哪些主要钢种适合金属冲压?

低碳钢是金属冲压的主力材料,约占全球冲压件总量的60%。最易冲压的牌号是DC01(EN 10130)、SPCC(JIS G3141)和AISI 1008/1010,其延伸率为28-38%,屈服强度为140-280 MPa。这些材料非常适合深拉深、弯曲和冲裁,因为其低碳含量(0.05-0.10%)可防止在多工位级进模操作中发生加工硬化。

对于需要更高强度的结构应用,可以冲压HSLA钢(如S355MC或AISI 50XF),但需要更大的压力机吨位和更坚固的模具。不锈钢304和316可以冲压,但其成形性比低碳钢低20-30%,退火状态下的延伸率约为40-50%。430(铁素体)不锈钢由于加工硬化率较低,比奥氏体牌号更容易冲压,是厨具和家电面板的经济之选。对于弹簧应用,全硬状态下的301不锈钢(屈服强度965 MPa)可以冲压,但需要硬质合金模具并仔细补偿回弹。

铝合金的选择如何影响冲压性能?

铝合金可以冲压,但由于其密度较低(2.7 g/cm³)和导热性较高,需要与钢材不同的工艺参数。最易冲压的铝合金是5052-H32、6061-T6和1100-O。5052合金的延伸率为12-18%,是深拉深外壳和汽车隔热罩的首选材料,因为它具有抗应力腐蚀开裂能力。1100-O合金最软(硬度23 HB)且成形性最好,延伸率可达35%,但缺乏结构件所需的强度。

铝的关键限制是其容易产生粘着磨损并粘附在模具钢表面,因此我们建议使用D2或A2模具钢并涂覆氮化钛(TiN)涂层。对于6061-T6,冲压应在T4状态(固溶热处理)下进行,成型后再人工时效至T6状态,因为T6状态的延伸率仅为10%,在较小弯曲半径下会开裂。冲压用铝板厚度通常为0.3 mm至4.0 mm,冲裁尺寸公差为正负0.05 mm,成型特征公差为正负0.1 mm。根据我们的经验,5052-H32铝冲压件在10万件批量生产中可实现0.02 mm的尺寸重复性。

哪些铜和黄铜合金最适合电气触点和连接器?

铜及其合金因其导电性和耐腐蚀性而被广泛冲压用于电气应用。C11000(电解韧铜)具有101% IACS导电率,用于母线排和厚规格连接器,但它较软(硬度40-60 HB),需要小心处理以避免划伤。对于弹簧触点,铍铜C17200(硬度36-44 HRC,导电率22% IACS)是高端选择,疲劳寿命超过1000万次,但其成本是黄铜的8-12倍。

哪些高性能和特种合金可以冲压?

除标准材料外,BQUQ还为汽车和航空航天客户冲压多种高性能合金。2级和5级钛(Ti-6Al-4V)可冲压厚度达2.0 mm,但对于复杂形状需要在600-800°C下进行热冲压,因为2级钛的室温延伸率仅为14%。Inconel 625和718只能以薄规格(0.1-0.5 mm)进行冷冲压且变形量有限;更深的拉深需要在980°C下进行热成型。这些镍基高温合金的成本为每公斤20-40美元,因此材料利用率至关重要。

其他可冲压的特种材料包括钼(用于半导体散热片)、钽(用于化工处理)和42合金(镍铁合金),用于电子封装中的玻璃-金属密封。可伐合金(ASTM F15)的热膨胀系数为5.3 x 10⁻⁶/°C,用于冲压气密连接器外壳。镍钛诺(镍钛形状记忆合金)可用于冲压医疗器械支架和执行器,但由于其极大的回弹,最终几何形状需要激光切割。对于每种特种材料,我们都会在投入模具制造前运行材料特定的模拟(AutoForm或PAM-STAMP)来预测回弹和模具补偿。

材料厚度和硬度如何影响模具设计和公差?

材料厚度直接决定模具间隙,钢的模具间隙应为每侧材料厚度的5-8%,铝为3-5%,黄铜为8-10%。对于1.0 mm厚的钢板,每侧模具间隙为0.05-0.08 mm;间隙不当会导致毛刺超过厚度的10%。硬度影响吨位:冲压1.0 mm厚的304不锈钢(硬度200 HB)所需的压力约为1.0 mm DC01钢(硬度95 HB)的1.5倍。我们的250吨机械压力机可处理大多数厚度达6.0 mm的材料,而400吨液压压力机专用于厚规格高强度钢和热冲压操作。

公差因材料而异:冲压钢件可实现正负0.05 mm的冲裁公差和正负0.2 mm的成型尺寸公差,而铝由于回弹较小,冲裁公差可达正负0.03 mm。具有高延伸率的铜合金(黄铜)由于流动可预测,可保持更严格的公差,正负0.02 mm。对于关键尺寸,我们执行统计过程控制(SPC),Cpk值高于1.33,这意味着每百万件中超出规格的零件少于64件。

级进模冲压最适合平面零件或具有中等成型量的零件,如支架、端子和散热片,适用于任何延伸率高于15%的材料。生产速度范围为每分钟50至800次冲程,级进模的模具成本通常为8,000至50,000美元,具体取决于工位数量和市场材料硬度。当零件深度超过直径或宽度的1.5倍时,需要深拉深,如电池外壳、杯体和壳体。单次操作的拉深比(毛坯直径与凸模直径之比)不应超过:钢1.8,铝1.6,黄铜2.0。

对于5052铝的深拉深,我们使用材料厚度4-6倍的拉深圆角半径,并施加拉深力15-20%的压边力以防止起皱。对于304不锈钢的深拉深,极限拉深比降至1.5,我们使用带30-40吨气垫压力的双动压力机。材料成本影响这一决策:如果材料昂贵(钛、Inconel),我们建议采用深拉深以最大限度减少废料,因为级进模可能在载体条带上浪费30-40%的材料。

哪些精加工和二次操作适用于冲压材料?

所有冲压金属都可以进行二次操作,但存在材料特定的限制。钢件可以进行镀锌(成本为每公斤0.05-0.15美元)、粉末喷涂(每平方米0.10-0.30美元)或钝化处理;不要在400系列不锈钢上使用酸洗,因为会导致氢脆。铝冲压件需要铬酸盐转化涂层(MIL-DTL-5541)或阳极氧化(II型,5-25微米)以提高耐腐蚀性;请注意阳极氧化会增加0.02-0.05 mm的尺寸,因此需相应调整模具。

冲压材料的最小弯曲半径是多少?

低碳钢的最小弯曲半径通常为材料厚度的0.5至1.0倍,5052铝为1.0至1.5倍,304不锈钢为2.0倍。对于Inconel等高强度合金,最小弯曲半径为材料厚度的3至4倍。低于这些值弯曲会导致外纤维开裂。

哪种材料最适合大批量冲压件且成本最低?
