冲压散热器采用薄金属板(通常厚度为0.3mm至1.5mm)成型为翅片阵列。主要的热限制因素是翅片效率,而非材料导热率。在翅片高度20mm、厚度0.5mm的条件下,铝(导热系数205 W/m·K)在典型对流系数25-50 W/m²·K下的有效翅片效率降至约78%。相比之下,厚度1.5mm的挤压翅片效率为92-95%。

冲压工艺需要级进模,成本从简单平翅片设计的800美元到复杂百叶窗或折叠结构的3,000美元不等。模具成本在量产周期内摊销。年产量5,000件时,模具成本每件增加0.16-0.60美元,侵蚀了材料和人工的节省。年产量50,000件时,模具成本每件仅增加0.02-0.06美元。

冲压散热器使用薄板金属,材料浪费极少。典型的落料成型工序材料利用率可达85-90%,而挤压坯料需要切割和机加工,利用率仅为60-70%。对于40x40x20mm、重22克的散热器,冲压方案的原材料成本约为0.12美元,而挤压方案为0.18美元加上0.08美元的二次机加工费用。

二次工序更能说明问题。冲压散热器可将安装卡扣、弹簧弹片和定位销直接集成到冲压模具中,省去每件0.05-0.15美元的独立紧固件成本。挤压散热器通常需要攻丝孔(每个0.10-0.20美元)或使用粘合剂固定卡扣。对于大批量消费电子产品,每件0.20-0.40美元的节省很快就能超过模具投资。

冲压散热器几何设计规则

冲压工艺对几何形状有特定限制,工程师必须遵守以避免模具报废和生产延误。铝5052(最常用的冲压散热器合金)的最小弯曲半径为材料厚度的1.0倍。对于0.5mm薄板,这意味着弯曲半径不得小于0.5mm。更小的半径会导致晶界处开裂,尤其是沿轧制方向。

翅片高度受单次工序拉深深度的限制。对于0.5mm铝板,无中间退火的最大拉深深度为15mm。超过此值需要多级成型,节拍时间从每小时1,200件降至400件。如果设计需要超过30mm的翅片,可考虑折叠翅片组件,将单个冲压翅片钎焊或机械铆接到基板上。

材料选择:铝合金与铜

铝5052-H32是冲压散热器的主力材料。其屈服强度为193 MPa,使薄壁件在无回弹问题的前提下保持刚性。导热系数为138 W/m·K,是纯铜的67%,但对于结温低于75°C的大多数强制对流应用已足够。

对于超过150W的高性能LED驱动器和功率模块,冲压铜(C11000,导热系数391 W/m·K)成为可行方案。相同几何形状下,铜冲压所需的吨位是铝的2-3倍,增加了模具磨损。铜的级进模在需要重新刃磨前通常可冲压500,000次,而铝为1,500,000次。每件模具摊销成本增加0.03-0.08美元,但相同翅片几何形状下热阻比铝降低35-40%。

表面处理对冲压散热器至关重要。铝表面自然氧化层(2-4nm厚)增加的热阻可忽略不计。但如果指定黑色阳极氧化以提高发射率(0.85对比裸铝的0.10),涂层厚度应保持在8-12微米。超过25微米的厚阳极氧化层会因多孔非导电氧化物结构使翅片导热率降低最多15%。

应用阈值:冲压方案的优劣场景

冲压散热器在三种特定场景中表现优异。第一,LED照明阵列,需要在低高度限制下将30-80W热量分散到大面积板面上。100x60mm冲压散热器配10mm翅片在300 LFM气流下可实现1.8°C/W热阻,适配12mm机箱高度。挤压无法达到此高度,压铸则需要昂贵的模具。

第二,发动机舱内汽车电子,振动可靠性至关重要。带一体式弹簧卡扣的冲压翅片可通过10G随机振动测试而不会松动,而采用导热胶粘接的挤压散热器在10年内有2-4%的已知失效率。冲压的机械互锁结构天然更可靠。

第三,含高频开关器件的电信设备。冲压散热器的薄翅片相比厚挤压翅片可将相邻翅片间的寄生电容降低30%,减少1GHz以上频率的电磁干扰。

当热流密度超过基板面积10W/cm²时,冲压方案不如挤压方案。在此水平下,通过薄基板(0.5-1.0mm)的热传导成为瓶颈,需要挤压型材3-5mm的基板厚度。冲压方案也不适合超过40mm的超高翅片,此时高厚比限制导致翅片尖端温度超过基板温度15°C以上。

常见工程问题解答

冲压方案的经济起订量是多少?要使模具摊销低于零件成本的10%,至少需要订购8,000-10,000件。低于3,000件时,建议考虑铲削或粘接翅片组件。

冲压散热器能否与热管结合使用?可以,但需将基板设计为0.1mm深的平面凹槽以容纳热管。使用导热系数3 W/m·K的导热环氧树脂粘接热管,并将冲压翅片包覆在热管周围实现机械固定。

如何在CAD图纸中标注冲压散热器?需注明材料(Al 5052-H32或C11000)、板材厚度、翅片数量、翅片间距、整体尺寸、弯曲半径和表面处理。添加毛刺方向和最大毛刺高度(标准0.05mm)的注释。按ASME Y14.5标准标注平面度公差和孔位公差。
