IGBT功率模块的可靠性取决于其与散热器之间的界面。在满牵引负载下,模块会向该界面注入数百瓦的热量,如果安装面不平整,导热垫无法填补间隙——模块会过热并提前降额。挤压铝型材能以适合车辆的成本提供翅片面积,但在其基础上保持0.05mm的安装表面以及加工密封槽,才是散热器与真正热解决方案的区别。

项目背景与挑战

一家欧洲电力电子供应商,作为多个电动汽车项目的一级合作伙伴,向我们提供了一款用于牵引逆变器IGBT模块的液冷散热器。挤压型材已在纸面上设计和验证:6063-T5铝合金,带翅片的底座,顶部宽而平,下方有冷却通道。月产量设定为5,000件。纸面上看,零件很常规。但图纸讲述了不同的故事。

他们先尝试了当地的挤压厂。型材出来不错,价格也合适,但加工后的顶部在批量生产中从未保持平面度,并且在客户自己的认证测试中出现了密封泄漏。挤压供应商可以成型,但无法解决加工界面或密封槽的问题,因此责任落在两家公司之间,没有人对成品负责。图纸就是这样到达我们这里的。

挤压后的安装面永远不够平整,无法安装功率模块。挤压会沿长度方向留下自然的弯曲和扭曲——在如此宽的表面上通常为0.2至0.3mm——在IGBT模块可安全承受的夹紧压力下,任何导热界面材料都无法补偿。模块要求安装面平面度在0.05mm以内。围绕该表面有一个用于模块垫圈的密封槽,如果槽宽或槽深变化,垫圈要么泄漏,要么过度压缩。再加上必须同时定位到模块和板支柱的安装孔,整个顶面必须在挤压后重新加工。

然后是热循环。运行中的逆变器会经历数千次加热和冷却循环,挤压或重加工留下的任何残余应力都会随时间推移使平面度发生变化。一个在台架上测量为0.05mm,但在车辆中运行一季后变为0.09mm的散热器,是保修索赔,而不是零件。挑战从来不是一次达到0.05mm——而是在批量生产和车辆整个寿命期内保持它。

BQUQ工艺解决方案

我们的方法是将挤压件视为毛坯而非成品,并在型材应力稳定后,将所有与模块接触的部分在CNC上加工。

挤压与应力稳定

型材挤压安排在6063-T5生产线上,毛坯在任何切割之前经过受控的拉伸矫直和稳定停留。这有两个作用:消除挤压长度上的弯曲和扭曲,使CNC只去除均匀的一层;并让材料在切割关键面之前松弛,因此机床上测量的平面度就是客户几个月后仍然拥有的平面度。冷却通道周围的壁厚保持一致,因此加工后的顶部永远不会突破到通道——这种缺陷只会在加工后出现且无法修复。

安装面和密封槽的CNC加工

安装面、密封槽和所有安装孔在一次装夹中加工,因此平面度和槽参考同一基准。表面经飞刀切削至0.05mm平面度和Ra0.8,密封槽铣削至宽度0.01mm和深度0.02mm,使垫圈压缩保持在密封制造商窗口内。孔位置保持在0.01mm。槽边缘在过程中去毛刺,因为密封面上的凸起毛刺会割伤垫圈并造成泄漏,再好的平面度也无法修复。

密封面验证

由于密封是防止冷却液接触电子元件的关键,槽不仅测量——还经过验证。通过通止规垫圈检查和光带检查确认槽底和密封面在整个周边连续,没有深到足以给垫圈提供泄漏路径的刀痕。任何在槽中显示台阶或过渡错误的零件都会被报废而不是返工,因为手工修补过的密封面无法信任其在压力下保持密封。

质量控制与交付

首件检验是完整的CMM布局,而不是抽查。平面度在整个模块占位面积上映射,密封槽在周边多个点测量,孔位置对照模块数据表验证。关键特征CPK目标为1.33或更高,数据在ISO9001:2015质量体系下随每批货物提供。尺寸报告按批次存档,因此任何现场问题都可以追溯到确切的挤压批次和加工运行。

结果:样品在5天内批准,首批5,000件在15天内发货,零件转入滚动月度计划。密封面平面度在整个认证运行中保持在0.05mm以内,零件交付时导热界面被遮蔽,以免在组装前受到污染。

0.05mm是我们加工安装面的标准能力,我们用CMM映射整个占位面积,而不是检查单点。由于型材在加工前经过应力稳定,平面度倾向于在使用中保持,而不仅仅是在检验台上。平面度的CPK在批次发货前保持在≥1.33。

你们如何防止密封槽泄漏?

槽宽保持在±0.01mm,深度保持在±0.02mm,因此垫圈压缩保持在密封制造商窗口内。我们通过通止规垫圈和光带检查验证整个周边,并且控制两个槽尺寸的CPK,而不是依赖单个测量样本。

你们能在不长交期的情况下每月生产5,000件吗?

可以。首件在图纸批准后5天完成,首批5,000件在15天内发货,然后生产按滚动月度计划运行。我们的散热器产量范围为1,000至100,000件,因此每月5,000件对我们来说是正常生产,而不是极限。

安装面是否阳极氧化?

不。我们保持导热界面裸露并遮蔽,因为阳极氧化层会增加热阻并可能扰乱平面度。装饰性或保护性阳极氧化,包括黑色,可以在图纸要求时应用于型材的其余部分,只要界面保持清洁。
