为何选择铜底而非纯铜:热性能与重量的权衡

纯铜散热器的重量是铝的3.3倍,每公斤成本是铝的4倍。我们的复合结构采用6 mm厚的C1100铜底座(纯度99.9%)和6063-T5铝翅片。结合界面采用真空钎焊而非环氧树脂粘接——接合面的热阻保持在0.05 °C/W以下。对于300 W的热源,该设计可使结温比同体积的纯铝散热器低18 °C。翅片间距为2.5 mm,翅片厚度为1.2 mm,每100 mm长度可提供1.8 m²的表面积。

实现0.01 mm平面度的CNC加工步骤

我们不采用冲压或铸造工艺制造这些散热器。每件产品均从锻造铜坯和挤压铝翅片型材开始加工。铜底座在四轴Mazak HCN-5000加工中心上进行端面铣削,然后研磨至0.01 mm TIR。翅片采用精密锯切,再通过CNC铣削达到0.02 mm的位置公差。关键步骤是最终磨削:我们使用配备CBN砂轮的蠕变进给磨床,将底座与翅片的垂直度控制在0.015 mm以内。这种精度至关重要,因为翘曲的底座会产生气隙——空气的导热系数仅为0.026 W/m·K,会严重破坏热传递效果。

真空钎焊与环氧树脂:铜铝结合工艺对比

大多数工厂使用导热环氧树脂进行铜铝结合。环氧树脂在150 °C以上会劣化,并增加0.2–0.5 °C/W的热阻。我们采用受控气氛炉在580 °C下进行真空钎焊,使用88%铝-12%硅钎料。接合面剪切强度为45 MPa,可承受从-40 °C到+150 °C的1,000次热循环而不分层。您获得的是整体式结构——无胶层、无气穴。对于高振动环境(轨道交通、船舶),我们可以增加通孔铆钉作为二次机械锁定,但仅钎焊即可通过MIL-STD-810G振动测试。

材料与热处理:C1100铜、6063-T5铝

铜底座:C1100(ETP)电解韧铜,含铜量99.9%,导电率101% IACS,退火至65 HRB以获得加工时的最大延展性。铝翅片:6063-T5挤压铝,屈服强度145 MPa,表面硬度90 HB。我们拒绝任何孔隙率超过0.5%的坯料——每批来料均通过超声波检测进行验证。对于腐蚀性环境,我们提供镀镍铜底座(5 μm化学镀镍)和翅片透明阳极氧化处理(8–12 μm,符合MIL-A-8625标准)。如果您需要更高的工作温度(200 °C以上),我们可改用C18150铜(铬锆铜),导电率不受影响。

每批出货前的检测:CMM、平面度与热性能测试

每件铜底铝翅片散热器均经过三阶段质量控制流程。第一阶段:来料验证——使用光谱仪检测铜纯度,使用便携式里氏硬度计检测铝硬度。第二阶段:制程中——钎焊后进行100%超声波扫描以检测接合面内部缺陷;最终磨削后,在花岗岩平板平台上使用0.001 mm千分表测量平面度。第三阶段:最终检测——每件产品均出具完整的CMM报告(蔡司Contura),涵盖12项关键尺寸,并对随机抽样(每批1件)使用加热模具和热电偶阵列进行热阻测试。CMM数据随产品一并提供,不额外收费。

可制造性设计:我们需要您的图纸提供哪些信息

批量与交期:从单件到10,000件

我们在东莞工厂运营18台CNC加工设备,散热器生产具备24/7产能。单件原型产品在12个工作日内发货——包括钎焊和全面检测。批量生产(100件以上)的交期为20–25个工作日,因为我们需要分批装载真空钎焊炉(每炉最多40件)。我们采用看板系统管理铜坯和铝挤压型材库存,确保材料随时可用。如果您需要更快的交期,我们提供5天加急原型服务,费用为标准价格的1.5倍——涵盖一轮设计验证迭代。

表面处理选项:裸材、阳极氧化或镀镍

裸铝翅片会自然氧化,增加5–10%的发射率,但不影响导热性能。对于强制风冷应用,我们推荐透明阳极氧化处理(Class 2级,8 μm),以防止铜铝接合处发生电偶腐蚀。对于液冷应用(冷板),我们在铜底座上镀5 μm化学镀镍,以防止铜离子污染。如果您需要黑色表面以增强辐射传热,我们仅在翅片上施加PVD黑色涂层(发射率0.9)——绝不在底座上施加,因为涂层厚度会增加5–10 μm,破坏平面度。

定制修改:螺纹孔、螺柱和安装孔

我们可以在铜底座上加工任何安装孔模式:螺纹孔(M2–M12)、通孔或压入式螺柱。对于IGBT模块,我们推荐在铜上使用M4螺旋嵌件——铜较软(65 HRB),螺纹容易滑牙。我们还可以在翅片侧钻孔攻丝,用于安装风扇或热敏电阻。如果您需要预涂导热界面材料(TIM),我们可以模切并贴装0.25 mm石墨垫片或0.13 mm相变薄膜。所有定制特征均在同一0.01 mm平面度公差范围内——我们在所有孔加工完成后最后精铣底座平面。
