电池包壳体:冲压的“新大陆”
动力电池包是新能源汽车最核心、也最具价值的增量总成,其壳体冲压件市场从几乎为零跃升至百亿美元级别。电池壳体分为电芯壳、模组框架和整包下壳体三大部分。电芯壳通常采用精密深拉伸工艺,使用厚度0.3mm至0.8mm的镀镍钢带或铝合金带料,对壁厚均匀性、气密性和表面洁净度有着极严苛的标准。以4680大圆柱电芯壳为例,其深径比超过1:2.5,传统多工位拉伸极易出现底部断裂或壁部皱褶,必须引入伺服压力机的柔性速度曲线和分区压边力控制,才能将不良率控制在50ppm以下。

电池包下壳体作为结构性防护件,早期由数十个冲压件焊接而成,现正向一体化大型冲压演进。铝合金一体式下壳体采用6000系或7000系板材,通过多工位连续模或串联冲压线成形,冲压深度可达200mm以上,对模具的冷却水道设计和热平衡管理提出极高要求。同时,为满足电池包的IP67/IP69K密封等级,壳体法兰面的平面度和孔位精度需达到0.1mm以内,这推动了大吨位伺服冲床与在线激光测量系统的深度耦合。全球主要电池制造商均在培育自己的冲压供应链,或自建内部冲压产能,以确保壳体供应安全和品质一致性。

电驱系统冲压件:高精度与高转速的挑战
电驱系统替代燃油车的发动机和变速箱,带来了电机定转子铁芯、减速器齿轮、逆变器壳体和连接铜排等一系列冲压件需求。其中,电机定转子铁芯由0.25mm至0.35mm厚的无取向硅钢片叠压而成,冲压精度直接影响电机效率。硅钢片冲压属于高速微冲压范畴,冲次通常在每分钟400至800次,模具刃口间隙需控制在材料厚度的3%-5%以内,毛刺高度不得超过0.02mm。随着驱动电机转速向20000rpm以上迈进,铁芯的叠片系数和同轴度要求日益严苛,带动了精密级进模和在线叠铆技术的迭代升级。

逆变器壳体通常使用铝合金压铸件,但内部母排、屏蔽罩和冷却板则大量采用冲压工艺。铜母排冲压要求极高的表面光洁度和边缘倒角,以防止高压放电。部分高性能车型的铜排甚至采用无氧铜进行微细冲压,厚度精度要求±0.01mm,这对冲压工艺的一致性控制构成了显著挑战。

车身轻量化:铝板和热成形钢的冲压竞赛
新能源汽车对续航里程的焦虑,驱动车身轻量化进入更深层次。铝板在四门两盖、翼子板等覆盖件中的应用比例从燃油车的10%以下快速上升至30%-50%。铝合金冲压的难点在于其较低的n值和r值,成形窗口窄且回弹显著。目前铝板覆盖件主要采用伺服冲床配合多动作气垫,通过拉伸过程中变压力控制来避免开裂和起皱。铝板热成形-淬火(HFQ)技术也在一些高端车型中实现量产,零件强度可达250MPa以上,且回弹控制在0.2mm以内。

在车身安全结构件领域,热成形硼钢(PHS)继续扩大阵地。新能源汽车由于电池布置在地板下方,对侧碰侵入量的容忍度极低,这迫使B柱、门槛梁和电池包侧边防撞梁大量采用1500MPa甚至2000MPa级热成形钢。此类零件的热冲压产线高度自动化,包括加热炉、快速输送机械手、伺服液压机和模内淬火系统,单条产线投资动辄过亿元。2024-2025年间,中国新增热冲压产线超过60条,其中超过一半服务于新能源车型。

热管理系统冲压件:精准控温的幕后功臣
新能源汽车的热管理系统远比燃油车复杂,涉及电池冷却、电机冷却、乘员舱热泵和功率电子散热等多条回路。这一系统催生了大量冲压成型的冷却板、流道板和水室。此类零件通常采用不锈钢或铝合金薄板冲压后与另一冲压件钎焊、激光焊接或摩擦搅拌焊形成密封流道。冲压过程需严格控制毛刺和变形,以保证焊接面平整度和流道截面一致性。随着电池快充功率向800V甚至更高迈进,液冷板的散热密度急剧上升,冲压流道的几何精度从亚毫米级向微米级演进,推动冲压工艺向蚀刻+冲压复合工艺方向发展。

供应链格局的重塑
新能源汽车对精密冲压件的需求正在重塑供应商金字塔。传统Tier 1冲压巨头加速电动化产品线转型,而一批专注电池壳和电驱冲压件的专精特新企业快速崛起。整车厂为保障电池安全这一核心要素,越来越多地选择与冲压供应商深度绑定,甚至采用“厂中厂”模式,要求冲压线直接建在电池工厂内部。这种垂直整合趋势对冲压企业的交付响应速度和质量管理体系提出了全新标准,也催生了冲压行业新一轮的资本投资和技术竞赛。
