无需模具的弹簧原型与小批量生产

简短回答:大多数压缩弹簧、拉伸弹簧和扭转弹簧根本不需要硬模具。它们由线材在CNC卷簧机和凸轮驱动成型机上成型,因此原型只是1到50件的短批量生产。您支付的是线材、调试时间和检验费用——而不是模具费用。在BQUQ,无需模具的弹簧原型通常在图纸批准后5-10个工作日内发货,报价在12个工作小时内返回。只有当您需要冲压平弹簧、弹簧夹或成型带材轮廓时,才真正需要模具,因为那时确实需要落料或弯曲模具。对于圆线弹簧,“模具成本”通常为零。

为什么大多数弹簧本质上无需模具

来自注塑或压铸行业的采购人员会认为每个新零件都需要从模具开始。弹簧则不同。螺旋压缩弹簧是一段线材绕成螺旋;这里的“模具”是机器程序、送料轮、螺距工具和卷绕点。更改程序,就更改了弹簧。

这对原型项目有三个实际影响:

  • 调试是时间,不是资本。您支付的是操作员调整螺距、直径和自由长度的时间——而不是加工模具块。
  • 迭代成本低。如果您的第一个原型刚度高了8%,下一次修订只需更改程序并重新切割线材长度。

1. 线材可用性

标准弹簧钢——琴钢丝、油回火、302/304不锈钢、17-7PH——通常有常见直径的库存。特殊合金如Inconel或Hastelloy通常需要订购,这可能增加一到三周。如果您的原型交期紧迫,请询问合金是硬性要求还是偏好。

2. 调试复杂性

一个简单的压缩弹簧,闭合并磨平端部,可能需要30-60分钟的调试。一个具有特定腿角度的双扭转弹簧,或具有紧索引和高刚度的弹簧,可能需要几个小时。调试是25件订单中最大的单项——这就是为什么同一零件的第二次订单会便宜得多。

3. 端部和特征几何形状

闭合端、磨平端、钩环、环、缩小端和腿弯曲都会增加工序。每个工序都是单独的调试步骤。两端磨平的弹簧比闭合未磨平的弹簧原型成本更高,即使线材相同。

4. 检验和文档

如果您需要在多个挠度下进行负载测试、刚度曲线或尺寸报告,那是工程时间。对于设计验证构建是值得的;对于配合检查通常不必要。

清晰的图纸是12小时报价和三天邮件往来之间的区别。在图纸或询价单中包括以下内容:

1. 线径及公差(例如1.20 mm ±0.02)

2. 外径或内径——指定哪一个,以及公差

3. 自由长度及公差

4. 总圈数有效圈数,或压实高度

5. 端部类型——闭合、闭合并磨平、开放、双闭合

6. 旋向——除非另有说明,否则为右旋

7. 材料及任何表面处理(钝化、电镀、喷丸)

8. 指定挠度下的负载,或目标刚度

9. 最高工作温度和环境,如果相关

10. 年用量或原型数量,明确分开

关于公差的说明

对于圆线弹簧,±0.005 mm是CNC加工公差,不是弹簧公差——弹簧公差由线径、索引和卷绕重复性决定。对于控制良好的工艺,自由长度的实际原型公差通常为±1-2%,负载通常在参考挠度下指定为±10%。进一步收紧是可能的,但会牺牲良率。如果负载精度对您的装配至关重要,请明确说明,而不是收紧图纸上的每个尺寸——然后工程师可以将控制重点放在关键之处。

测试您的原型:测量什么以及为什么

配合的原型不一定是能工作的原型。两个测量可以捕捉大多数问题:

  • 安装高度下的负载。这是您的装配实际感受到的数值。在弹簧在使用中看到的挠度下,在负载测试仪上测量它,而不是在某个任意点。
  • 刚度(N/mm)。刚度告诉您弹簧在整个行程中的行为,它是揭示您的线径和有效圈数是否正确的数值。弹簧刚度与负载中描述了一种快速方法——当您的机构行程较长时,两者之间的差异很重要。

对于关键应用,增加疲劳检查和永久变形/松弛检查。在高温或快速循环下工作的弹簧可能需要喷丸或应力消除定型,这是正常的小批量工序,不是特殊项目。

如果您的原型用于电子应用——接触负载、天线线圈、电池接触——负载窗口通常很窄,测量方法与弹簧本身一样重要。弹簧负载测试涵盖了夹具和挠度控制,以便您的数据在原型和生产批次之间具有可比性。

增加弹簧原型成本的常见错误

过度指定公差。当±1 mm足够时,自由长度±0.1 mm会使调试工作量加倍,而功能上没有增益。

在项目中途更改材料。在第一个原型之后从琴钢丝切换到不锈钢会改变刚度、腐蚀行为,有时还会改变卷绕调试。尽早决定。

忘记环境。如果弹簧暴露在潮湿、盐雾或清洁循环中,请在原型上指定不锈钢或涂层——而不是在设计冻结之后。耐腐蚀性是材料决定,不是表面处理的事后考虑。

过早要求模具。如果您的设计是圆线,原型或小批量不需要模具。在预算之前询问。

发送没有公差的STEP文件。CAD几何定义标称值;它不定义什么是可接受的。始终将模型与公差表配对。
