压接如何消除热界面间隙

焊接或环氧粘合翅片会留下0.02–0.05 mm的空气间隙,起到热绝缘作用。我们采用压接工艺,使底座材料在翅片根部周围塑性变形,形成无间隙的冶金结合。我们的拉力测试数据显示,每片翅片的保持力超过120 N,接头热阻为0.03 °C·cm²/W——在独立测试中比钎焊组件低40%。

每片翅片预加工至厚度0.8 mm ±0.02 mm,然后压接到底座上拉削的T型槽中。压接模具经CNC磨削,可在200 mm长度内保持翅片间距在±0.02 mm以内。这意味着您的气流路径均匀,CFD模型中的压降计算与实际性能偏差在5%以内。

底座加工与平面度控制

底座材料为6063-T5铝挤压棒材,在180 °C下应力消除4小时以去除内应力。然后我们通过CNC加工安装面,在300 mm长度内平面度达到0.03 mm,使用花岗岩平板和千分表验证。如果您需要镜面光洁度用于直接IGBT安装,我们可在接触区域保持Ra 0.4 µm——这是标准选项,而非特殊要求。

对于翅片侧,我们使用带定制燕尾铣刀的4轴CNC铣床切削压接槽。槽深公差为±0.01 mm,控制底座材料在翅片根部周围的位移量。这是决定翅片在热循环下是否保持笔直的关键步骤。我们每10件用CMM探针检查一次槽深。

我们库存6米长的6063-T5和1100-H14棒材,因此无需等待材料订购即可切割翅片。对于更高热导率需求,我们使用1050纯铝制作底座和翅片——热导率229 W/m·K,但材料较软(25 HB),因此我们相应调整压接压力以避免翅片变形。

翅片高度与纵横比限制

压接工艺在翅片高度10 mm至80 mm之间效果最佳。低于10 mm时,翅片刚度不足,无法在压接行程中保持笔直。高于80 mm时,我们采用两步压接工艺:先以50%压力预压接,再以全压力最终压接。这防止翅片尖端出现波浪形。

对于纵横比超过12:1(高度与厚度比)的情况,我们添加临时稳定导轨,CNC机器在压接后移除。该导轨在80 mm高度内将翅片尖端直线度保持在0.1 mm以内。我们已使用此方法交付过120 mm高、1.0 mm厚的翅片——即120:1纵横比,大多数工厂会告诉您这不可能实现。

每次发货前的检验

每件压接翅片散热器在离开我们东莞工厂前均经过3点检验。首先,我们使用分辨率为0.002 mm的千分表在花岗岩平板上测量底座平面度。其次,我们使用带0.005 mm探针的手动CMM检查翅片间距和垂直度。第三,我们对批次中2%的产品进行随机拉力测试——如果任何翅片拉力低于120 N,整批重新压接。

我们还在50 W加热器负载下对首件进行热成像。如果任何翅片与相邻翅片温度偏差超过2 °C,则表明压接接头不良,我们将其报废。此热检查记录在您的检验报告中,随货发送。

何时需要两件式设计而非压接

压接翅片适用于翅片间距大于2.5 mm的高产量、低成本生产。但如果您需要翅片间距低于2.0 mm或翅片高度超过150 mm,CNC一体式散热器或铲削翅片设计性能更佳。我们两种都制造——因此我们会诚实告知哪种工艺适合您的热预算。如果您不确定,请将热负荷和气流数据发送给我们,我们将在一个工作日内为您计算结温。

我们在东莞的压接翅片生产线

我们运行两台专用压接压力机——一台10吨液压机用于最长150 mm的翅片,一台25吨压力机用于最长400 mm的翅片。两台压力机均使用伺服控制压力曲线,压接力在0.5秒内平稳上升。这防止模具释放后翅片回弹。我们的操作员拥有10年以上压接经验,并每小时对翅片间距进行2%的SPC检查。

由于我们是拥有内部CNC加工、冲压和弹簧制造能力的精密制造工厂,您的散热器还可包括安装支架、弹簧夹或螺纹嵌件——全部在同一工厂加工。这将您的供应链从五家供应商缩减为一家。
