1.2倍。如果材料厚度为0.1毫米,最小孔径为0.12毫米。孔边缘之间的距离(桥宽)必须至少为0.08毫米。如果您需要比0.05毫米更细的网孔,我们可以生产,但需要采用化学蚀刻工艺而非冲压——那是另一条产品线。

我们可以增加卷边或翻边以增强强度。0.1毫米厚过滤网的卷边可使刚度提高3倍。我们还可以插入支撑网(粗网格)并通过凸焊将其焊接到细网上。这在高压差应用中很常见。如果您对设计不确定,请将图纸发送给我们,我们会标记任何可能导致模具损坏或产生毛刺的特征。

包装与物流:从东莞到您的生产线

我们知道划伤的过滤网是拒收原因。我们将每片过滤网放置在刚性塑料托盘内的独立隔间中,然后将托盘真空密封在防静电袋内。对于大批量订单,如果您有自动化装配线,我们提供连续卷对卷包装。这减少了人工操作,我们可以提供符合EIA-481标准的塑料载带包装。

从我们东莞工厂发货至美国西海岸,空运(DHL或FedEx)需3-4天,海运需12-15天。对于紧急原型件,我们为200克以下的零件提供24小时快递服务。我们处理所有出口文件,包括商业发票和原产地证书。我们面向美国和欧盟的标准DDP(完税后交货)服务不收取经纪费。

最小起订量(MOQ)是多少?

本系列没有起订量要求——我们接受1件原型订单,但模具成本是固定的,因此单个原型约500美元,而1万件订单可显著降低单价。

你们可以定制孔图案或外形吗?

可以,只要遵循最小特征尺寸规则,我们可以制造您在DXF或STEP文件中定义的任何2D形状,包括非圆形孔、锥形孔和不规则外形轮廓。
