TWS电池接触弹簧:304不锈钢,0.3mm线径,±3%力值

真无线耳机充电盒内的电池接触弹簧,看起来是物料清单中最简单的项目——几圈0.3mm不锈钢线。实际上,它却是最难制造的零件之一。接触力必须在每月数百万件中保持在几个百分点以内,镀层必须经受汗水、湿度和反复插拔,任何偏差都会在现场表现为充电故障和保修退货。

项目背景与挑战

客户是一家亚洲ODM,为国际品牌开发和制造TWS耳机及可穿戴设备。每个充电盒内,一个小型电池接触弹簧压在电池端子上,以在热膨胀、振动和数千次开合循环中保持稳定连接。之前的供应商可以批量卷绕该零件,但交付的力值批次间波动明显,且几千次插拔循环后镀层磨损导致接触电阻升高,终端用户间歇性充电投诉增多。

工程要求在三个方向上都很严格。首先,弹簧由0.3mm线材卷绕——接近实际卷绕的细端——因此从线张力到节距的每个工艺参数都会影响最终力值。其次,接触力公差设定为±3%,比普通弹簧常见的±10%严格得多。第三,触点必须承受100,000次插拔和按压循环且镀镍层完好,因为每次用户放入耳机时,镀层表面都会与端子发生滑动接触。

产量让一切更难。该项目在两个季度内从每月100万件提升到300万件。在这种速率下,即使1%的不良率也意味着数万个有缺陷的充电盒。客户需要一个能在量产中保持统计过程控制的供应商,而不仅仅是首件通过。

还有一个商品化弹簧很少讨论的实际约束:零件散装运往不同国家的两个组装厂,而0.3mm线径的松散卷绕弹簧极易缠绕。缠绕的弹簧到达时引脚变形,因此包装、防潮和每箱数量控制都成为技术协议的一部分,而非事后考虑。

BQUQ工艺解决方案

BQUQ首先将其视为力值控制问题,其次才是卷绕工作,并围绕在月产100-300万件时保持力值分布居中且狭窄来构建工艺。

材料与线材选择

所有弹簧均采用304不锈钢线卷绕,客户选择该材料是因为其在潮湿环境中的耐腐蚀性。来自审核线材厂的线材到货时检查直径和抗拉一致性,因为0.3mm线材即使直径微小变化也会显著改变弹簧刚度。0.3mm尺寸完全在BQUQ处理的0.2-3mm弹簧线范围内,来料检验记录直径均匀性,以便在线材厂批次变更到达卷绕车间之前发现。只有在确认运行显示力值分布不变后,才允许在批准的线材厂之间切换。

卷绕与力值窗口设置

卷绕在CNC弹簧卷绕设备上排程,并在线监测外径。工艺不是针对单一标称力值,而是围绕力值窗口设置:每个设置下的样品弹簧在弹簧力测试仪上测试,载荷-挠度曲线与±3%带进行比较。调整节距、直径和自由长度,直到分布居中在窗口内,然后锁定。卷绕后的去应力处理稳定残余应力,使测量的力值在储存和运输过程中不会漂移。

镀镍与循环验证

电镀前,每个弹簧都经过去毛刺,去除锋利的切断尾部和可能划伤电池端子的拉丝残留。然后进行镀镍,厚度控制兼顾防腐蚀和低而稳定的接触电阻。为验证耐久性,样品弹簧在模拟耳机入盒动作的夹具上运行100,000次插拔和按压循环,并定期测量接触电阻。镀层未出现穿透,电阻漂移保持在客户限值内。

线圈几何形状首先在卷绕工位设定,然后在量产前锁定所有影响接触手感的参数:线径0.3 mm、线圈直径、节距和引脚长度在首件上测量,接触力通过力值计每批抽样五点,在±3%窗口内验证。由于弹簧与0.3 mm电池极耳配合,毛刺高度和引脚对齐与力值同样重要;引脚错位可能骑在极耳边缘并划伤镀层,因此每次换型时引脚都通过通止规夹具检查。

质量控制与交付

每个新设置都从首件批准开始:在光学投影仪上全面尺寸检查,在统计意义上足够的样本上进行力值测试,以及镀层厚度测量。批准后,生产在SPC下运行,以接触力为关键特性;每批出货附带检验报告,并跟踪能力数据,使力值CPK保持在1.33或以上。整个流程在ISO9001:2015质量体系下运行。

结果:客户在两轮样品后批准了该零件,BQUQ现在按滚动月度排产发货,已从每月100万件扩展到300万件。在量产的第一年,归因于接触弹簧的现场充电投诉降至几乎为零。除了力值改进,还与客户一起完善了散装包装形式,以防止运输过程中线材缠绕,解决了组装厂最后的投诉。

可追溯性也融入流程:每个生产批次都与线材厂批次和电镀批次关联,因此如果任一上游输入出现异常,可以在数小时内而非数周内识别并围堵受影响范围的箱子。当客户自身的供应商审核要求在300万件规模上提供材料来源证据时,这种纪律不止一次发挥了作用。
