精密级进模的工步数常达20~40个,排布顺序遵循:冲导正孔→粗冲内孔→精冲外形→弯曲→成形→分离。对于微小零件,需要在最后一步才实现完全分离,以避免单个微小件在模具内卡滞。空步(空工位) 的设置在高速模中至关重要,为未来改模或增加传感器留出空间。


2.2 冲裁间隙与毛刺控制

冲裁间隙(凸模与凹模的单边间隙)影响毛刺高度与断面质量。对于厚度0.1~0.5mm的薄料,精密冲裁的间隙通常取料厚的3%~6%。但当料厚小于0.2mm时,凹模刃口加工和组装偏心带来的相对间隙波动会显著增大,必须采用微细电火花线切割一次成型凹模镶件。


毛刺高度的行业标准:连接器类要求小于材料厚度的10%且不超过0.02mm。应对策略:采用精冲(Fine Blanking) 结构——带V形齿圈压料板,但受限于模具尺寸和成本,只在关键工位局部应用。


2.3 凸模冷却与防粘

高速连续冲压会产生摩擦热,导致凸模温度上升,材料易粘附。解决方案:在模具内部集成微细冷却流道,或者采用硬质合金+涂层组合,并加大喷油量强制冷却。


三、模内微成形技术集萃

3.1 模内攻牙与模内铆接

传统冲压后需要攻丝机逐一加工螺纹,效率低且增加周转。模内攻牙通过安装在模具下模的攻牙机头,利用冲床滑块运动驱动丝锥旋转,在带料上完成攻丝,精度可达6H,速度与冲压节拍同步。


模内铆接则指在同一模具内完成冲压件与螺母、螺柱或其他冲压件的组装。通过送料机构将铆接件送入模具,滑块下行时完成压铆或翻边铆接。


3.2 电机铁芯自动叠铆技术

电机定转子铁芯由数百片相同形状的硅钢片叠压而成。传统工艺为冲压后另行胶粘或焊接。自动叠铆技术利用级进模的特殊凸模,在每一片上冲出环形凹坑(铆扣点),当下一片叠上时,凸点挤入前一层的凹坑形成过盈联结。控制每片旋转一定角度可消除厚度方向误差,同时改善磁性能。


该技术需要极高精度的叠厚控制(每片厚度公差±0.002mm),且在冲压过程中自动检测叠片数量,达到预定片数后自动排出铁芯。


3.3 引线框架的蚀刻+冲压混合工艺

高密度引线框架(引脚间距0.3mm以下)传统采用化学蚀刻,但生产周期长且不利于环保。精密冲压+局部蚀刻混合工艺正得到应用:先用级进模冲压出外形和引脚粗轮廓,再用激光或化学蚀刻精修引脚间细微缝隙,保证引脚边缘光滑无毛刺。
