新能源汽车高压连接器端子冲压:C5191 磷青铜 0.15mm 薄料、月产 50 万件

新能源三电系统的高压连接器,端子是整条回路的"咽喉":接触电阻高一度,发热就多一分;材料弹性差一截,插拔几次就松。对供应商的要求从来不只是"冲得出来",而是百万件下来每一件都长一个样。

项目背景与挑战

华南一家汽车电子厂商为高压连接器端子找冲压供应商,图纸要求:材料 C5191 磷青铜,料厚 0.15mm,接触区需镀银,插拔寿命 1 万次以上,月需求 50 万件。前一家供应商的问题出在一致性——厚料端子能做,薄料一到高速冲就毛刺变大、弯曲回弹漂移,批次之间尺寸对不上。

薄料端子的三个坎:一是毛刺,料越薄毛刺占比越刺眼;二是回弹,磷青铜弹性好但回弹补偿难算;三是镀层保护,冲压划伤镀银层等于白镀。

BQUQ 的工艺方案

方案核心是连续模一次成型加在线检测,让人工干预降到最低。

模具设计

24 工位连续模:冲裁、整形、弯曲、折弯分步完成,弯曲工位按回弹补偿值预做过弯,模具工作部分用粉末高速钢配真空热处理,刃口寿命按 2000 万冲次设计。

生产与检测

高速冲床 400 冲次/分钟生产,模内加装光纤检测与自动剔除;端子间距(pitch)用在线 CCD 测量,抽样送投影仪复核,镀层质量按批次做盐雾与膜厚抽检。

弯曲工位按回弹补偿预做过弯,补偿值来自试模阶段的实测数据,正式投产后锁定参数,换料卷时复测确认。
