如何为LED照明应用选择散热器

为LED照明选择散热器,需要将散热器的热阻与LED结温限制相匹配,对于大功率芯片,结温通常限制在85°C至105°C。决策取决于四个变量:总耗散功率(瓦)、允许的环境温度、热预算(外壳到结的热阻)以及可用的安装面积。对于大多数10W以上的商用LED灯具,采用热阻为0.5°C/W至2.5°C/W的挤压铝散热器是标准工程解决方案,但在较低功率密度下,冲压钢和粘合鳍片组件具有成本优势。

热预算计算方法

工程的起点始终是结到环境的热路径。对于典型的Cree XHP70.2或Lumileds LUXEON V,结到外壳的热阻(Rth j-c)规定为0.9°C/W至1.5°C/W。热界面材料(TIM)根据使用导热硅脂、相变垫片还是石墨膜,会增加0.1°C/W至0.3°C/W的热阻。散热器必须提供其余的热阻。

公式为:Rth hs = (Tj max - Ta max) / P dissipated - Rth j-c - Rth TIM。

挤压铝6063-T5因其导热系数(201 W/m·K)、成本和可挤压性的平衡,仍然是LED散热器的行业默认选择。压铸ADC12(导热系数96 W/m·K)对于复杂几何形状更便宜,但热性能差50%,需要增加30%至40%的表面积才能实现相同的散热。铜(385 W/m·K)在单位体积性能上更优,但每公斤成本高出4至5倍,重量增加一倍,因此仅适用于汽车前照灯等紧凑型高光通量应用。

冲压铝散热器是15W以下LED灯泡和筒灯最常见的方案,因为模具成本可快速摊销,且薄鳍片(0.8mm)可在低重量下实现高表面积。然而,冲压鳍片必须通过机械折叠或铆接固定到底板上,在界面处引入0.5°C/W至1.0°C/W的接触热阻。对于30W以上的LED阵列,该界面成为瓶颈,因此优选挤压或粘合鳍片设计,因为安装面经过机加工,平整度达到0.05mm,确保TIM厚度最小化。

安装表面、平整度和热界面材料

对于TIM的选择,永久性组装使用导热硅脂(25微米粘合线时0.1°C/W)。相变材料(PCM)是自动化生产的首选,因为它们在热循环下不会泵出。石墨垫片(0.15°C/W)可返工,但需要10-15 psi的夹紧压力。对于工业高棚照明等高振动环境,使用带弹簧加载框架的机械夹具,对LED板保持恒定压力,防止TIM蠕变。

环境因素和降额

必须根据散热器在目标环境中的实际性能对LED电流进行降额。对于25°C环境温度的室内照明,一个30W的LED搭配1.2°C/W的散热器,其Tj为25 + 30 x (1.2 + 1.4) = 103°C,这对于额定105°C的LED来说是可接受的,但没有余量。对于50°C环境温度下的户外灯具(黑色外壳直接暴露在阳光下),同样的设计会失效。BQUQ建议环境温度每高于25°C 10°C,LED电流降额15%。对于50°C的户外环境,30W的LED应以25.5W驱动,或者散热器必须增大35%。

生产实用建议

对于原型和小批量(500件以下),使用带CNC加工的挤压铝型材。模具成本低(低于1500美元),并且可以测试多种鳍片几何形状。对于5000件以上的生产批量,如果功率低于20W,可评估冲压铝或压铸件,但需先进行热仿真。BQUQ的经验表明,70%的LED散热器故障不是材料问题,而是TIM涂敷不良或夹紧压力不均匀所致。规定LED模块上M3螺钉的拧紧扭矩为4-6 kgf-cm,并使用扭矩控制螺丝刀。

问:如果我加一个风扇,可以使用更小的散热器吗?可以,强制对流可将所需表面积减少50-60%,但风扇会增加2-3W的功耗和一个故障点。对于户外照明,风扇的可靠性不可接受;始终使用自然对流。

问:散热器基座温度最高安全值是多少?为获得50,000小时的寿命,请将LED外壳温度保持在85°C以下。根据阿伦尼乌斯方程,温度每超过85°C 10°C,LED寿命减半。
